That's great! You can definitely use other materials instead of neoprene. I've seen people use white glue, wood glue, roof sealer, Mod Podge, or even just thick acrylic paint. They all work!

The helmet is not sealed. I usually try to avoid a final sealer if I can, because it can take depth out of the paint job when using a mix of glossy and flat colors.

No, not on the 1/4 scale collectible version produced by Weta, the same company that designed the helmets for the film. My pattern matches that one very closely.
Good question. Using the same materials as I did, it would be about $75 total for a couple sheets of foam, a pint of neoprene, some cotton batting, and a few bottles of acrylic paint -- and you'd have a bunch of material left over for more projects. For a more economical way, I think you could keep it around $25 if you use low-cost foam floor mats, a bag of cotton balls, Mod Podge instead of neoprene, and some basic craft acrylics.
I think the scale is actually pretty close for an average sized adult. Depending on the look you're going for, you might want to scale it down slightly, maybe 10-15%.

I only have the 11x17 inch version right now, but you can use the poster feature in Adobe Acrobat Reader to tile it for a smaller page size.

I have a question, when configuring the image in poster size for printing, how many parts is the image divided into?
The template is 11x17 inches, so if you're printing on 8 1/2 x 11 then each page will split into two sheets

Thanks! The coating makes the foam a bit stiffer, but it still has some flexibility
