Love everything about the truck, I had a 2 door Blazer (non ZR2) and the front diff would make a banging sound. Seeing all those pieces from the front diff dissembled makes it easy to show how fragile that disconnect system is. I wanted to manually lock it in, but I could have had a problem with that shift sleeve/coupler thing. I love that you deburred everything in the cast iron diff, I wouldn't be able to resist either. Setting up the diff, I always thought that the in/lbs torque wrench was to check for problems, I thought the main thing you wanted to do is set the pinion depth with the crush sleeve and then check that the rotating force is within spec..

Questions are, what parts do I check out mainly?
Obviously the vacume lines (I definitely know there cracked and bad) then the bellow (its looks alright)..
Maybe you know what's typically wrong because I know this is a common problem.

For the full size GM trucks they make an aluminum slug to replace the 4wd actuator to always keep the front axle live. This is particularly useful in the earlier OBS trucks that use a thermal actuator and you have to wait forever for your front axle to engage. It's called an on demand conversion and it's available for order at every parts store, a little spendy compared to the conventional actuator though.

I didn't see any shims being used. I'm getting the spacing right it's supercritical especially if you don't want any noise coming from the front diff. Also one thing to consider and I am sure you have is that you lose your 4 low. For me I have installed a np246 transfer case and also found a cast iron front diff off a ZR2 as well. I'm actually going the other direction and the reason I'm changing my front diff on the 2001 GMC Safari AWD it's because I want you 4x4 but mainly for for low when pulling heavy loads out of a hole etc. the problem I had is the AWD front diff would not release the passenger axle just because I was in 2 high the front all wheel drive differential was locked in and I ground hopped on corners. Just wanted to share what I'm going through right now LOL. I have as much OCD of probably a little bit more because I have to wire brush all of the bolts and then clear coat everything they're not going to POR 15.

So...very cool project, but that diff is so tiny I have my doubts it will survive. Hope it does though. Can't wait for the Ferrari V8 to go in.

One of my first times at Numidia with my '93 4.3 5-speed 4x4 Sonoma, the 2nd guy I went up against was Andy Jensen when he just got his blue C6. I actually tree'd and 60'd him by starting out in 4wd and shifting it to 2wd on the 1-2 shift. Then I saw tail lights for the rest of it. My '87 WO2 did better. Made my own RPO V75 "liqiud tire chain for my hardtop LS1 4th gen. That actually worked, 1.7 60's on junk 17" snow tires. Be cool to do one on an AWD.

Really should research SyTys and LS swapped ones also. Lots of upgrades that would be good for an off road 4wd or RWD with slicks.
The stock front diffs and even the rears with a girdle can take 1000 plus all day everyday when in an AWD setup

Should have left the grease. That's free undercoating. In my neck of the woods those frames are prone to rust

Where have you heard the aluminum cases are wimpy? Just curious, I thought the bravada setup front in the front, and rear was good until you got over 700hp (if you trade out the g80, and use good cv axles) but i did find my 99 and 2000 bravada both have the single speed automatic engagement 4x4 transfer case with no viscous coupler. Bum bum bbbbbuuuuuummmmm
    Im following along because i have an 87 2 door blazer, a 4x4 2 door blazer frame, a crashed 2000 bravada for parts, and a 2009 5.3
Really im cool with the stock 5.3, so maybe factory nv3500 stands a chance (probably wont even withstand what i want to do)
    Anyway thanks!

Needle bearings suck. Bushings are superior for longevity. Just run a little extra diff lube to keep things moving! Recommended for Toyota front clamshell diffs.

I'm still trouble shooting an ill running condition with my 72 SS 454 Chevelle. Like a dummy, I let it sit for nearly a decade. Quadrajet is off... hoping it's something simple. (Accelerator pump, stuck metering rod, etc)

Since you have the ability to get to all the frame, you should throw some surface shields on it. You will most likely get s couple years out of it assuming it's applied correctly

To me, I consider it a rebuild if it gets all new bearings and seals like I did, because that’s replacing all the wear items, but that’s just me.
