      some can't learn a new way, or incorporate a technique from someone else. So they hide their ignorance in an attack (after Google). What gets me is people being over the top wrong, and twenty people like the negative comment. You can learn even in a negative situation....but only if you're confident in your own skills. We are individuals not ants with a hive mind.

      It was hard work just watching - think about actually doing it - and then recording it for us mere mortals - Think of what a garage would have charged for all that! Massive bill averted there.

    Thank you for taking us along on this journey. The satisfaction that comes from gently working a rusty bolt out successfully is an exercise in patience and humility. Your devotion to the process, and willingness to learn and grow with every build is exactly what is meant when folks refer to the Zen of motorcycle maintenance. Some (in the comments and life) argue for quick destruction of parts with grinder, hammers etc. The journey is the path, and the obstacle IS the way. Thanks for the great content.

    Having spent about 30-odd years fixing and servicing my own bikes, I'm all too familiar with the heartache and joys involved in fasteners and plastic things that go SNAP!
    This poor bike really has had a harsh life, and great that you'e giving it a new fresh start.
    I'm really pleased that you're spending the time to video all this step by step stuff, to show the unknowing what it's like in the real world, rather than the glorified American shows on TV that make everything look so easy.
    Can't wait to see how this pans out, should be very interesting, and an absolute beast when it's done!

Glad you enjoy the videos too, i know what yo mean about the TV shows,, if you watch closely, read between the lines.. often those custom builds take months to complete, and they just edit them into one show, along with the repeated explanations of what they just did...and of course the arguing and squabbling for extra drama... but hey, they must be doing it right for someone as they are world wide super stars and zillionaires..lol.

    Hey mate just a quick tip(I own 9 antique motorcycle... lots of headaches!) Anytime you have an exposed rusty stud with a nut you need to remove give them a good soak in PO and put a little wire wheel on your rotary tool and knock that rust off first before even trying to move them and then soak them again and they should come right off.     Just a little tip, when using heat I'm sure it's better to heat just the nut in this instance. This will expand the nut off the thread making removal easier. Also, using penetrating oil is just cooling them down, which surely negates the use of heat..?

    A good scrub with a wire brush would help shift a lot of the stud rust, allowing the nut to come off easier 👍

      An AR-15 wire brush would probably work.
      Has a toothbrush size wire brush on one end & a smaller wire brush
      on the other end.

    It pains me to see you struggle with those T hex keys ! Why not use something with leverage ? Much easier on the wrist . She said ..

      Hi mate, in some ways, they stop you over doing it, I know what you mean abut leverage, but the bolt head can only take so much, as i found with the exhaust ports, I do have socket mounted allen keys and torx bits, it's just too easy to reach for a t-bar I guess!

      Just couldn't get anything in there to brush them.. not even a tooth brush... maybe if Dremmel made a tiny wire mop then it'd work..lol!

    del, i'd suggest in investing in a set of 3/8ths drive hex and torx drivers (ideally an impact rated set), using a ball end hex t-handle in a corroded or very tight fastener is a certain recipie for a headache especially with something that looks like its been at the bottom of a canal for a decade. get the right size, clean out the head of the fastener best you can with a pick and hammer the driver into the fastener. then stick an impact on it, it'll come right out. even one of those impact screwdriver things you smack with a hammer will do the job to crack it loose.

      Not sure if it was visible, but these aren't ball heads, these t-bar allen wrenches are straight sided, I think we all know the ball headed version is for after you've cracked it loose and you just want spinning access... I do have a full range of socket mounted keys and torx, but not impact rated ones, there's always a tool list aye mate?! Thanks for your insight..

    Yeah love it, it's not just weight saving, it's junky corroded weight saving. I found on a couple of bikes that removing the secondary air injection smoothed the throttle out at low speed and revs i.e. through town.

    So you were never going to keep the PAIR system?
    Angle grinder would have given you speedy access to all the exhaust bolts.
    I could have completed everything here in the time it took me to watch this incredibly frustrating vid.
    Is your prime employment in any form of engineering?

    Just bought a pair blanking plate kit for my GS and needed some good advice and found your video Del.
    I quite like the popping on the overrun but its a little over the top and needs reducing.
    A very entertaining video as always.

    Lube & heat repeat, repeat - worked a treat.
    Blanking plates - cut the flanges off the OEM pipework and just weld over the hole in the middle. Perfect size & made for the job.
    Keep up the good work and getting nuts off 1 flat at a time, been there too many times :)

    Hey Del another great vid..i know its only removing bolts ..but its removing bolts without pnematic tools and showing everyone this is probally worse case scenario of what you'll face and these are a few ways to improvise , adaot and overcome....you stay so calm at times i would have reached for "big hammer" Great job mate kerp the vids coming

    You could always use the original air pipe flanges that meet the block , cut the pipes off flush and weld up the center holes since they are the right size or you could use as templates to makes some then wouldnt cost a penny :D

    Always found a few hits hit w a nut socket and/or an extension and a hammer this loses the rust bond in tread, and then pennetreting oil and leave overnight.. If that don't help fire upp engine and get it warm then try again..
    Beats drilling out and helicoiling engine..

    Have you got a set of metrinch spanners and sockets? They are great for those slightly rounded nuts and bolts as they are designed to work on the flat and not the point. 6 point sockets and spanners are the next best when dealing with stubborn nuts and bolts.

      No Sir, I don't have any, they are cool, I do have a range of different sockets, the Sealey lock-on sockets are really useful, and the Snap-On sockets I have work on a similar principle to metrinch by driving more on the flats... we always need more tools aye?!

    If the hose flanges are steel. Clean them up to bare metal and simply weld the holes for the pipes and refit :) aslong as air tight won’t have adverse effects, many do this on the bmw s1000rr/Gsxr 1000’s/ Daytona 675s utilise the old plates instead of paying from USA for block off plates

    I’ve always ordered from Smart Moto for various Suzuki PAID block-off kits, quality materials from Greece. My mechanic recently installed mine on my Busa and it also came with a free dealer switch.

    I remember when I had my little Chinese HN125 I removed the same unit but only had one port to block. I used a beer can lol, double thickness it was strong enough to blank off the hole and was very cheap. Well done with the rusty nuts looks like the penetrating lubricant did the job :)

    Awesome stuff....yep..my pair valve is gone...I always put high temp anti seize on most of my fasteners. Makes life so much easier in the long run...

    Cut pipes off old brackets, file surface flat and then weld plate over holes, jobs a good-un.

    Great videos! You inspired me to do stuff myself. And this winter I did engine refresh on my track bike and (even I was surprised) it runs and did a track day! successfully! Woohoo! I absolutely have to chip in on the two bolts on the crank. Do remove them! It's absolutely safe. I'll explain why. The Two halves area sealed with silicon, and squeezed tight by a good 20+ bolts. If you remove two nothing will happen. Let me explain where then number of bolts come from and the gasket. Bolts main aim is to take load from the bearings of crankshaft and gearbox. Those are monstrous. The two mating surfaces are machine to perfection and silicon does amazing job at sealing the oil inside it. That's it on gasket. Now The bolt pattern is mainly for factory and rebuilds because when the two halves put together bolt tightening sequence will guarantee that you will bed them perfectly together. That's it. If you now remove two bolts nothing will happen. Can't run the engine without them but your crank is already in one piece and sealed. I personally would to get rid of that bracket.     good info. so working the rachet back and forth. cool. I learned something. I also noticed you did not use a larger rachet. I guess keeps you from twisting on it to much and you can feel the movement better.

    just a quick question on cam chain - can it be removed by simply lifting off top sprockets and dropping down tunnel( then replaced by same method? and also, does head need to come off to replace rear chain guide or does it locate with a peg and bottom bolt? ta very much

    Nice video Del. I think your luck is starting to change with the Busa mate, no broken bolts lol. That driver set works well, had mine for years. Irwin made a great little socket kit for removing rounded bolts, they bit into every bolt I have hit them with. Hope you both have a great week. Cheers

    AEROKROIL is widely used in Aviation, is made by KANO laboratories in Nashville,TN. In spite of popular belief it's name is not Aviation derived, it comes from being and aerosol delivery application, "AeroKroil", they also sell it in pour cans, is called
    "KANO KROIL". :)
    IAC if you can apply it the day before removal, much better results, a little goes a long way !!, again interesting show of skills/patience on your end, Cool !!!

    I am very glad you got all the nuts off - would it have helped to hit the studs with a drill and wire wheel beforehand?

      Yes mate, it would have helped if i could have got a wire wheel or even a wire brush in there.. tight little spot that, and nothing more than a tooth brush would get in there..

    Hi l'm back have to say l was disappointed when you knocked back my idea of removing the Pipes because of Rust, l was fearful that they would leave Stranded out on a Country road , But hey you surprised me by removing them , you have to know l was chuffed to bits and very pleased with myself , as l have been there, so l know all about the Pain, and besides it will look like a Million Dollar "Busa" when you finish the Busa project , again you have made my Day :)) ps , l thought you drank Coffee , not Tea ..... that opened my eyes wide LOL .

      Hi Charles, yes, i took your advice on closer inspection those pipes were pretty badly corroded and the actual main unit lower down was all seized up with rust and filth.. so it was no more then dead weight.. and i was just being a wimp not wanting to attack those rusted nits.... but as always, out the other side of the job, you feel epic...     'Twisting, twisting the night away.' Pity no-one makes wire brush 'sockets', push them on over the stud & unscrew to clean the threads. Depending on whether or not your stud appreciates that kind of behaviour, a couple of different sizes could be very useful in the er, . . workshop.
    Hayabusas seem to be a bit like us older folk, by the time you've stripped all the bits off, there isn't really that much left to get into bed! : ) x

    Del, you are going to clean up that frontal area of the engine, some degreaser on the underside of the crankcase and around the filter, get rid of the corroded look, make it all look smart again, maybe some paint and lacquer especially if you are fitting a new exhaust header and pipes? Please .....?

    Thank you del . I've been putting the skills I've learned off you today .
    Nothing major just wheels off for a tyer change .
    Everything cleaned and inspected . Ordered 8 new bolts as the old ones where like Cheese . What do you expect for a 15 year old Kawasaki ay !
    I'm glad I've chosen to keep at the repairs on my old girl , rather than chop it in for something new .
    Then winter calls for new coils, rad, rad cowling and god knows what else ! Many thanks to you and making me get stuck in

    Nice work Del. I'd like to think I'd have that much patience, but in reality about 5 mins in to the job I'd loose my rag and be snapping studs at an alarming rate! Might try to get hold of some of that penetrating fluid, as the Divvy is reluctant to give up many of its fasteners.

    I use Aerokroil here is the USA
    I’m a union electrician and work on bridges replacing electric motors on draw bridge the saltwater is very hard on hardware even stainless rust Aerokroil works very good but is bad for electrical insulation wires and tool handles soften them up and some plastic too
