I didn't notice how old is video was, but have you ever used barge cement? I think it would have helped your build go a lot smoother especially on the main portion of your headpiece. I find it easier to work with than hot glue. Evil Ted uses it in a lot of his tutorials. this looks great, by the way and I plan on using some of the tips from this to make a mask of my own.
Hey mate, thank you very much for another great tutorial. There's something that occured to me while I was looking at the templates in pepakura designer. The cutting and overlaying of pieces can actually be done in pepakura itself. You just have to cut the pieces with the "join/disjoin face" tool and then over lay them as needed with the "select and move" tool. They won't join absolutely perfectly but well enough. You'll end up with big cohesive pieces that won't have to be cut and then joined again. Just be sure to disable "snap to grid" in the 2D menu and rotate your pieces before you overlay them. Thanks again and keep up the good work.

This video saved the cowl I made for my son's Halloween costume. The overlay covers all my horrible seam work. An excellent technique.

I would suggest a knife unless your very steady with a dremel its easy to make a slip and cut away to much material hope this helps
