Minor suggestion: When you have more than one layer of foam, glue the layers together after you're satisfied with your cutouts. The layers then help to support each other, and help prevent "thin" areas, like around the scope turret, from sagging.

Just found this older video, and was wondering where to buy replacement foam inserts for the best quality at reasonable prices for this use. Great information have older military transit cases some lacking foam. even One has an inspection data sheet from 1993 the foam insert literally deteriorated to the point where you press into it and it just caves in can literally wash it down the drain with water totally deteriorated after 30 years plus. Any help is appreciated if anybody still monitoring this.😢
An added tip: make sure the weight distribution is somewhat even, side to side. Otherwise, when you're carrying it by the center-mounted handle, one end may droop more than the other side. It gets old after awhile.
That’s a great tip. Hadn’t really thought about keeping the weight even making it easier to carry for longer periods of time. Even more important when using a carry strap.
My extra foam has been in the garage for the last year and a half. With electric knife on order, now I feel confident in taking on the project of making my custom foam. Thanks, my man.

If you use a white chalk stick, you don't have to flip the foam, just wipe with a damp rag after you finish cutting to get rid of any lines. Makes laying out simple. Glad this video is up because people ask my all the time at the counter how to cut cases and no one ever thinks to use a turkey carving knife. Thanks sir!
No, the key is to let your wife cut it out for you. She is way better at crafty stuff than me, and she used our carving knife to cut out my Tactical Walls foam. Its frickin beautiful...
I would use this foam on my first case but found out that shipping foam works so much better. They come in 1, 2, and 3” thick. 4’x9’x2” cost about $90. Works great and makes a super nice fit.
I bought one of the Patriot Cases Economy AR Cases. It was like $70. Had precut foam which was cut out perfectly for my needs. The precut foam just always looks nicer... Looks fantastic, protects well, and gets compliments from others at the range all the time. Anyone looking for something a step down from a Pelican or something, the Patriot Case has worked great for me. I did use this same method to cut out the foam in my Tactical Walls shelf. Worked perfectly!
I worked in a upholstery shop while I was in collage. We had a foam saw to cut down big blocks of foam but when you have to do relief cuts or sculpt foam the electric knife was the tool for the job.

The electric knife is definitely the way to go but if you don't want to buy one just for one project I found my fishing fillet knife works ok, practice in the middle of where you want to cut to get a feel for it also helps. Thanks for all the videos they're awesome!
you should show how to spray glue the layers together and plastidip the surfaces to give it a nice finish. Did it with a pelican case i have and it works great and looks great. Keep up the good work man!
I use an Xacto knife to make the i still cuts. Then, use a thin, sharp fileting knife to cut through the thickness of the foam. Thr thin fileting knife can make curves and sharper turns to follow the contours.
Great video - the electric knife makes all the difference. Wish I would have seen this before I messed up my first attempt cutting foam with a long blade utility knife. Just an FYI for anyone doing this with Polyethylene the electric knife works best by far. Thanks for doing this video!

There's sellers on eBay, but you might want to try your OEM. I know Pelican offers replacement foam, but it's expensive and sometimes sold out. It's literally almost cheaper to buy a new case.
I'm actually trying to use a Volleyball/Badminton bag from a thrift shop as a non-descript bag for the range. This is an excellent guide to run off of!!
For the neat freaks you can put flex-seal over it nice and thick and cover with clear rubber. You can also rubber spray it and hydro dip it if you want skulls or flags or whatever. Do all of this prior to cutting. And don't go big first. Cut it tight and adjust as needed via trimming.
I tried this method on my first attempt after watching videos such as this. It doesn't matter how meticulous you are... it ends up looking like shit. Do yourself a favor, trace your objects on poster board, cut them out, attach the cut out boards to you foam with tacks, and use a hot wire cutter. 10x better results and all cuts are continuous and perfectly perpendicular.
Now it’s time for me to take an MG-42/43 ammo can and make a case for my Hk. And then maybe a US ammo can for the P320. Great stuff! My AK needs a better home than a cardboard box
You have no idea how long I’ve been trying to work on cutting foam. I’ve tried just about everything. the good thing is I still have a lot of foam left. I never thought about using a turkey carver. You don’t see them sold in (MIDWAY USA) magazine if you know what I’m saying. Think of another idea around Thanksgiving? Cut out another gun case. I'm currently doing 30 CheyTac military use cases using both custom cut and pluckable for guns, cameras, scopes & lenses. (One note: I generally cut 1/4" inside my actual trace for a really snug fit.)

I have been looking at the Plano Storm im3300 which has three pieces of foam in the base, one thin piece and two thicker pieces. How many pieces are in the bottom of the condition 1 #818? What is your opinion regarding gun cases this size with slab foam, not pluckable?
Loved "We have our California approved AR-15 right here" 😁 For the perfectionist out there, use a hot wire to do this if you want it to look absolutely perfect. And you'll likely want to use the 'hard' Styrofoam.
What if it is it a one thick piece of foam. Do you cut all the way through and then come back and cut horizontal pieces to go back in the depth you need??
My opinion is to not waste your time and simply buy polyethylene foam inserts instead of these open cell polyurethane foam inserts. It's like getting your foam pre-plastidipped, except stronger and better.
I used a propane torch and a old butter knife that worked pretty well 2, but do it outside the foam really stinks but if I had to do it over again I would use the electric knife

The US Airways ticket agent that checked the case was impressed by how completely the latches were secured. Due to its size and black color, this helped insure that it wasn't misplaced by a baggage handler. TSA was (apparently) happy with the packaging as well. If you plan on flying with more than one of the main items, I would recommend buying a larger Pelican case and just transport the case as another piece of checked luggage.

Good video, but would like to see one where you setup a case with polyethylene (closed cell) foam instead of that crummy polyurethane (open cell) foam. I've traveled many, many times with firearms in cases with the open cell polyurethane foam, and my stuff ends up banging together and all over the place inside the case because that foam simply isn't strong enough when the going gets tough. Closed cell, polyethylene foam is more of a solid block type of foam and really holds everything in its place. I'm getting ready to switch four gun cases from the type of foam in your video to the higher-grade polyethylene, and was looking for some tips on how to cut it and glue it in place too. Just an idea for a future video, maybe. Thanks.
Just saw this in 2022, but an added tip is to spray the finished foam with Plastidip on both sides. Added durability, no foam frays, and repels liquid from getting into the foam
I think the pistol should be facing the opposite direction. So if you are right handed you can grab it with one hand, similar to the same way your hand is positioned when drawing from a hostler. So when you grab it out of the foam the barrel is pointing away from you.

What forearm is that? Any suggestions on forearms for rifles with mid length gas systems and sight posts with gas blocks?

I've traveled many, many times with firearms in cases with the open cell polyurethane foam, and my stuff ends up banging together and all over the place inside the case because that foam simply isn't strong enough when the going gets tough. Closed cell, polyethylene foam is more of a solid block type of foam and really holds everything in its place. I'm getting ready to switch four gun cases from the type of foam in your video to the higher-grade polyethylene, and was looking for some tips on how to cut it and glue it in place too. Just an idea for a future video, maybe. Thanks.

Can I just use sharp utility blades?
Just saw this in 2022, but an added tip is to spray the finished foam with Plastidip on both sides. Added durability, no foam frays, and repels liquid from getting into the foam
I think the pistol should be facing the opposite direction. So if you are right handed you can grab it with one hand, similar to the same way your hand is positioned when drawing from a hostler. So when you grab it out of the foam the barrel is pointing away from you.
have seen many other tutorial vids on this saying to put gun butt to end over wheels so weight is over the wheels....
