A tip for removing the differential cover, leave the top bolt in and use a pry tool on the bottom

Great stuff Sarah. If you do a drum brake upgrade, the 10.5" Aerostar brakes used a heavier finned drum with more heat dissipation ability and are a direct fit on the Ranger.
Also one thing I learned from my grandfather (50 year heavy truck and Ford mechanic) is to test fit new shoes in their respective drums on the bench since the circumference of each will not be an exact match. Usually the shoes are a tighter circle, which can be expanded by hitting the center of the friction material with a heavy rubber mallet or dead-blow hammer while standing the shoe up with either tip on a hard surface.
You can get much better shoe-drum contact and much quicker bedding that way.
The music accompaniment (and the "rear end" jokes) were top drawer in this video! Loved it!

Everyone needs a Charlie, full of useful tips. Ponytail for extra lifting power, progressing well would an alloy wheel cleaner get rid of the aluminium oxide on the gear box casing?
Either that or just plain old white vinegar with a stiff brush. Then power wash along with the oily parts. Chemical action is your friend.

As a brake engineer for over 20 years (Honeywell, MAT, now at ZF) from what I understand in what you plan to do with the Ranger converting to rear disc won't change stopping distance. Tires and suspension make more of a difference there. No worrying about winter road salt in AZ either. But some people do find it easier working on disc brakes then drum brakes.
Yep, front brakes will be doing only 25 - 40% of the braking. Suspension and tyres will make more of a difference to stopping performance. Install brakes to suit what the truck is going to be used for, ie is it going to be carrying 1.5 tonne loads down steep windy roads every day or is it just you and your truck most of the time? Rear disc brakes will not fade as quickly (then fail) as quickly as shoes will. 🚚

My '95 Impala SS has four wheel disc brakes, but it has the same master cylinder and proportioning valve as the Caprice did, which was front disc/rear drum. This means the rear axle really isn't doing much. I'd bought a kit to modify the proportioning valve to change the bias, increasing the pressure to the rear axle but I haven't installed it yet.

Those Red Head gear boxes are great, I just finished putting one in my 95 Eddie Bauer Bronco.
I had a ‘74 F100. I put a Redhead Steering gear in it, the difference was night and day! Enjoy!!
We've all had times when our rear ends dripped brown fluid onto the floor.... there is no shame in it. Though I agree, it does stink.
These little ford rangers are underrated...excellent resto-mod vehicles. Small, but with a functional bed. Great for EV conversions, too.

Sarah, you might try Aluminum porous wheel cleaner on the Aluminum housings, taping up all areas you don’t wish the reactions to take place. The white is just aluminum corrosion. I polished after sanding (a lot of work) I used the aluminum wheel (For Porous Wheels) cleaner on my Harley Davison Aluminum Engine Castings and inner primary cases, it worked incredibly well.

You can sand blast those components, but you'll want to find some rubber and plastic male/female styles of plugs and use a light sealant on them to hold them in while blasting. I've done stuff like that before. Silica bead should do it. **Electrical tape is highly resistant to blasting material just fyi Sarah :D **

Great video, Sarah. I must say that Charlie's tip about grinding the pinion bearing to a slip-fit is a stroke of genius! Looking at the gear tooth pattern, it appears to be absolutely dead nuts perfect. That diff. should be quiet and super strong. That cover is a really nice upgrade, too. So enough about your rear end already. BTW...Happy New Year.

Sarah: Just letting you know, when doing a rear axle carrier bearing, the cap will have triangles on it -- usually one for left side, two for right side.
If you know this, it negates the need to use a brass punch to mark them.
Other than that, Charlie is 100% right about the preload on the pinion bearing. Additionally, according to a transmission shop in Texas called Precision Transmission, you want about 0.007" play for the backlash measurement on the rear gears.
Again, can't wait to see how your Gram's truck comes out!

I'm pretty sure you need that toothed wheel on the left side of the ring gear (@ 7:20) to run the rear ABS (and maybe the speedometer??? I don't know how Ford handled the speed sensor on mid-'90 Rangers). In any event, the 3.73 swap mean you'll need to address the speedo (hopefully it's just a gear on a sensor in the transmission).
The banter along with serious work is enjoyable.
One of the scariest oh shit moments I've ever had, was driving 70 mph in my 1986 Dodge Ramcharger, and having the cross shaft retaining bolt back out. The cross shaft locked itself against the case, locking the rear end, and sending me sideways with a shit load of axle hop until we came to a rest on the shoulder-ish. You could follow the trail of sperm whale oil for what seemed like 1000 feet. Anyways, your truck is going to turn out badass Sarah. Keep up the great content, thank you Charlie, and we'll be waiting for the next one!

Diff oil smells bad. I believe they put sulfur in it or something? I am jealous of this project. I would really like to take the frame off my truck and detail it the way you have, with some slight upgrades.
Every heavy weight gear oil is the worst smelling stuff that I've ever dealt with on a semiregular basis. First time I remember smelling it, Dad was changing the fluid in the manual transmission of the '86 Isuzu Trooper II that my parents had. It was the most vile smelling stuff and put me off of doing anything to vehicles for years.

All Ford Ranger 8.8-Inch axles have 28-spline axle shafts except for the 2002 FX4 and 2003 & newer FX4 Level II models which had 31-spline shafts.
