  • This is the latest version of my homemade powder coating gun power supply. I already gave up the idea of using the taser module as the high voltage generator because it is very unreliable and it is not powerful enough for bigger items I want to powder coat. I made a Cockcroft Walton voltage multiplier also know as the high voltage cascade which is very similar to that of the professional powder coating gun. This is a huge improvement to my homemade powder coating suit.

    Nice description, I am an EE who designed professional Electrostatic Cascades which are used at GM, Chrysler, BMW, and others for both powder and wet paint. Anyone building these please be careful. The complete system contains a smart power supply that will shut down before you get zapped.

      Can you explain a litte how the transformer at proffessional cascade works? the ones ive been looking at had a weird wiring where primary and secondary start are wired togheter, which might introduce high frequency/ emf to the power supply

    Thanks you so much for your videos. I have already bought the two parts you used on your earlier design and I was about to get started, luckily I decided to watch some more of your videos and I am now ordering parts to build your new version. Originally I was researching a way to build a gun that would use tribo (static, I think?) but when I saw your video, it seems much simpler to build your version. One thing my teachers at trade school tried to teach us, was that while it was good to learn from our mistakes and experiences, it was much better to learn from others mistakes and experiences. One thing I could really use some help with, is deciding which resistors to use at the end of the cascade? I have found 15 megaohm resistors on aliexpress, but there are some that say they are 1/4 watt, or 1/2 watt? Could you possibly point me in the directionof the resistors and perhaps the number of them that would be the best.(it would be really great if you could link to somewhere with the correct ones? I have also been reading that it can help to have different outputs depending on the shape of the part being coated? Is it simply a matter of using a variable power supply, or is it more complicated? I was also wondering if it would be possible to have some sort of digital readout that would somehow correspond with the variable input, or output? Once again, you are absolutely amazing!!

      Hi. UA-cam somehow unpublished and held this comment. I just found it now. The high value resistor is not essential. I guess the PC gun manufacturer put them to prevent arching which is a fire hazard. You can do without it. The voltage input is fed to the primary of the transformer so ideally the output voltage is proportional to input. So yes I just adjust the input voltage. Don't know if you seen it yet but I made an adjustable power supply with digital voltmeter for use with this circuit.

    I have noticed in the commercial designs that the ground is connected to the positive side of the first stage in the cascade because they are negative output which makes sense however because the arcs will then be going across the diodes I wonder if this puts more current through them and makes the final resistor more important, one of the reasons you probably haven’t already burnt them up.

      I just did some test and the current across the diodes is the same regardless the end resistor helps but doesn’t matter too much if the input current is already low. In terms of what side the earth goes on when connected to negative side you get a constant voltage whereas the other way it will fluctuate between positive and negative the initial voltage

      Hi. About 16 kHz. With just the transformer, I adjust the frequency until the purple spark appears in the secondary at a gap of about 5 mm.

      puede recibir una descarga eléctrica pero no letal. la corriente es muy baja en microamperios. Recibí una descarga eléctrica varias veces. no toque los componentes cuando esté encendido

    Phil I switched things up a bit because the little 15kV unit powering the cascade is so fragile and in my opinion a weak link in the system. Im using a ZVS driver to power a flyback transformer to get high voltage. Im getting an arc from 2.5 to 5 cm depending on voltage fed into the ZVS. However I dont hear the buzzing sound with this new system. I also tried feeding this into a cascade just like if it was the small 15 kV unit, but I get the very smallest discharge corona. Super small. Without the cascade, I get a large discharge between the positive and negative of the flyback transformer. Can you help me get this thing to produce negative Ions? If it needs to connect to your cascade, where do the + and - connect?

      flyback transformer dosent work in this project, there is a small high voltage diode inside it. cockroft voltage generator required ac input not dc

    Hi there, great quide "how to"!!
    I want to build something like you, but have some questions: - do we need HV resistor or just 1M Ohm normal voltage 1W one??
    - at 4V we're getting ~100KV, but if i will feed the hv generetor with 3V we will be getting ~70KV, and with 2V -> ~50KV?

      Hi. For the resistor try to use 1 watt. It only has very low current. Regarding the actual output voltages with respect to input voltage, I'm not yet sure at this point. This is also what I want to investigate further. I will post more updates. But in powder coating, you want to have the ability to adjust the energy of electrostatic charge. Normally we want higher kV on flat and big surfaces, and lower kV on intricate parts.

      capacitors are 1nF, at least 20 kV rating
      diodes are 2CL77, 20Kv, 5mA rectifier
      resistor are not essential. my latest gun did not have the resistor at the output

    What is the resistor at the end of the cascade used for? Current limiting? I used a 1 Mohm resistor but it burnt out rather quickly. Still shows 1Mohm but think it's arcing internally based on the sound. Do you need high voltage resistors or do you think my problem is caused by something else?

      Hi. The resistor at the end is used to limit the output current so that you will not over charge the powder. Over charged powder will cause back ionization that will repel the subsequent powder you are trying to deposit to the part. I indeed had the same problem with the resistor arching between leads making it useless that is why in subsequent videos you may find that I did not use resistor since I had no solution to this arching yet. The resistor must be covered with insulation to prevent arching. In my latest gun version, I simply cover it with candle wax. Professional units had it covered in potting epoxy. I will have a video coming up taking a closer look at the cascades.

      Hi. The DC input is based on the input requirement of the 15 kV high voltage generator kit. Which is 3.7V to 4.2V, 2Amp. According to the manufacturer, the input DC voltage can be increased to as much as 12V by increasing the value of the feedback resistor. The kit is originally supplied with 150 ohm, I actually changed mine to 470 ohm and I can increase the dc input voltage to 6 volts. There are many UA-cam videos out there about this cheap 15 kV HV generator kit if you need more info. You can also take a look at my other video (link below) that shows a better circuit diagram of the HV generator cascade of my homemade powder coating gun.

      Muchísimas gracias. El transformador de la raqueta mata mosquitos es más débil. Pero planeo usarlo en un proyecto futuro usando cascada de 10 etapas que creo que es un mejor diseño. Más etapas en una cascada significa que podemos usar condensadores y diodos más pequeños como el producto comercial.

    hello, make the gun works fine and but i got an electric shock, is it necessary to ground the output of the high voltage cascade? If I touch earth or any metal with my hand, does it constantly discharge?

      Hi. You should be connected to earth ground. If you look at commercial powder coating gun, the handle has a metal strip. That is for grounding the operator. Look at the circuit diagram I show on 3:59, the ground symbol must be connected to earth ground. When your body is touching a metal surface connected to ground, you prevent build up of charge and makes you neutral. Look at my subsequent videos of homemade powder coating gun I show wiring more clearly.

      Hi. I just bought that small PCB of the high voltage generator that contains the oscillator, online. It is a very cheap kit made from China we can buy on online shopping app. It is a simple circuit that only has 1 NPN transistor, 1 feedback resistor and diode.

      Estoy bien. Sí, eso es posible y vi que alguien más hizo eso. Pero necesitarás un oscilador para la bobina de ignición de auto para que brinda corriente alterna. Hay muchas formas de generar alto voltaje. Algunos usan el transformador flyback de una vieja televisión.

    Which diodes and capacitors did you use for this build? I have an Eastwood powder coater and I am not happy with it, I think building my own from your description could be better.

      in the video I used 2CL77, 20 kV diodes and 1nF, 30 kV capacitors. However recently I built another HV cascade made up of 2CL72, 10 kV diodes and 1 nF, 10 kV capacitors which are smaller but works just fine. Link to the recent HV Cascade build below if you have not seen yet:

    Hello, still in progress of building and experimenting with mine, ive seen in comments on latest video that you are experimenting with powder pump what im looking forward but im wondering if you tried anything with adjustable voltage, since this schematics is over 100k voltage what professional guns dont have since it can create holes in powder and for some detailed objects or powder with effect they are using around 50K, the module that you recommended has 15k fixed pretty much so its not adjustable.
    im thinking if maybe it would be possible to have stages separated but that would need high voltage relays and it would need to be outside of gun with powersupply so there is problem with how thicc insulated wire would be required from power supply to gun, just wondering if you have been experimenting with this, but i love your work!

      Hi. We can adjust the output voltage by varying the supply input voltage. According to the manufacturer, the 15kV kit will work from a supply voltage of 3.7 volts to 12 volts (need to change the feedback resistor to 1.5k ohm). The primary winding of the transformer connects to the input voltage so it has a direct effect to the output voltage. The high voltage of the cascade is difficult to isolate. In one of my later videos, I showed that the spark jumps out from the thick insulation of the final output when it came close to the grounded metal part of the gun. That is the reason why all professional commercial PC gun has got the cascade located on top of the gun, so that the high voltage does not have to travel far.

      I also would like to add that the cockroft-walton voltage multiplier that we assemble with diodes and caps is not ideal. There are many power loses in each stages due to inherent characteristics of the components. I doubt if my gun reach 100 kV at all. When I try to increase the input voltage at some point, sparks jumps within the transformer windings (until it burn out the insulation), and even between stages of the cascade. I try to stay at about 4 volts input to prevent stray sparks. The better circuit will be duplicating the commercial voltage cascade where they used about 10 stages. That means less voltage on the transformer secondary winding and less voltage in between adjacent stages but still reach the 100 kV output. That will be my next circuit to experiment on.

      Yes. I saw some examples of using CRT flyback to generate high voltage to use with simple powder coating gun. But the CRT flyback need to have an internal diode so the output is polarized and not AC. Or can connect diodes and capacitors like the one I made in this video.

    In pcb of Omega powder coating i found that the driver of gun have two transistors pnp fast switching ans an other for power if do you have same information about this driver?

      they are holding up fine. the weakest link is the transformer that came with the kit. sparks jumping between windings.

    Hi phill. what if we hold the object in power on. is it okay to hold it like a factory made machine?

      Hi. Are you referring to the metal object that we are powder coating? If it is the object that we are powder coating, then YES, it is OK to hold it with the power ON as long as you and that object is connected to earth ground so there is no voltage potential, and you will not get shocked.

    Hi uncle, if I use an 18kva capacitor, do I have to use an 18kva diode too because there are no 18kva diodes on the market?

      Hi. No, it can be other kV rating. I only used the one in the video because it was available at the time of that build. The latest HV cascade I built used 10 kV diodes. Have a look at this video in the link below. Will give you more ideas.

    Hello, im trying to use ionizer i got, it outputs 7kV and should not be fragile as these small transformer circuits since its heavy duty, problem might be that it shuts off and you need to restart it if it doesnt have enough contact (the spark is at too much distance) but since it would be connected to the cascade, whats your opinion, also do i need to use 1nF capacitors with more clean energy delivery ? since only the 10 capacitors are like 30€ here

      Hi. The initial high voltage output should be AC or pulsating DC for the subsequent cascade to work (Cockcroft-Walton Multiplier). I'm not sure if the 7kV ionizer output is steady dc or pulsating. I encourage you to experiment with the capacitors and diodes available to you.

And im just gonna try and get my hands on those capacitors, and try the ionizer, worst case scenario ill buy the same module you have, also thank you for amazing and detailed video! if this will work its gonna save me a lot of money that i would spend on some even medium powder coating gun!

      Yes. With the adjustable voltage power supply. The powder coating gun will need an adjustable output voltage. Usually higher voltage is needed for flat and bigger parts, lower voltage for corners and intricate parts.

      Hi. It is low voltage dc about 4 volts. The output of the transformer of the 15 kV module is AC, then in is rectified to DC on the voltage multiplier stages.

      Hi. Yes, I have seen some using that for the High Voltage generator. The flyback got to have built-in rectifier diode at the final output because the high voltage needs to be polarized.

      Hi. I'm encountering issues with viewer's comments disappearing lately. I can see it on the notification but not in the actual video comment. The diodes are high voltage diodes (HV) at least 10 kV. The capacitors are 1,000 pF or marked 102. Should be at least 10 kV too. I just used a 20 kV diode and 30 kV capacitors because those are what I can buy from the store.

      @@talwarjatin If you can find components rated 10 kV, it will be better as the assembly will be smaller and lighter. you can see in the example commercial HV cascade in the video that they use only smaller diodes and caps.

      I tried making the cascade with 2Kv 10nF and P6KR200ca doide . Didn't work . Tried both the configuration which u made and which your fly racket had. Both didn't work. No spark at all. Voltage generator works without cascade. What's wrong ? Any idea?

      @@DIYPhil definitely a great intro!! I am building a full wave bridge multiplier however I am hoping that the output is a pulse train that I can slam into capacitors to fill them quickly. There is very little info or videos on using a Cwalton oor a Marx gen to fill caps. I suppose it is my turn to make a video on that. I will let you know. Thanks.

      Hi. Some people use ignition coil with success. I actually tried it with motorcycle ignition coil which is not too different with car's ignition coil. The problem is those coils have iron core and will not operate at high frequency due to core saturation. The voltage multiplier circuit as can be seen in the video require frequency over 10 kHz to work effectively. The other issue is the size. Those are big.       in the video I used 2CL77, 20 kV diodes and 1nF, 30 kV capacitors. However recently I built another HV cascade made up of 2CL72, 10 kV diodes and 1 nF, 10 kV capacitors which are smaller but works just fine. Link to the recent HV Cascade build below if you have not seen yet:

      Hi. Just try to use the 10kV capacitor instead of the 30kV. I wanted to try 10kV capacitor because it is less bulky, but I used the 30 kV because that is easily available for me.

      @@srknyxl In theory, the voltage rating of the capacitor in the cascade should be 2x the transformer peak output and thus 30kV. However, I do believe that the actual output is less than advertised as usually is the case with these Chinese-made kits. And besides, we are not applying the max. input voltage to the circuit, so I really don't think it reach 15kV. I suggest that you assemble the first stage of the cascade with your 10kV caps and see if it will not fry the caps. The first stage only composes of 2 diodes and 2 capacitors.

      Hi. If using for small jobs only like what I do, it will last long because you only turn in ON intermittently. The weakest component is the small transformer. If increase the input voltage at some point the enamel breakdown and there was spark within the coils.

      @@cmsworkshop yes. I forgot to mention the transistor. I ever broke at least 1 when I tried higher input voltage. That is why now I limit my input voltage between 4 to 5 volts. And I changed the feed back resistor to 470 ohm. That is the resistor connected to the diode. Take a look at this video if you have not done yet.       Hi. I used 1 megaohm resistor at the end just because that is what I have. The commercial cascade in the example have 4 pcs 15 megaohm resistor in series for a total of 60 megaohm. The resistor is there to prevent the powder coating gun from creating a glowing plasma and arcing at the electrode tip for safety reasons. You can see in my initial test in the dark 8:26 that the spark want to jump before the resistor, not on the end. The value of resistor is something I want to investigate further so I intentionally left that out in this vid.

      As for why the cascade needs to be on the gun, I looked at all the professional powder coating gun and all have their cascade at the gun. If the cascade is in a box, then you will need a heavily insulated cable going to the gun because that will carry voltage in the order of 100 kV. In comparison the spark plug cables in a car is made to handle only up to 45kV and they have diameter of about 8mm. The hobby guns like Eastwood and harbor freight can get away with the HV generator in the box because it only generate max of 30 kV. The other reason is the switch incorporated in the PC guns. It is easy to connect a switch to the low voltage side of the cascade within the gun. Hobby PC guns mentioned above have the switch in either hand held push button or pedal switch so it is less convenient.

      @@DIYPhil Have you seen the other common vid on homemade gun that is on UA-cam. It uses the pulse system you didn't like in your original gun. How do they get away with the power supply off the gun and just thin wires running to the gun? I'm not sure that results are affected by the pulse as much as it is in pipe design, 90 degree angles, and poor air flow because of it. I've seen some good work with the pulse system and designing for input output air flow

    Hey I have made 1 such Voltage multiplier and when I connect it to a copper coil it doesn't create an electromagnet
    Why?🤔

      I don't know exactly your set-up but my guess is that there is not enough current to actually create an electromagnet. The unit of magnetomotive force (MMF) is Ampere-Turns. The output current of the voltage cascade in the video is only in the order of micro amperes. Very very small.

      Yes you can use that as the transformer. You just need an oscillator circuit to feed pulsating dc to the secondary. But I think you will still need the voltage multiplier because just the high voltage from the coil is not high enough.

      The oscillator of the transformer needs DC power supply between 3V to 5V. The circuit draw not over 1 ampere. I used this homemade power supply I just made. But any other DC power supply will work.

      try mo kahit 10 kV na capacitor. kaya lang naman 30 kV ginamit ko kasi yun available sa akin nung ginawa ko iyan. kung flyback ang gagamitin mo dapat yung may built in na diode sa output para dc yung high voltage hindi ac.
