I have an aluminium box truck like yours. But there is plywood on top of it. I don't know if there is insulation like yours. Did you add that insulation or it was already insulated ?
Just a thought. If yiu had a large piece of cardboard, you could cut the hole out, use the open part of the cardboard to slip over the frame to test. Your way worked great anyway
I love these videos and can't wait to do my own, but I do think grinders are taking a hard hit haha every tool has its purpose. A few videos ago you must have said about 5 times in as many minutes you don't like them... They're obviously essential, just feel like they're getting a hard rap haha you loose a finger?

Hey! Morgan, the company that built our box does have a cab over option, but it doesn’t hold much weight, looks ABSOLUTELY AWFUL and really wasn’t that big of a space. If we had the budget for a total composites box or something similar we would absolutely have done a cab over! We do have a roof rack over our cab that stores gear, fuel etc. so we still use the space up! Hope that explains it :)
Very thorough installation video. Did you connect the vertical wall support you cut to the vertical wall supports on either side? I would think this is required to support the roof and keep the wall from flexing. Like a header over any opening. Not sure plywood will be enough. You could have used the cutout vertical flange horizontally by welding or attaching with rivets or rivnuts. If you are storing bikes that could be wet in the garage, you may want to coat all the wood to prevent water wicking into the wood and rot. If you peel the tape right after the sealant set up it won’t require any cutting. That way you don’t cut the paint and allow lifting or peeling of the paint down the road. Did you scuff the paint on the box like you did for the flange? Cleaning with denatured alcohol after? Just some thoughts.
Hey!! Thanks for all the questions / feedback! We did reconnect the vertical support that was cut to either side, you are dead on correct! The floor has been sealed with 4 coats of poly and will reapply over the years if needed :) we rarely ride in mud wet conditions anyway so that’s a good thing! Haha yes we did scuff the paint! Everything has been awesome, we haven’t had to touch or tighten anything since install, currently in Baja, Mexico and have driven many many horribly washboarded dirt roads which has been a great test for the build!
Would be interesting in following your trip and seeing where you’ve taken this beast since the build. Also-how you’d compare it to your last van or other vehicles you’ve taken to similar places along similar roads. I’m thinking about length of wheelbase/ turning radius, weight and rear overhang. I may have missed it but did you do a video covering the single rear wheel conversion, suspension and front wide body kit install? Any links are appreciated. I have a 4x4 sprinter and I am considering box on 4x4 Isuzu/GM cabover or Ford.

We did that with our Wildlands door!! But the cardboard was so floppy we just didn’t feel comfortable tracing off of it! Hahaha

Is there a reason why your box does not have a "cab-over" section?
