I particularly respect your openness about what, why and how you're doing this, and you will inspire many others to consider doing this for themselves, rather than pay ludicrous sums of money to someone else! I thought that you were going to get it fitted, I know they are expensive hence the reason I didn't go down that route and I'm not sure I would gain anything as I have stayed in our van several times now and height is not an issue. I would be concerned that the aluminium is not one sheet, just another place to leak. What about covering it with fibre glass or similar when complete? Hope it all goes to plan mate as once you cut that roof there is no going back.
This is like 500 bucks of aluminum if you get it at home depot. Go ask a local scrap dealer if you can buy metal by the pound, some will. Then you can find aluminum and get it for a lot cheaper. You can't get exactly what you want but sometimes you get lucky.
Good job we are extending roof on our van but not making pop top we are using 80/20 and aluminium One question why didn't you put aluminium going on sideways overlaping at join so you would not have any chance of leaks where joining lengthways like you have done you could have issue with leaking in future

Yes the join was an issue, I think I'll look at putting fibreglass waterproofing on over using more metal though
