In this video, I show in detail how to remove and install a passenger exhaust manifold in a Ford truck. The vehicle in this video is a 2003 F-350 Super Duty that's equipped with the 5.4 liter engine.

Last one I did soaked it in fluid for about a week hit it multiple times a day rounded out bolt heads ended up using the sockets that bite in as you back the bolt out worked great.

I bought a set of nut extractors ... it will either get the nut off or crush the nut into pieces

Truck is pretty solid after all these years, but the Manifolds just sprung a leak so new manifolds are a must, so many people drive around like that lol... Team Ford 🤟🇨🇦

Also the studs you can take a file and cut in flat sides into it and put a open end wrench on them takes them right out.

This is a great idea; I've seen the torches used but never a plasma cutter. I just bought one of those inductor heater devices from amazon ($200 copy of the $500 made-in-usa version). I hope that works otherwise I'll use my plasma cutter.
The plasma cutter is the way to go. I am doing the driver side as i type this. I also did a video for it that I will be uploading soon. The plasma cutter is so precise and makes this job so much more easier. Thank you SO much for watching!

I thought that what you might have done to get that one nut off the manifold on the underside, is that you might have cut the old manifold away with the plasma cutter so that it came out in pieces until the nut in question was exposed from the top.

you got to hook up the vacumn lines to the shoe box for the bad idle
The bad idle was due to the idle air control valve. It runs amazing now.

You and I are literally working on the same truck and it has the same problems, the manifolds and the master cylinder problem you had or both present on this one I have. It's the same color. It's the plow truck and everything I noticed on this one. The two of the top bolts on the transfer case to the transmission were snapped as well. Maybe you should check yours

Question. Was or is there exhaust gaskets between the header manifold outlet connecting to the y pipe. Like a donut gasket or is it just a machine tube fit
Haha I don’t know why this is such a hard question to get answered. My 2001 Expedition (with the same 5.4l) has the infamous passenger side exhaust leak at that flange. I went to all 3 top auto parts store trying to find the gasket for it. I was thinking it was the donut gasket as well. The internet could not answer this nor could the auto parts store. After seeing what a replacement manifold looks like (before I saw this video) I realized there was no gasket at all. This video helped confirm it while at the last auto parts store after returning a wrong part they said was it. The guy at the parts store found this video after I told him my “theory” about there being no donut gasket and that the manifold itself had the donut shaped gasket built in. I expressed that there was no gasket I have ever seen that would fit between these two surfaces and this video helped confirm, even though the video doesn’t actually show if there was a gasket slipped in place after he installed the manifold.
Eventually, I also realized that the two nuts just needed to be tightened down. Another though was that there were missing springs behind the nuts that broke and fell away, since the nuts were so backed off but also locked in place by rust and age. No springs here for sure. They just slowly backed off over time and maybe reached a point where they stopped backing off and now were pretty frozen. Thankfully I had been spraying PB Blaster for the last week.
I purchased replacement studs and nuts expecting the worse but those are some heavy duty OEM studs and nuts. I tightened and tightened as the gap closed and the exhaust leak noise was gone! There was still a very light exhaust leak that I could only feel with my hand near this junction. I tightened some more but eventually bottomed out or got to the point it wouldn’t tighten and I ended up rounding out one of the nuts (with a good six sided socket), so it was not getting tighter. The tiny leak is still there but so much better with the noise gone and not throwing a false running lean code. My theory is that the cast iron has worn out from the exhaust flare rubbing on it for years when the junction was first getting loose, or maybe the whole time. Which pretty much means it needs the entire manifold replaced since some dumb FORD engineer thought this was a great idea to not have a gasket and shake the tip of the manifold into one. What could go wrong? Of course if there was good maintenance done on this as soon as that exhaust leak started (just be retightening the nuts), the permanent damage to the manifold would never had happened. Good luck with yours and hope this all helped.
How many hours did this take you ? Is this all in 1 days work ? Have to do the same project, alittle less rusty but a v10. Wondering if I can do one side per day.

Don't use silver antiseeze not good for heat always use the cooper and if you heat the head and stud after braking lose leave it cool a little so you don't pull the treads

I have this same job to handle but both manifolds, and the last time I seen done they removed the shock bucket for more room but after watching this it shows it’s possible

When you heat a bolt up with the torch, give it a shot of BP blaster when its red hot ! Will suck right in to the threads and help bust the rust
Hi Terence, great video. One question, when I removed the wheel well cover on my 2005 f350 there is a large pillar for holding the spring and shocks. In your video I don’t see one, did you remove the wheel and drop the axle by removing that pillar? I don’t see how you have so much room, thank you.
My 2003 F350 have the leaf spring setup in which is a much easier truck to work on in comparison to yours. My 2000 Ford F250 has the same setup as your.

how did you fix the transmission line? fixing up a plow truck i just bought with similar rust and have that same line leak
I just used some rubber hose (transmission cooler hose) and clamps and it has held up fine. I've done this many times in the past on many vehicles. Very inexpensive, simple fix. Thank you so much for watching.

It's pretty much the same however, the approach will be different. The majority of the work will be on the inside once the dog house is removed. You may can get to the front bolts easier from the wheel well oppose to underneath the hood. I wish I had one on the channel or there to help.
