The sword looks impressive and it’s very clear you have skills that I don’t. I wish I could work with metal like that but alas I must stick to watching way too many UA-cam videos and Forged In Fire. That being said I do have two main questions.
1) How did you suddenly have three times the material on the tang than you did before? It was very clear when you started cutting away material that you were cutting away too much around the tang. You had a little nub and cut off the material that could have been used to lengthen it. Then suddenly you transition to a new scene and your tang is 3x longer. Did you weld more material on? Doesn’t make sense to cut away material around your tang only to weld on more material later.
2) Why was there no mechanical connection with your tang and handle material? You obviously used some sort of resin or glue to hold it but a couple of pins would have been easy to do and would have given your sword the strength it needed around the handle.
As it stands between the questionable lengthened tang and no mechanical connection to the handle I don’t have a lot of faith that the sword would hold up over time.
Great show piece though.

Great work! I have a question tho. When pouring the liquid metal in the mold for the guard, does it just burn the styrofoam and basically take its place? Specifically asking about 9:05 ish
yes its call casting
The styrofoam is just a form that holds that green sand in place until the metal is poured. You can also use a wooden or plastic form though this way it is highly recommended that you have two boxes of the compact green sand. There are hundreds of videos on this and you'll find that most use the wooden or plastic form because it is smoother and less of a chance for it to collapse when pouring.
Of course everyone does things differently, I'm no exception to using tools or doing things that suppose to be one way yet does it another but get the same result.
