ANY time you put a wire through a metal panel use a grommet. It's one of the basics of survival. And if you want a machine that is close to code, you need one at every wire insertion point. Great work on winding that transformer. That is a lot more work than I want to go through. You have much patience. ETA: One more quick thought. If you get a large, high power diode and run the output from the transformer though that and put a large capacitor as a fliter, you will now have a DC welder and get much cleaner results in your welds. There are plenty of videos up here on how to do that mod to the little Harbor Freight $100 model. Now, that diode isn't cheap, nor is the cap, but the results seem to be worth it to those who have done it.

If am not wrong calculations of turns are going against the formulas told already??? i.e (7.5/Bobin size*volts) this would turn out to be 275 (7.5/6x220=275 for primary). Pls correct me anybody if am wrong cuz i am willing to do this project soon & i would not wanna waste money.

Let me answer for you firstly every transformer should have enameled wire! Secondly his version is not really that efficient even though he put a fan inside but it’s still gonna over heat like in 6-10 minutes So it’s not gonna replace modern inverter welders since they are more efficient and don’t waste power on no load.
The number of turns in primary and secondary is based on the voltages primary and secondary. The wire gauge depends on the amperage consumed. There are plenty of information about that on the web.

Take any transformer out of a microwave oven and cut off the secondary , (the wires that are not connected to the incoming wires and you can buy appliance wire that is rated for 250 degrees c just look on Amazon or any Electrical supply , the white tin coated wire can handle 80 amps useing #10 awg wind as many wraps in the area you cut off the secondary and you will have about 50 to 70 volts it's 1 volt per wind approx. Another great way that you don't see is the 400 watt metal halide light fixtures in high bay ceiling warehouse lights that are being converted to led , get the transformer , you have 480 , 277, 240, 120 taps on primary to use , cut out the secondary and wind it with #10 gauge appliance wire and it's good for like I said 80 to 150 amps it will not short out if you weld a little at a time , BUT DO ALL THIS AT YOUR ON RISK!!

It is ok if u are carefull not touching any wire or component from the eld. and dont get burned from fire it's producing. But always try wearing gloves anyway. Its safer for you.
