I started in my teens with outside cap then tried the inside cap for a year or so then about 5 years ago I slapped my self when I figured out the semi outside cap. The only way to go for sure. A most thoughtful approach to a common job...just bought a whack of 2" HSS and 1"...it will all have be capped off and I like yer third choice best! Cheers and thanks for sharing😎
You drill a small bleed hole to let hot air escape while you are welding the caps on and once the Caps cool you do a quick plug weld just seal your bleed hole.
When built a roof garden outer fence out of 50mm square welded caps on them made out of sections of tube cut them up so like L brackets then cut last bit of then welded along that side looked all one piece of tube. do in part for stopping water running down inside but also safety as falling over onto an open end of tube will open you up! Do remember that sealed tubes create/hold condensation! Good one is to plumb a tube up on an airline then spray inside with something like ACF50 so stops corrosion
AM, using a bench mounted, belt sander to work the ends of pieces against improves the final product as much as your good welding techniques; lay the body of the tube to the belt- then rotate the piece around the weld face. This rounds the ends so the hand-held "random-ness" of the finish is diminished and the pieces will have uniform round-over sanding of the welds.
On method #2 why not just use a magnet that's large enough to hang over the sides of the tube then you can just have the cap sitting in place with the magnet.... then you know for sure its flush.

Yep, done this countless times. I use an angle welding magnet with one of the flat faces straddling the cap.
Exactly. For such a competent welder he made that hard work for such an easy job.
Just need a magnet that works with aluminum...

Use a magnet to hold the piece so it doesn’t fall inside the tube then tack the four corners , remove magnet then weld. 👍

Yep that was helpful. What do you do if you have put a cap on both ends will that trap the air inside?

I have always just 45’ed the corners where it mattered.
You could use a magnet clamp to hold the inside plate in place. It would automatically set the plate flush.
That is definitely an option for MIG welding. You cannot TIG weld very close to magnets though without causing porosity and interference.

You can just lay that inside cap on your welding table and put your tubing around it then use a clamp to tighten it in place squeezing the tubing.

Totally agree with that method and would absolutely do it if I had the pleasure of owning a belt sander.😉😎
@@amcustomfab Grizzly has a little oscillating 4x24" affordably priced. Use mine on aluminum all the time.
Maybe some company should send you a belt grinder , solely for review purposes.
