    Only a thing. When you weld on lathe, you need to put the other pole on the piece. If you use the case of the lathe the electric arc destroy the bearings of your lathe using them as the way to close. Is the same for all situation where is a bearing in bridge between the piece and the pole.

      @@JMNTN Spindle bearings for lathes are very precise, very expensive, and have very long lead times to get them. Hook the ground directly to the part you are welding on and it will reduce the effect on the lathe bearings.

    A lot to unpack here.
    1) Where does the path to earth go when welding in the lathe?
    2) What about the composition of weld v original gear material?
    3) How do they address overall wear in the gear teeth, which is clearly visible?
    4) The outline of the teeth in the gasket material will compress and deform when force is applied to it, therefore can not be used as a template.
    5) The shape of the teeth is critical to proper meshing, and their correct operation.
    Overall, I wouldn't trust this "repair" to any sort of stress test.

      All valid points... for cast stuff a rod with nickel works OK. As you say, hardly a precision job, but they don't have a mill or involute gear cutters in the right pitch, so they use what they have. If the gear is used in an open train somewhere and they didn't mesh it too tight it should work if the stresses aren't too high. One does wonder what broke the teeth in the first place though...

      @@KathrynLiz1 maybe what op addressed is later sent to another more professional plant. They should do the precision cnc and later heat treatment. Otherwise I wouldn't trust it.

      @@Dec38105 Touche', but letting the ground run through the head stock bearings is terrible, weld spatter all over the lathe is terrible, blasting grinding dust directly into the chuck and all over the lathe is terrible, and all completely uneccessary.

    Those welds will break, they are much softer than the rest of the gear. This will only work for a short time.

      The weld will hold up. It's the gear that will break. The weld will take more of the gear when it breaks off.

      Я год в деревне прожил, там при помощи сварки и проволоки много чего ремонтировалось. Коническую ведомую шестерню главной передачи К-700 так ремонтировали, на сезон хватало. Во время пахоты некогда запчасти искать. Еще если шестерня прямая и есть куда засверлиться, то вместо зуба вкручивается болт и головка обтачивается. Главное успеть вспахать, посеять и собрать. МТЗ-80 пахал с лопнувшим блоком цилиндров на трех цилиндрах, с корпуса сняли два плуга и погнал.

    Этот вариант только от безысходности, когда нет больше ни одного способа и варианта, но и в этом случае работать это не будет, эти наплавленные зубья будут издавать страшные звуки и в лучшем случае очень быстро сточатся, в худшем их обломит и размолотит весь узел в кашу.

      Уже ремонтируем. 4 года назад наваривал шестерню диаметром 2м у которой 6 зубов кряду отлетели, пока все ходит ,претензий нет. А в нынешнее время скоро все самим придется чинить.

      А вот тому, что по "часикам" так и не установил торцевую плоскость без биений, есть вполне разумное оббяснение: шпиндельным подшипам хана, поскольку, судя по всему, через них сварочный ток регулярно гуляет))
      А ещё абразив и токарный станок... кроче, дзикие люди, дзикие...)))

    He almost got it right until he picked up the grinder. The weld may hold but the profile is way off for a gear. If he does not have a broch mill even an end mill with the right profile would be better. If you don't have any of that use a hand file to get the correct profile. Do your test fit up with the correct meeting gear. A cardboard template is useless. This repair will fail and take the meeting gear with it.

    I think some of your responders are over analyzing the repair. It works, or they would not repair it. In the States , we have become such a throw away society that we question repairs that we once did not think twice about not that long ago. I remember when brake rotors were turned. We had starters, generators, and alternators rewound. We just throw them out now. I tell you, if the wackos keep destroying the money supply and the supply chains; you will be wishing for the abilities to repair items instead of junking it. We have ended vocational skills in this country. I doubt 20% of men today can even change a frickin' tire.

      I agree with you 100% I have a bmw m car and my front discs got warped and everyone tells me to just get new ones and turning them is frowned upon cause its a m car. People have gotten soft. Guys won't even change brushes in a starter anymore

      I went thru hell recently trying to find rebuild kits for brake cylinders and calipers. The parts ppl looked at me like an alien!!

      In developed world, work of qualified worker costs more. If you can pay 100 💰 for a part, no one will pay someone twice as much to repair it.
      Even in Poland it is like that now.
      Nobody is repairing engines in 15 years cars, because work is costing as much as a car itself. If the car is otherwise solid, you buy used engine from scrapyard with warranty.

      We here in the United States are a lazy, spoiled, privileged and entitled society. We are so privileged that it has poisoned our brains and blinded us. We criticize everything we see if it is not up to our “standards”. It would do this country a hell of a lot of good if we had to think and work as they do just to make it day to day. If this country did not have everything at its finger tips on a daily basis it would collapse people wouldn’t know what to do or how to act. It’s truly ashame.

    Welding and grinding on a lathe makes me cringe among other issues but these guys knock out repairs better than most U.S. shops these days. They make due with the knowledge and resources available. Highly Admirable in my book. 👍I'd love to see what some of these guys can do if thrown into a tech school with decent tools. They'd accel, no doubt.

      Yea, you're probably right. It's easy, from our perspective, to look at what they do and think of it as crude or, "what, they couldn't afford a shaper?" LOL But the fact is, they may not be able to afford a shaper. They may not have enough of that type of work to justify having a dedicated machine that only cuts gears and keyways and such. I know they don't have much extra space in the shop so a shaper would be out of the question right there. AND, as you pointed out, these guys haven't been given the luxury of technical training. Hell, I got technical training but the shop didn't have a shaper or a jig bore but they had a bunch of lathes, mills, surface grinders and a cnc mill. Knowing what I know from that training and a little bit of practice I could run a shaper. The only real trick to it is making the correct shape into the cutting tool. I've used a lathe to clean up a gear. I set it up like a shaper and cut a tool and it took a lot longer than a shaper would have but we only had one gear get damaged in the time I worked there so, like the shop in the vid, we didn't need one. And yes, they have learned to make do with what is available to them.

      could be the other way around. when mechanics here don't have the tools to read engine failure, they worked hard to improve their skill in troubleshooting. nowadays, mechanics just want to replace whole assembly with a new one. looks like they are also taught to always keep on the safe side

      Didn't expect to see these kinds of replies or agree with so many people from youtube on a simple statement. Pretty cool.
      I lived in Turkey for a couple of years and hung around local machine and auto shops out of curiosity. I was 13-14 at the time, my dad was in the military. I remember seeing tons of skills with limited resources even though I wasn't in the know. Lots of trades too. A hod carrier let me build a brick wall with him and then we plastered a wall. neither of us spoke the same verbal language but he was cool. We spoke trade I suppose.
      I also agree with Introvert Rides comment about it possibly being the other way around but I've just seen far too much horrible work come out of too many shops these days. I've also repaired too much from other shops that tried and failed poorly but they got paid. That being said, yes there are still some smart ones out there, just few and far between. Thanks guys!!

      Perfectly possible its a temp repair while a new parts on order.
      Also these people may not have the cash to just go and buy new parts or it's an obsolete part.

    I agree with hastur m123. You have to clamp the weld ground on to your work price directly or bearings in the lathe will be ruined. I learned to repair (weld ) gear teeth back on with my Dad years ago. It was on a small Oliver bulldozer final drive gears and they held up with use. The problem is when you weld the heat aneils (softens) the metal. After welding file in to finish don't grind it. Heat and sprinkle on casenite to harden the new and surrounding gear teeth.

      I wouldn’t have welded in my lathe but maybe they know something I don’t, like it’s the boss’s lathe and he’s not here today. I was wondering about retreating the new teeth and however much of the heat got annealed from welding and then grinding. I was looking for him to grab a file and he never did. Interesting to know that sort of repair will hold up.

      Years ago, I had a Dodge Colt that the transmission had a bad countershaft and the owner was an "engineer" and instead of paying for a new shaft, he did this. It spun great by hand, assembled the case and installed. It worked great until the car was under load and it howled like mad and broke on him a few days after he picked up the car. No warranty, of course but he "knew more than us"

      Thank you Ross. In 2005 i made a welding on a machinary. The expert said "it break in 24 hours", but we need it quickly on work, the time estimated for recovery was 2 months. Now, in 2022 is working whit that recovery. Try not ruin...and whit some kiss to fortune.
      In europe or America spare parts are cheaper and qualified worker expensive, in poor countries spare parts are expensive and good workers are cheaper, so here in europe i can find spare parts in anywhere, in those lands i'm not sure. I think they try this recovering work thinking and whit hope it resist. Is best a repaired gear than a stop of months of your truck, expecially if the truck give to live at your family.
      Ps: this gear is destroied, teets are the last problem, actually all the gear sistem can be ruined, but since it works...after a brand new (in europe too said this, i worked on heavy duties machinery for 20 years, when we saw a situation as this we said "use since it explodes" thousands of euro per hour in breackdown is whore").

    It’s a bush repair, but the entire gear has seen better days. I suspect it will fail again in short order. The weld will be stronger than the surrounding material and the heat of the welding will have destabilised the surrounding material unless the entire piece went through a tempering process which I think is unlikely.
    This type of repair is often seen on the teeth of digger buckets, so from the point of view of adding material, it makes sense.

    I never like to complain of people try their best making do with what they have. Obviously even new parts break. The proof will be in the pudding if this lasts a reasonable time, it was a good job

      Weld is topically stronger then the metal it melds...so if it dose brake agean it won't be that tooth for sure...reduce reuse recycle...the new parts are always better is a myth made by corporations

      Most teeth break if a bolt or other piece of metal fell between both gears .This repair should last just as long as a new one.

      I worked in gear manufacture half my working life, gears fail for a multitude of reasons.
      A repair of this type is at best a get you home job, your money is better spent getting a competent engineering company to to make a copy.

    Other than the obvious wear issues with a used and broken gear (You can see it in the teeth), the other issue I'd have is the hardening at the place where the gear is repaired beyond the standard or required. Some things require a certain hardness for wear and equality, especially between this gear and the gear/s it'll work with. Excessive hardness might make the wear on other gear/s worse, meaning overall wear is accelerated, here's an example, In car engines, stock camshafts (older engines, not coil on plug type). have a gear that drives the Distributor, that runs with a cast iron gear on the distributor, if you upgrade from a standard type to a solid roller type, the metal in that can is slightly less hard so the cast iron distributor gear will tear up the cam gear. You need a bronze gear on the distributor to prevent damage

      ​@@johncarder819 It's mostly not about the monetary value for the end-user in this case. Or not for the reasons you would think. You have a guy and a lathe. He earns X dollars an hour. And the gear was probably not worth a fortune either. It's lead times and shipping costs, as well as the downtime for a machine that someone needs to earn their dinner and pay rent. The broken machine will be turned around in a day or two. Perhaps even hours if need be.The company that sold the machine makes zero dollars in profit on this repair. Might cost the owner 50 bucks all-in. This is the norm in places like Pakistan. It should be the norm across the planet.
      Try it in any first-world-throw-it-away-and-get-another-society without it costing a fortune and knowing the right, expensive, person. My roommate needed to do a u-joint on his BMW. You can't buy just buy a u-joint from BMW for 15 bucks. Nope, you gotta wait a few days to get a whole new drive shaft and replace THAT. 200 dollars+ and tax. Also labor costs for 90 mins. There is a book that says so. Even if the actual labour takes 20 mins. BMW makes a tidy little profit from this situation, as does the mechanic. We are trained to think this situation is acceptable and normal. It is not.
      However you can buy just the u-joint from John Dear. It's a standard, ubiquitous part. Cut the welded(!) old part out and plop in the new one, using bolts or even just hammering some use-once metal ears down to secure it. But you have to know a guy that knows it can be done - and how. Why the heck is it like this?
      And we're surprised at how it's done in other parts of the world.

    Complain all you want about the metallurgy. This guy is resourceful and creative! Those who critique the inaccuracy of the paper pattern missed the use of the chalk. He rubbed the chalk into the gullet of an undamaged pair of teeth and then used the shaped chalk as a fit guide! That is a brilliant technique for many applications! The result may be a poor substitute for a new gear, but it is a great substitute for no gear at all.

    This guy clearly has some skill, likely more than me. However I am a machinist and I understand some things about how gears work. Metal gears in particular..... I am sure it is mentioned here that he is likely ruining the bearings in the lathe using it as his path for electricity to weld. then there is the fact that he set up the dial indicator to square the gear on the chuck....Then totally failed at making it true. Yes it was probably close enough but if you are going to set up the material in the chuck set it up correctly. Now we get to chat about using the grinder to rough shape the new teeth, also an issue as he is using it in conjunction with the PAPER template, he should be using the mating gear to shape the teeth. I understand the may not have a broach or endmill but there is no way the angle is even remotely correct using the grinder and the paper to finish the teeth. He would have gotten closer with a file IF he was using the mating gear as a guide. That paper is useless as it will deform to what the metal is shaped into now, thus the reason to need the mating gear. Then we can start talking about hardness..... bottom line is this will fail and probably sooner than later if it lasted 30 days of hard use I would be shocked. All this said I do not posse the skill he shows here to free hand fab the teeth, so he gets kudos for that.

      The OD not being true isn't a big deal to be honest, but the paper template for the gear profile made my palms sweat.
      There's no point to trying to generate the pressure angle with a straight tool, and linear motion as this isn't a rack, it's a helical gear, so the profile needs an involute shape, not a straight 20 degrees, and the lead needs to wrap around at the appropriate helix angle. If we're going to do it quick and dirty like this, you'd be better off with a mating gear, like you say, you'd probably need a special testing rig, that forces the gear into hard mesh, but allows for rolling. You can achieve this by spring loading two gears between centres as to roll, while in hard mesh, you would only have to overcome the spring that would subsequently allow the gear centers to displace by just enough to be free, while still being in hard mesh. Abit of engineers blue and keep taking the high points off. Might aswell use the angle grinder at that point. If the mating gear used is worn, then you better hope the gear train has been designed with a hunting ration, otherwise you're bedding those teeth into the same few teeth, every rotation, and if that's not the same teeth as what's in mesh when the gearbox is assembled, you've just gotten near but still have a lot of issues.
      But if it works, it works! The gear train must do some dynamic retardation and advancing as it goes over those two teeth; but if the car runs, great stuff.

      @@ManicChampion good points and correct. I have been out of the game too long. To be fair I wasn't dragging this guy under a bus I respect the skill and I am not holier than thou, I made more than a few questionable "repairs" in my career. This is most likely a field type repair in which the machine is down and needs to run NOW and wait for a new part to get here in the mean time it can do it's job again during the wait. I really tried to give credit where credit is due TBH I don't know that I can say I can do this better, only that I would prefer to do it differently. We machinists tend to be perfectionists by nature and want everything to be done "right" The fact that he welded the gear teeth with the path going through the lathe is probably my biggest cringe moment in this lol. I swear I can hear the bearings screaming "I'm melting" lol. Good points on the blue, I used to say very often "Prussian blue is your friend in fab" lacking that a strip of old school carbon paper drug across the face would help lol.     I do like the idea of using the cardboard as a template, welding and grinding on a lathe not so much, however, sometimes you need to do what has to be done to bring a machine back into service, sure there are all technical reasons of what would have been the best method of repair, however; you got to repair things with the tools you have at the time. Us who live in the rural areas are too far away from the local shops to buy a new part, so we fix it. Who knows that the repaired gear is unavailable or just too expensive to buy new?

      The metallurgy of the welding process hardens the work at the joint which is usually harder than the base metal; so further heatreatment may not be necessary

    Ok, plenty of people telling you not to run power through your lathe bearings... You did ok but a few tips to get it near perfect and without all the paper templates.
    1. Alignment: Snug up the gear in the chuck then run it slowly with a bearing in the toolholder to align it. Tighten it up and check with the dial indicator.
    2. Put a thin disk on your grinder and make a mount for the cross slide. Set it to match a good tooth then rotate to ones that need cutting. Put a stop that lets you lock the gear against good teeth then rotate as needed. Takes place of a dividing head. Good luck with your work. 👍

    So buying used parts must be a hit and miss in this country. Now he has a gear that looks good, but has no strength and will only fail once again because it was not stress relieved nor hardened properly. Hell this might be the second or third time this gear has been repaired in this manner.

    When you look at the pressure face of the tooth in the beginning of the video you see the pitting and metal fatigue. That gear is worn out, while his workmanship is admired what he is doing is more art that scientific engineering.

      Yes - but no? What he is doing as a matter of fact is providing a form 'close to' - leaving it to the teeth of the matching gear to work as tools, what they were never intended for, to help create some common new match. This may be possible or not, if by chance his work came close enough to be able to allow that to happen. The parts may just as well operate together towards 'kaputt again' in a very short time.

      The welding rod is likely mild steel. Gears are really hard like 40 or 50 Rockwell.

      I think that a whole new gear needs to be cast & machined on a lathe & a milling machine to cut the gear teeth,not to use an angle grinder to cut the teeth.
      Then the gear will need to be heat treated then lapped into the mating gear.
      I know that chipped teeth of gears can be brazed to fix minor chipping of gear teeth but the gear in the video has major damage (broken off teeth) so it's F.U.B.A.R. !

    Well , it works for them, at least for a while, perhaps till the correct replacement gear arrives. I watch quite a lot of these dust bowl repair shops, and for sure some of their methods of manufacture/repair are crude, dangerous, drastic, archaic, etc etc, but they get the job done, and good for them!! Some of these guys are so skilled in what they do it is truly amazing. Look at their wages, look at their charges, we in the "civilised" world , the world of big brother, Elf-n-safety, protocol, effics, working conditions environmental bullshit, unions, controlled and dictated wage structures, safety at work etc etc etc, just make our repair bills ludicrous, obscene and inflamed,, plus of course in this wonderful powder puff country of snowflakes and ponces parasites and leeches, (our governments in the U.K) you have to add Tax, then some more tax, then tax that tax, then add V.A.T (Value Added Tax, for those that don't know), On top!!! It's a tax on you spending your own money you already paid tax on!

      The amount of Vat you pay a supplier is deducted from what you collect, so you DON'T pay a tax on a tax.

    Oh my dear,
    It's nothing, i repaired brocken teeth of main swell gear of 20 ton GROVE hydraulic crane some 40 years back without removing it from machine, it took me two Day's, but my company saved 60,000 Riyal's for removing and installation of new gear. I was in Madinah city that time.
    Any how good job done by this man. Its not common.

    Gears are treated, this is now extremely brittle and might break, but well it'll work, two teeth are probably not going to cause trouble again as i bet they broke due to misuse or debris.
    You've gotta make things work on the budget you have available no matter where you are.
