You hire a camera man and film full builds you'll get to 12 million real quick. Lots of people like to watch full builds.... Your style of builds are unique to say the least. Would do good i think but you got to do what your ancestors did I've watched many many Boyd cutingtons ( misspelled I'm sure) build's. And reruns years later. To name just one. You got what it takes your builds are unique top notch. Exposure exposure is all you need.
The intercooler looks great. Maybe add a relief valve to the intercooler to keep Matt from popping it...make it look like a large red turkey pop up timer :)

That is why most high hp diesels have cast endtanks or 4mm or thicker sheet with reinforcements. It's extremely common for lightweight sheet metal intercoolers to split on a diesel with over 40 psi manifold pressure.
It wouldn't take as much pressure as you think, to pop that. Your good weld be damned. Pressure is strong, no matter how little it is. You can stand on a mostly deflated toy-store balloon if you are careful enough, and it will hold you up. And the more rigid the pressure container is, the more susceptible to bursting it is. For example, I can put 40psi in the street tires on my bicycle and it will be just fine; the tires call for 38. Very small, very thin, but soft and pliable. Unlike your intercooler there, which is absolutely rigid, with zero give whatsoever. Don't feel bad though, you learned, that is something good! The question is, are the reinforcements enough? Time will tell, I suspect sooner rather than later, given the client; who is NOT known for his restraint.

Rob Rahm could help you out.learning the intercooler.design etc. The air turning 90degrees inlet outlet causes A fuck ton of heat . then the restricitve Ness of the bars and plates . his 4 rotor rx7 took some figuring out of the intercooler.

take the shape you've created for each end cap over to a CNC specialist and have them CNC two end caps out of a chunk of solid aluminium. Then, just weld that on instead...I suppose, you'd still have the welds to deal with where it meets the intercooler though 🤔 It'ld be a great one to show off a local business and what the get up to though eh?
Literally just traveled through Texas on my way to AZ from PA and wanted to head down towards you guys and bunker branding but just didn’t fit in the time schedule at all.
I have to say this all in all has been a very well executed build. When he first brought it to you? I thought this thing is going to be stupid. Now that its almost done? I would just leave it flat black.
It’s a tough decision, it looks real mean flat black, but the guys at Muscle Rod Shop do beautiful paint jobs. They have to paint some still unpainted areas anyways, maybe there is a compromise

Could it be that the intake of the radiator is boxed and not rounded, that amplified the pressure in that 90 degree corner? If you came off the turbos into an elbow that angled into the radiator, it would reduce the overall pressure, because it would be rounded and not 90 degree angles. Just a thought.
as it got hot the metal expanded at different rates,I would have made less seems and a blow off valve on the intercooler, sometimes water cooled intercoolers are the ticket because expansion is more controlled. But a good design just need less seems
Outside corner joint needs full penatration watch your bead sink pump it up with filler advance the torch watch the bead sink pump it up with filler repeat...5356 filler as well or if concerned with temp can use 5554 weld bead won't be as smooth though
I'm trying to be positive but I have a horrible feeling we'll be looking at another seam separation very soon, despite the reinforcements. I don't think that device can reliably handle that amount of boost. Maybe it's time for a larger intercooler.
Definitely too late to suggest this. So, grain of salt. From an engineering point though. If you drill through both sides of the end tank, and weld a rod or two in the widest points.... you will have exponentially more support in the "hydraulic pressure" experienced in the tank. If (I'm sure it won't) it ever fails. That is a great way to prevent flex fatigue in the areas on the end tanks, as well as connection to the core. The tubing in the intercooler core has significantly less surface area to fatigue. The end tanks are always going to be the weak point. You can mitigate the stresses in the welds to the core, end tanks, inlet, and seams by offering internal support.
Hey Brandon, if I may, I don’t know if an aluminum cooler is a good thing for a Diesel engine with such a big turbo. Maybe you can try to see if there is not other metal cooler available?

I think the Cuda should be painted with Satin Black bed-liner. If the paint is real nice Matt won't drive it hard enough.

You might be getting 180 psi out of those monster turbos. That weld looked pretty solid.

You're gonna blow the radiator fins rather than the seams now though.... Doesn't this need more throughput? Not force?
You should ad waterspray cooling on it, becouse it's black and it will get hotter in sun.
