I love how you don't remove the frustration or bloopers it makes it feel way more realistic!!! Live the videos love the recent bike content as I'm a bike rider myself.
Just a little tip to save some time, most manufacturers (from dirtbikes to mining equipment) will design blind holes with different length bolts to have the same or very similar thread engagement depths. If you look at most bolts regardless of manufacturer, once you go past the fully threaded lengths and you start having unthreaded shaft on bolts your threaded length doesn’t change much if at all. Just slap your bolts into the holes and if they all protrude the same amount you’re good to go.
@@williamcrotts7054 05 yz125 im rebuilding won't go into 5th & 6th when bench shifting, what could be the problem? Split it back open everything looks as it should in the service manual. Put it back together and had same problem!

Good job Michael. I recently did the top end on a friend's 350 excf and thankfully not the entire engine. In my opinion those oil filter covers should be held with stud and nut just because they are removed often for short oil change intervals. I just use a 1/4" drive short lever ratchet and no torque wrench. As you found out the spec'd torque is too easy to surpass. KTM doesn't put a lot of metal between the filter bay and the threads of that bolt hole. Drilling it out for the insert takes a steady hand. I also spent more time with the piston circlip and failed the install even with the KTM special tool as I had a injured thumb so I farmed that out. I loved the finish and colors of your build. I look forward the tutorial video. Cheers!
I would highly recommend getting a dirt tricks timing chain tensioner. The stock ktm ones do work but I always replace them. It converts into a more Japanese style where it’s not dependent on oil pressure the chain will always be under spring tension. If it ever stretches itll self adjust

Tip for you Michael deep sparkplug holes are easy if you get a 6 to 8 inches fuel line and put it on the top of the plug push it on the plug now use it to lower the plug in to the hole and you can feel everything when turn the plug to thread it. When you have threaded the plug enough in pull the fuel line free now tighten to spec. I learned that from working on crotch rockets in the 90s when I worked at dealerships turning wrench for extra money. To pay for my dirt bike habits back then.

For that style oil screen the easiest way I found was a use a long extension and it in the center and slide the filter down into place. Seats super easy. no fumbling with plyers.

The engine color scheme resembles the Husqvarna colors for its plastics as well as the engine. I can’t remember which years had that dark blue and that brownish amber color. It truly looks good though. I can’t wait to see the bike complete with plastics. I own a 21’ KTM 450 FE and absolutely love the build quality of the engine. (Exception is the plastic oil gear or gears.) I do believe the 21’ 450s has the larger oil gear that is plastic unfortunately.
I'm quite confident that is not a steel gear but actually a Powdered Metal gear. Likely steam treated iron with copper and carbon. Could be wrong. But based on the outside appearance, looks just like the PM gears I see every day. Another great video Mike. Keep up the great work! When are you going to come ride with us up in MI?
Great color combo. I was waiting for this post really wanted to see how bad ass this motor was going to turn out. Not disappointed at all. Love the plastic tray idea worked out well. I need to get some of those where can I get them from.
Oh, 1 more thing. I just recently found out about that "put the piston in the cylinder first" thing, tried it, and I'll be damned, it works great. So much easier. Why didn't I know about that earlier?

It’s a dang shame they don’t come with manuals anymore. My 2020 did and I’ve used it a ton. Great video!

I like to tighten the stator bolt when jamming the gears for the right side parts

those ktm circlip on the 4 stroke pistons are a pain in the assto put on without the ktm tool
"we don't wanna put this thing together dry" ... continues to put it together dry.

Next time, try and put a zip tie on the cam-chain, it's alot easier to fish it through
