    Excellent point about over tightening u-joints. After years of wrenching on semi's I found then working on something smaller, it's easy to forget that not everything needs to be really really tight. Always have to remember metal deforms when tightened past a certain point, then mating surfaces aren't flush and bearings bind.

    Love the S10, looking forward to what you end up doing.
    I respect that you are not just helping your kids put teaching them to help themselves. Fantastic way to do it for their long term benefit. That's what good parents should be doing. You won't be around forever to bail them out. Teaching them how to fish.

    Colt, you should look into Loctite compression sealant. We called the sealant " Grapejelly". I used it in the material handling industry. It was used for sealing differentials and hydrostatic transmission cases. It seals once compressed. You should be able to find it at a heavy equipment dealer or forklift dealer. The reason for the Grapejelly nickname was it was purple and smelled like Grapejelly. It wouldn't harden unless it was compressed.

      loctite 515 and 518 i think are what you are talking about used them before. They actually cure when there is no oxygen on them. Work great for some things but not others.

    Quote, there is a company in Canada that makes the same transmission transfer case adapter.They're called.I believe blue frog or black frog.It does have something to do with a frog.I have talked to him a very nice people.They can get you input shafts.And they respond very quickly

    The worst part of reusing the worn parts is that they won't last as long now that it's been apart. They formed a wear pattern and the odds of you getting it clocked exactly the same as when you took it apart is not good. I vote for a magnum.

      @coltbuildsit if you need transfer cases or other hard parts try out lkg or Higgins LKQ is nationwide and Higgins is also nationwide so if 1 place doesnr have it possibly the other one will and they know how many miles are on the parts and they also have warranties on parts lkq is great for body parts interior trim parts transmissions engines axles frames and much more

    Chevy 4.3 is just a chevy 350 with two cylinder off of it. If you do the chevy bellhousing to toyota tacoma transmission and transfer cases that will work. Worked for my old s10 when I had it. Plus toyota has a lot of aftermarket stuff for the transmission and transfer cases

    I ordered that doubler kit many years ago and when it got to my house it looked like it was cut out by hand and had some ruff edges I decided right then to cut my losses and not use it for fear of miss alignment issues.

    I run a 231/D300 doubler from Frogfab in my YJ (I also have a 5 spd so the 2.7:1 doubler is ideal to allow me to split ratios for whatever terrain I'm wheeling) and I noticed the adaptor plate machining isn't perfect on it either (plus the stub shaft was just a hair to long)
    After 2 years I haven't had the spline issues you are experiencing, but then again I don't put anywhere near the kinda road miles on that you do! I also packed moly grease in the 23 spline portion of the stub (I run ATF in my doubler since the little planetary gear bearings are so tiny I didn't feel they would be lubed well by gear oil)
    My long term plans are to purchase the much higher quality Integrated Black Box doubler unit for the D300 from NWF since it also eliminates the necked down 23 spline interface.

    I've been chasing that same leak for years with my custom Th350 to NP241c adapter. I had it machined to know it is good and flat and still have to reseal it at least once a year. One thing that helped was to add supports from the t-case to the bellhousing. I think it is the torque that wears on the seal.... I wonder if you could find a spot to add dowels???

    On your transmission jack you should be able to open the valve that lets it down and then lift the cylinder up and close the valve. Much faster. It works on a cherry picker. I think it would work the same way.

    The best gaket sealer I have found is EZ-Turn Lubricant. I have used it on aircraft engines for years. Fuel and oils will NOT dissolve it

    So just a IDEA Colt look at a reversing PTO SHAFT from like a TW35 Ford Tractor for your input shaft it will have 1000 rpm splines on one side and 550 rpm on the other and PRETTY DAMN BOMB PROOF

    I’ve always used Ultra Grey for anything that needs to seal out oil. I’ve work on Freightliner’s for 20+ years and that’s what the factory differential seal is and only “silicone” used in Detroit engines.

    Take some caliper dimensions on those t-case parts to determine if there is something off center. If the shaft is custom made can you go to a heavier spline? Heat treatment does seem to be suspect as well.

    I don't know about the compatibility, but a decade or two ago, I had a 98 Dodge Dakota with a 318, 5 spd, and 4wd. The things I remember about it the transmission was a NV3500, and a NV231D behind it, so one of the T-cases you have might be compatible. The length on the other hand, I'm not so sure about.

    I have a 6 speed tacoma, I ran the northwestfab dual case solution for toyota transfer cases. I needed heavier duty as I went to a dana60 rear, but it was great before that. I now run the atlas 4 speed. also good. but the northwestfab is a really good and cheap setup, and would give you 2.56 x 2.56 final reduction.

    Use anaerobic gasket maker. It's used on diesel engines for semis when mounting engine bell housings to engine blocks

    Thanks for sharing the real world experience with the 231/231 doubler was thinking about using that for my current project.
    Don't the 90's GM 1/2 ton pickups use a 6-bolt round NV3500 and a 27 spline input 241C behind that for manual transmission trucks? I thought the 5 bolt pattern 231C t-case was a S-10 Pickup/Blazer only thing???
    For a doubler, I used a Behemoth Drivetrain shorty strongbox to a early Bronco Dana 20 behind a Liberty NV3550 5 speed in an old Comanche built years ago. It's already a driver's side front output and can be twin sticked, no flipping of the tcase needed. You can swap a 26 spline front output shaft from a '79 Jeep Dana 20 into the Ford Dana 20 to get rid of the stock 10 spline front output shaft for more front output yoke options and there is a 32 spline rear output shaft upgrade from Wild Horses 4x4. Low range is better that the Jeep and GM version Dana 20s as well. The Ford version also has a pilot bearing between the front input shaft and rear output shaft that the Jeep Dana 20 lacks.
    I really liked it offroad, however, the strongbox would get too hot (I think because it didn't have a lot of fluid capacity) on the highway and blow fluid (gear oil) out of the strongbox breather tube. Tried a catch can on the vent tube with a drain tube back to the strongbox and that helped some to mitigate fluid loss via the vent tube but I was always worried about the heat on longer highway trips. In hindsight, it may have been worth trying to remove the seals from the sealed bearing separating the oiling of the dana 20 from the strongbox and set up a pump to move fluid from the 20 into the strongbox to try and address cooling/oiling, but no longer have the truck. I don't know if they still make that particular strongbox - seems like it's not listed on their site now...

    on aluminum t-cases I have heard you should use an "anaerobic" type sealant, believe its red colored. heard that from toyota guys

      Might want to get that shaft hardened, they don't do that. Also the Frogfab sounds to be better version.

    Find a 2wd manual (nv4500 maybe) and put a ford divorced 205 behind it. That gives you control of your front driveshaft length. The granny low manual would be super helpful with the 205 2:1 ratio...

    There is a place that made gaskets. Behind the dollar store on the bend next to the river. Butler&Broadway. If not, I think they moved across the bridge by Largo tank Alignment shop area, on that street. They could make you rubber gaskets, basically any kind of gasket you need. Even thickness wise. Since the oilfield is gone. Don't know if their still around.

    Check out the NWF Eco Box. You can run a 231 or D300 behind it. I’m running a 23 spline input Eco Box behind a T19 with D300 behind the Ecobox in my Scout 800(IH v8, 1 tons, 40’s).

    Maybe the limiting factory in t cases is the nv3500? Like I know it's just a little s10. But wouldn't a nv4500 be stronger and give you more options for better t- cases? The nv3500's are rink a dink stink. It's awesome you're running a 5 speed manual. To many guys want an auto on the rocks cause they don't want to be standing on a clutch all the time. So the doubler makes sense to keep everything super geared down and to a crawl. With a nv4500 you could do np205 and a 203 doubler? Advance adapters I'm sure you know can make just about any adapter as long as it's physically and mechanically possible. They get a bit pricey but the options are wild. Something over looked, how about a getrag 5 speed? Stout 5 speed trans from the first gen Cummins, that came with a np205, stack a 203 on there. Torque king has a whole page on the German getrag g360. Behind a gasser v8 it would be a stout sting almost over kill strong cast iron fully synchronized 5 speed manual trans that a no205 will bolt right up to.
    If your willing to loose a gear then how about a borg warner t18 or a Chevy sm465 (synchro-mesh 465) from a square body Chevy. Both nuke proof cast iron behemoth chunks of iron that np205's will bolt to.
    My philosophy has always been go big and over kill when it comes to transmission and t case choices. Conversion adapters and adapter plates make it possible to mix and match and pick n choose the biggest and the best. I just think the nv3500 is a limiting factor and undersized.
    Wonder if there's a way to get a np241 DHD from the back of a nv5600 adapted to the back of a nv3500 lol. That would be over kill a f' heh. Massive 3/4-1 ton Cummins diesel t case. DHD stands for 'diesel heavy duty'. There's the np241dld standing for 'diesel light duty'. Which was a lighter t case on the dodge Cummins 2nd gen trucks with the auto's and nv4500 5 speeds. How bout that? An nv4500 with a np241DLD! Deff need up the 4500 and do the 5th gear nut fix, that's really the only weak link that's easily addressed and fixed. That'd be over kill a f' and would crawl, you could prolly get out and walk next to it in granny first gear and the t case in low range, im sure your running a 5:13 gear sets...
    I dunno, some ideas to ponder. All pretty easily findable.

    I would take that custom shaft to a machine shop and see about getting one made. Wouldn't bother getting another from that guy, sounds like he is flaky and the quality isn't overly impressive. Thanks for putting that info out, I am considering a doubler setup and now know I won't go that route. I am looking at that NWF ecobox / 205 setup, only reservation is cost!

    I seen an episode of where your drives shaft company made the spline shafts match your drives shafts. And this was just recently. You could give them a call about changing that Toyota one to match what you need.

    IMO, the Doubler adapter plate is too thin. Allowing the case to flex and twist. Compare that plate to the OEM mounting plates and it seem obvious to where the problem lies. That flexing will also blow-out the gaskets.

    I saw someone else mention the company in the comments. FrogFab based out of Canada make a doubler kit for the 231 as well. From what research I've done on the company, a lot of people are satisfied with their product and customer service. I am planning to go with them for my 231/205 doubler setup. Makes me wonder though if their design is really that much different to prevent this from happening again?? If this same issue pops up with someone elses build who has done the same doubler set up, I may rethink using the 231 and just mate a NWF black box up to the 205.

    They need to warranty that shaft because there is no reason for it to ever wear out unless like you say the heat treat wasn't right or ever done.You could just get a NW fab eco box and put your crawl box guts in it.

    With that kind of wear on those splines. My guess would be something on that adapter didn't get machined correctly. Something is causing that shaft to be in a constant bind. So says me, a machinist for 20+ years.

      That's what I feel caused the wear, but I did find out they aren't hardened shafts either.

    Find a local small machine shop and get them to machine an Oring groove on both sides of the smaller adapter plate.

    So im actually very curious and im going to hafto go back and re watch your s10 build, but im working on my first “rocklander” and im wondering how much the ride quality gets affected when you cage and intigrate the body to chasis. Like you seem to be fine driving the s10 on long trips but im sure theres allot of details im missing.

    Colt: when you polled up the S10 onto the trailer, the left brake light was out! Only the right brake light worked. Just an fyi.

    You need 2 dowel pins one on each side…….that tiny bit of movement that bolts only give you is way exaggerated when you add the doubler monster torque.

      I think they are successful in their own right and easy going enough to have moved on. The thick atmosphere in the UA-cam world is FabRats/MORR.

    Any reason for running the gear oil in the transfer case/doubler? When I ran a np231/231 doubler years ago it called for ATF.

    Since both are trashed, clean and tig them.

    Got a question for you so I changed out to a manual transfer case in my Ranger since then if I have both hubs locked in while driving I get a horrible vibration after 30 miles an hour I did have a problem with the rear drive shaft coming apart I tried to get the back in timing I might be off by 1 tooth could that be causing the vibration
