How to Fix a Broken Rear Axle

  • In this video I'll show you the steps I take to remove and fix a broken rear axle. This one happens to be a dana 44 rear axle from a Jeep Cherokee with disk brakes and a spool but rear axles are all pretty similar. The only differences you may have is a C-clip axle which you'll have to remove the c-clip to take the axle shaft out rather than the 4 bolts shown in this video , you may have drum brakes which are pretty self explanatory... just put them back the way you found them when done... I have a video on drum brakes too, and you may have an open diff or a locker where I have a spool... In that case you will need to remove the cross pin and spider gears to be able to push the broken shaft all the way through. If so, Just keep track of where everything came from and put it back just like you found it.

    Matt, that break looked like mechanical fatigue caused by torsional stresses. It was cracked almost half way through before it let go. They are typically caused by a poor fit between meshed couplings but can be caused by other things. The fit between your axle and spool is probably loose. You should have checked the one on the other side while you had it out for cracks. That is also why you had so many fragments. These were cracks already completed but held in place by the hub of the spool. If you think about it, something made out of such tough steel would not shatter in a brittle matter. The axle was cracked several times inside the hub long before the final one let go outside of the hub.

    Next time try folding up a rag and spinning it back into the pinion gear. It will pop it out without all the hammering.

      model numbers 56371, 61196 and 61197 have all been recalled due to potential failure which can cause them to collapse under load and drop the vehicle they're holding. These are the 3 ton and 6 ton models.

    I find the easiest way to remove a tight carrier is by putting the box end of a wrench on a ring gear bolt and have the wrench sit against the housing. Then rotate the pinion yoke by hand, using the gear ratio to your advantage. Just have to make sure you don't overtighten or loosen that ring gear bolt in the process.

    Dam, making changing an axle shaft look so easy! It would definitely be a lot harder if you didn’t have that spool. One day when I’ve got myself a trail rig I planned on doing a spool in the rear as well. Just seems like the smart way to go a would make that fix easier if it was on the trail. Awesome video!

    I ran a stock D35 ('89 Cherokee, non C-clip) with an Aussie locker for many years. Carried spare shafts, cuz, well you know- D35 Right? A light rod ground down to slip past the center pin made removing the broken stub from the carrier easy. Telescopic magnet to pull the broken stub the rest of the way out of the tube. Got to where I could pull both shafts to replace the broken one on the trail in under 30 min with hand tools and a high lift jack (even more sketchy than HF jackstands!)

    Id like to see a video of you showing how to drive with broke front inner axle shaft or u-joint by leaving the stub axle in only so the unit bearing stays together.

    (cough) full float! Our record for changing a rear axle mid-trail on a Rover is 7 minutes from break to moving again. As long as it doesn't break in the carrier and you have a long enough magnet-on-a-stick you don't even need to remove the wheel. Just park with the broken side up-hill so you don't loose all the oil, 5 bolts to free the drive flange, and Bob's your uncle!

    Another thing that works to get the carrier out is to put a wrench on a ring gear bolt and rotate the pinion with the wrench pressing up against the case and it pops right out usually

    What do you do when your pinion is loose. I put a big box rebuilt complete axle in my truck about a year later the diff was making noise. I pulled the diff out and checked the preload but there is nothing there 0-1 inch pounds.

      Ten factory shafts definitely chromo, and I’d be willing to bet a higher spline count. But you could always go check on the scorpion crawler build playlist I’m sure it’s in there

      Dana 30 high pinion - reverse cut - 27 spline, 1.16" diameter shafts, 7.13" ring gear - used 84-99 (some axles through 91 are vacuum disconnect, 92+ are non-disconnect, 89-95 with ABS have 5-297x u-joints, all 95+ have 5-297x u-joints, all others have 5-260x u-joints)
      Dana 30 low pinion - standard cut - 27 spline, 1.16" diameter shafts, 7.13" ring gear, 5-297x u-joints - used 00-01
      Rear Axles
      Dana 35 non c-clip - 27 spline, 1.18" diameter shafts, 7.58" ring gear, 2.62" axle tube - used 84-89
      Dana 35 c-clip - 27 spline, 1.18" diameter shafts, 7.58" ring gear, 2.62" axle tube - used 90-01
      Chrysler 8.25 - 27 spline, 1.17" diameter shafts, 8.25" ring gear, 3" axle tube - used 91-96
      Chrysler 8.25 - 29 spline, 1.21" diameter shafts, 8.25" ring gear, 3" axle tube - used 97-01
      Dana 44 non c-clip - 30 spline, 1.31" diameter shafts, 8.5" ring gear, 2.75" axle tube - used 87-89 on some (not all) XJs equipped with towing package.
      Note: Dana 35 axles sometimes referred to as Dana 35C - The "C" does not stand for c-clip. It stands for "custom" meaning it came from Dana unfinished.

      @@bleepinjeep Thanks for the reply. Love the channel!!! If it becomes a constant issue and you are running a spool anyway you can upgrade to 35 spline shafts in that axle. Just a thought. I will be doing 35 splines in TJ rear 44 when I break my first axle shaft.

    Used the same bearing. I wouldnt believe it if i didnt see it myself.

    You didn't think it would be a good idea to re-grease those bearings after spraying them off with brake fluid??? Yikes!
