If you cant simply use a chisel+hammer and then sand the edges i dont think you should even bother. Its not hard. Unless you have a cnc machine this is the easiest way imo.

I tend to do it so the holes are spaced just short of twice their diameter and then centre punch between them and drill.

Filing should only be done in forward direction. Bi-directional use dulls the file.
is it less than 2mm thick plate?
For very thin sheet you can just use the chisel no need to drill first especially on thin aluminium. great video.
I need to do this to 1/4 inch thick aluminum. Do you think a chisel alone would work?

A scriber and a center punch, respectively.

You could always use a dremel, a cut-off wheel, and a steady hand.
@@nighthawk6468 I've done it with a dremel, and the chisel&file method can actually be faster and less annoying.
