There is one thing wrong in here: Rock Lee was able to use taijutsu ONLY. Things like creating clones or useing any other jutsu was imposible for him. So he wasn't able to replace himself with a wood log.
Physical attacks do hurt Luffy, hes just resistant to them. He's made of superhuman rubber. You're literally punching rubber. That's why most physical attacks can't affect him, they can effect him though. It's like punching a giant rubber band.
