The Blade:
I used Leaf Spring from an old work truck to make the blade.
I used the forge to heat it up enough to straighten it out. And I had to stretch it under an inch to fit my template. I probably would have just made a shorter blade if had to do it again. Doing that made the tip really thick. I used magnets to hold the template in place. Then spray painted it.
Then I used an Angle Grinder to cut close to the line. I used the belt grinder to get the final profile.
I used 4 x 36 belt grinder to surface grind the blade as flat as possible. then. I paint the blade with layout fluid and mark where the fullers and the plunge lines go. Then I use the 1'' contact wheel on the belt grinder and a bevel jig to grind the fullers. I used a file jig to file in the plunge lines. Then I used Files then 80 Grit to 180 Grit sand paper to dile everything in. Now I'm ready to heat treat.
Heat Treat:
First I heat the blade to 1650° For 10 Minutes. Then I do it again at 1550° I let it cool down slowly with the forge between each heat.
Then I heat the blade to 1550° and I heat Parks 50 quench oil to 120°
Than I Quench. I put it in the vice to prevent the tang from warping. Then I put it in the oven for 1 hour at 400° for a temper cycle. I do that twice.
then I sand the blade all the way up to 1000 Grit.
Guard:
I cut up pieces of brass from an old chandelier and melt it in a jewelry furnace. Then I cast it in a graphite mold. Then I paint it with layout fluid and draw out the outline of the guard. I use an Angle grinder with a cutoff wheel to cut as close to the line as I can. Then I use the belt grinder to get closer then files to fine tune. then sand paper to clean up the file lines.
I used the mini mill to mill the slot. Then I used files to fine tune it to fit the the tang.
Spacers:
I used brass to make the spacers. I cut circles out of brass that I cast. Then I milled them flat. Then I used the lathe to finish them.
Pommel:
I cast brass into a cube. Then I cut it into somewhat of a circle then I used the mill to flatten it. then I used the lathe to make it a cylinder and shape the pommel. Then I used files to make the flutes.
The Handle:
I used Red Bloodwood for the handle material. I used solid brass wire for the wrap. I twisted the wire in a drill. I used a dermal tool to start the groove for the wire. then I used needle files to a chainsaw file.
