  • Tohatsu 9.8hp carburetor overhaul. This is the same as the 6hp and 8hp tohatsu and the Japan built Mercury 6hp and 8hp two strokes. The basic idea of this carburetor is similar to a lot of two stroke outboards.
    Hope this vid can help others if your having problems.

    Thanks so much! Just got back from an outing where my 9.8hp 2 Stroke needed full choke and stalled out if not on full! the motor is 10yrs old so is due a good carb cleaning! You showed all the detail needed for me to confidently tackle the job! Much appreciated! All the bestRoy

    Thank you so much! My engine runs very well now.
    I had some trouble extracting the main jet but managed to get it out using a solid, straight brass wire.
    First check that it is possible to push a wire through your main jet without damaging something. (Use a flashlight from the choke plate hole)
    Then, insert the straight wire into the main jet hole and push it all the way through, so that the end of it is visible from the choke plate hole.
    When the wire is all the way through, carefully bend just the very the end of it using very thin pliers or something. After this, you can pull the cable out, and the main jet should come with it
    Do this at your own risk though, there might be better ways!

    Thanks mate......we had this motor on a Polycraft Tuff Tender and it absolutely ripped. Fantastic motor, light, good power , loved the revs and reliable.....never let us down. Was quicker than the Parson 15hp our mate had on his Tuffy.

    Great video. Get yourself a set of JIS screwdrivers they will fit those Japanese screws like a glove and you will wonder why you didn't try them earlier. Basically Japanese screws are not Philips but JIS.

Nice to see you have a keen eye and saw the screw driver slip out of the already damaged Phillips (JIS) heads (think someone had had a go or two at that carb over the years) I’ve always wondered why the Phillips drivers don’t fit that well and I really appreciate you letting me know about the other JIS drivers, I will be ordering some for sure.

    Love your videos. I learn so much. I'm building a 6hp mercury/Tohatsu for my son out of various engines. Can you tell me what the difference with the 9.8hp carburettor and 6hp is. What the difference is between the inner exhaust cover is and finally what the difference is with the heads. I look forward to your reply and keep the videos coming

      The 9.8hp has a different head which adds a lot more compression. The 9.8hp carburetor has a much bigger throat. I think the ports in the 9.8hp are different too.
      It is much easier to make the 6hp an 8hp, just get the 8hp carburetor.

    Greetings my dear friend.. There is a 50 hp thatsu engine. 3 injectors are intact, the brain is intact, the fuel pump is working... but I think there is no fuel reaching the pistons. It works when I spray brake lining spray inside. I am a mechanical technician myself. Apart from the 3 injectors of the engine, there are also injectors inside the compartment called the log, I think they adjust the air and gasoline mixture. Could it be one of these? What is your advice? I wish you a good day... From Tuzla, Istanbul Greetings... Gasoline reaches the injectors. In addition to the fuel pump, there is also a pressure box that pushes the fuel forward.

    What do you think is the issue, if rpm falls to low when putting in gear? Have to run it at 1200rpm to prevent it stalling. Mixture skrew is at sweet spot. When putting in gear and back to nautral rpm is lower than starting in neutral.. strange

      Hi Mate,
      It is normal for a small two stroke outboard to run idle rpm at about 1200 while in the water. The RPM will always drop when in gear as there is load on the motor. If there is an issue, it will most likely be something in the low speed circuit like a blockage in the low speed jet. My 9.8hp idles at about 2000 rpm when on the muffs out of the water.

    hello, I have a question I have Tohatsu 9.8 hp, but it only runs when I turn off the choke, do you perhaps know what it is?

      Hi Mate,
      Once the motor has fired when cold starting, you need to turn off the choke or it will flood the motor and not run.
      no outboard will run nicely with the choke out of on.

    The advancer link rod came apart on mine now. Does anyone know the specified length for this? I see for other models this is factory set, but can’t find anything on the rod length for the M9.8B Cheers.

    Hi. On my engine. The trottle on handle is pushing timing further back then set screw for timing. Are there any ways to adjust timin gon these engines? Have already maxed out link rod.

      Hi mate,
      The 6hp, 8hp and 9.8hp two stroke Japan built actually have a fixed timing stop. The stop on the 6 and 8 are the same and the 9.8hp stop allows a bit more timing. You can see the stop just above the carb on the stator. Also you I think you can view it in my modified 9.8hp build vid.

    I have this same motor, 3 years old, never had any problems with it, engine and carb look like new and the inside of the carb too.
    Then one day after running the engine with no problems it would not start for anything, so I just left it over night and would look at it in the morning, so before I took it apart i tried to start it and it fired right up, but then this kept happing so took the carb apart to clean and check it out, nothing, no dirt or anything. Any ideas ?

      Sounds like fuel related from what you’re saying.
      Did you remove the low speed jet completely, you cannot do a carb overhaul without removing the jets and viewing them out of the carb?
      Also check fuel lines from tank, does it help when you prime the bulb or choke the motor?
      It may be flooding too, next time it’s doing it, try no choke low throttle and keep pulling the start cord (about 20 times) to see if it fires - no choke at all the whole time.

      Not really, I just take it apart again but have not tried to start it because I took the engine off and replaced it with a 3kw electric motor, when you live on a boat your outboard has to be reliable. The motor is in really good condition so I may sell it but I want it running first.

    Im looking at a few of the tohatsu motors. Can you advise if the only difference between the 6, 8 and 9.8 is the jets and that the 9.8 has no restrictor plate. I figure if they all weigh the same and those are the only differences i may as well make the mods when i overhaul the carb. Thanks

      Hi mate, if the motor is run regularly there is no need normally to clean out the carburetor. I only clean them out if I receive a motor that is not running correctly.

    Gday enjoy your videos and just subscribed.
    Just wondering if its ok to ask a couple of questions.
    I have a mercury 2.2 made around 1984 to 1987, i believe they also made a 3.3 the same years. On my 2.2 is in perfect condition, i have removed the restrictor plate from the carby and moved the cir clip on the needle valve to the last notch down. Ive tested in a tub of water and its noticibly different, sounds good. Have i just now turned it from a 2.2 to a 3.3? Should i look at getting a prop with a slightly higher pitch to drop the rpm down?

      Hey mate,
      You have definitely made it a 3.3hp. Your stock prop should be fine if it’s a 6 Or 7 pitch (should be stamped on the back of one of the blades)

      The most likely reason is blocked carburetor jets. I would start with a Carburetor overhaul, follow along with this video and see if it fixes it. You need to remove jets, don’t skip sections, if any junk is in the carb it will not run. It can look clean in there but may not be.

      Hi mate,
      Can’t remember the standard main jet size but I have read the plugs and I would not want to run any leaner. Running to lean recks your motor in minutes.
      The 9.8 is already getting pretty good power for its capacity, i love them, awesome little motors.

    Hi Mr boat guy, used this vid to overhaul my 9.8 & runs like a top. However my M25C 25Hp Tohatsu however leaks lots of fuel through the carb throat. Not through the gaskets, just back into the air box. have soaked carb in cleaner, blown out any orifices & poked nylon wires where i can get to them. Replaced the needle, float is perfect & there's no adjustment on it. Main Jet is factory standard & clean. Little rubber stopper on needle present and correct & fuel is fresh in a new tank. Doesn't leak fuel when I prime from the hand bulb no matter how hard I squash it, only when I start it up. I can test it on the bench with a bicycle pump & the seal holds air to around 40 psi just under its own weight, more if i hold it down. Questions for you. Do you know is the valve seat removable on the M25C ? there's nothing on parts diagram to suggest it is. Second could the fuel pump be putting too much pressure ? dismantled & looks ok. This is a very low hours motor but it is 20 years old & there may be old rubber somewhere. Do you have any other ideas ? In case it's relevant I swapped the restrictor plate out for 30Hp part, but that should make it leaner not richer anyway .....

      I have had many similar experiences like that, they are sent to try out our patience.
      My first thought is the float needle and seat but you have that covered sounds like. If it is the carb with the spring in the needle, make sure that is functioning properly.
      Because it only happens when it’s running, could be the high speed passages running at slow speed.
      Is there a rubber that is supposed to plug the low jet tube that is missing?
      Please keep me posted mate.
      I have had to throw out a carburetor once as I could not get it to run properly, even after about 5 overhauls, and I do 100s of carb overhauls, so those carbs are out there.

    Great video and very instructive.
    In the video you mention that the compression is perfect on the engine. Do you know what the compression should be on the M9.8B engine. Just bought a M9.8B from 2004 and want to check that everything is perfect with the engine but can't find what the supposed compression should be.

      I found the 9.8hp tohatsu is normally around 120psi.
      The 6hp and 8hp tohatsu (same block and capacity) Run a lower compression of around 90 to 100psi.
      Make sure you are at full throttle (carburetor butterfly fully open) when checking compression with both plugs out, five nice pulls on the starter is enough.
      If the compression is over 100psi it’s probably still going to perform fine.
      I have seen 132psi cold on one 9.8hp tohatsu I owned. The current one I have (one in vid) had an even 120psi.
      If you see 110 on one cylinder and 80 on the other you do have an issue.

      @@25hpboatracerman I tested both cylinders with the engine cold and with full throttle for 5 pulls. The compression between the cylinders are fairly close to each other, 138 and 140 psi. Could this be an issue with too high compression?

    I am rebuilding it from scratch.
    Just drilled all my headbolts
    All 11 broke sadly.
    Do you know the torque for these bolts ?

      The head bolts on my 9.8hp where spect at 78 inch pounds or 6.5 ft pounds. They are only m6 bolts so pretty weak.

    Hey mate, love the vid. I have a 6hp with a 9.8 carbi. It is more power than the original six, but still not as quicks as some other peoples stock 9.8’s. Is there any other way (other than shaving the head) I can get more power?

      Hi mate,
      Shaving the head is the only easy way to get the full 9.8hp unfortunately.
      You should also check your mates 9.8hp propeller pitch compared to the one your running.
      Both the 6,8 and 9.8hp should have come with a 8.9 Diameter x 8.3 pitch prop if they where the short shaft motors. If they where long shafts the 6hp got a 8.9 x 7 and the 9.8hp got a 8.5 x 7.5.
      If you find that you’r motor doesn’t have the 8.3 pitch prop ( probably does) it might be worth a try.
      Keep in mind that shaving the head gives the motor noticeably more torque so spinning up the 8.3 is easier for the little motor.
      The 6hp has about 95psi comp and the 9.8hp has about 140psi.
      You need to be very careful how much you shave, sometimes it’s easier to buy the 9.8 head and head gasket.
      Also the new head gasket material has changed lately and I’m still not sure about them, time will tell how the new gaskets perform.

    Awesome video. Bought a second hand boat with this engine and honestly every is so spotless it's like its bran new. I tried the carby clean to elevate a issue but it's spotless. Basically when I start it after fishing for 20 minutes it's just flat spotting and choking and won't take off but after a period of running it's all good and goes hard. Could it be a idle mixture screw issues. Plugs are correct and new

      It sounds more like a fuel feed issue if it runs fine after fuel flow is restored.
      Do you prime the fuel bulb before you take off after your 20 mins stopped?
      It is fairly easy for the carb fuel to drain back into the fuel tank if the primer bulb (on the fuel line) is on its way out or there is a small air leak in the fuel system (either fuel line connections or fuel pump gaskets etc) thus leaving the carb with not enough fuel to run properly until the fuel pump restores fuel to the float bowl. Make sure your fuel tank breather is open too.
      If you can pump a whole heap more fuel up into the motor (using the fuel line primer bulb) after being stopped for 20 mins, I would say that is probably the issue.
      Also you can check for leaks along the fuel system by priming the bulb hard and hold pressure on the bulb and look for any small fuel leaks along the whole fuel line, any fuel lines connecting the carb and check the fuel pump and carb for any fuel drips while holding the fuel pressure with the bulb.

      @@25hpboatracerman It's my first boat and I think i realised half if not all the issue. The whole 3 hours on the water I didn't know it even had a breather on the tank I assumed it's like a car with a one way cap 🤦 I recon that might solve it along with priming it more before starting

      @@25hpboatracerman Well mate you are onto it. Took the boat out today. Only time I primed was first time after the carby clean as it was completely empty. After that didn't matter how long I stopped for it started and drove fine. Guess the valve being closed caused vacuum and sucked all the fuel out every time I stopped 🤦

    Thanks for making this. I am overhauling a 9.8 Tohatsu with no history. While I have it pulled apart, would it be suggestible to replace the prop shaft and water pump oil seals, replace the rings. It holds 90psi on both cylinder but wet tests at 120psi. I've replaced water pump impeller and gaskets. Any advice welcomed. Cheers

      I would probably pressure test the lower unit before jumping in and replacing prop shaft and drive shaft seals, unless you want too.
      Also if the power head is not apart I would not replace the rings unless the compression was significantly below specs. Often the head bolts on these are very difficult to remove without snapping at least one or two which makes the re-assembly harder.
      How far apart is the motor?

Powerhead still in one piece, Since it may have never had a top end rebuild I thought it would be good at least to put new rings in it to get it back up to 120psi, but I will heed your advice and stay clear of it. I've just put it all back together and have notice oil coming from the exhaust and oil in the wheels bin when I tested it all. So pulled the lower gearbox off the leg thinking it would be gear oil. But further inspection it's coming from exhaust. Could be oil from wet test or carb is too rich. After I watched this I will adjust the fuel mixture screw to 1.5 turns out. Any other reason why it might be oiling up the water?

      Pretty normal for them to oil up the water in test tank if they haven’t been run in a while, it is a two stroke, a good full throttle run on a boat normally clears them out.
      What is the current compression? Pull about 5 times on each cylinder.

      @@25hpboatracerman Wet testing cylinder compression with a squirt of oil to see if compression changes between a dry cylinder compression test. A difference indicates rings are worn.

    Hey mate just wondering how many turns of the idle mixture screw would be a comfortable setting as that's the only part I'm not sure on with my motor. And if it's not set right what would happen? Cheers mate

      Hey mate,
      1.5 turns out from just touching (just seated), it is in the vid at 16.00 mins.
      1.5 turns back out is a good place to start tuning from.
      Tuning is none at idle.
      Keep in mind you have an idle speed adjustment as well on the butterfly stop.
      If it is running rough at 1.5 turns try (very slowly) tightening it, it shouldn’t be more that 1/2 a turn from 1.5, this will lean it out. If that didn’t help or made it worse, go back to the 1.5 turns out and try opening it up a bit more to see if that smooths the idle.
      You should be able to hear when it is in it’s sweet spot.
      If the idle speed is too high (keep in mind that idle speed needs to be set with the motor in the water as exhaust back pressure plays a big part, even run it in a big bin or test tank) you can use the adjustment on the bitterly stop.
      If you don’t have the idle speed set correctly, your motor won’t idle properly, can stall out constantly and even have flat spots when trying to accelerate.

      Yeah, that screw only does fuel mixture for idle, once you go over about 2200rpm it’s all just fuel from the main jet.

    any major differences in 6 hp 8 hp 9.8 hp other than the carby ive got the 6 and just want some easy power even just to 8 would be nice on my roof topper

      The 6 and the 8 are relatively similar, if you get an 8hp carburetor for yours you will get extra power.
      The 9.8 is the same block etc but runs a higher compression (about 140psi compared to The 110is psi of the 6 and 8)
      You can shave your head to bring up the compression if you need but probably too much mucking about.
      Bolt an 8hp carb on and see if your more happy with the power or just sell yours and grab a 9.8hp.

      i missed a buy near port stephens 9.8 still needed running in on an old alf stessl 3.3-3.4
      i see www.boats.net have an 8 hp main jet for like 12 bucks usd i might give that a go 8 would be fine i just want that little bit more push up onto a true plane
      i dont really wanna sell me 6 it starts on half a foot of rope pull on a compression stroke

    Hi, I have the same motor 2015 9.8 2 stroke short shaft. Ive decided on a tinny which has a 20" transom height. This is technically long shaft height (to my knowledge). In your experience would I have any issue with this arrangement eg cavitation or could a foil or different prop fix this issue

      Unfortunately the short shaft will not work 😢.
      No propeller arrangement can sort that out, it’s basically 5 inches above where it should be running in the water.

      The stock Alloy prop on the 9.8hp is a pretty good all rounder though.

      I have the same motor I ran it on Sunday and I have put it back on its stand and I just felt like pulling it this morning and it started fuel tank wasn’t even hooked up is that weird it’s like it was still warm after 3 days of not being used

      Pretty normal for a good motor. Definitely not still warm.
      There is still fuel in the carburetor to start with no tank connected.
      Also being on its stand, there is no back pressure from being in the water so they start pretty easy.
      Please don’t run it without water connected though, you will burn out the rubber impeller very quickly.

      No, unfortunately it’s a much bigger bolt pattern.
      The 9.8hp is already making good power out of it’s tiny displacement, it’s essentially a modified 6hp - 8hp.
