  • I built a 4 axis CNC hot wire foam cutter. It uses a modified version of GRBL to run G-Code of any shape. I have been using it to cut out airfoils for RC planes.

    very cool. im about to modify my first hot wire cutter i made out of mdf so its 6 inches apart. going to be a fuselage specific cutter using devfuse foam.

    Great footage of it cutting to begin with. The one time tried cutting foam, the fumes were quite bad. Maybe I had too much current going into the wire.

    Have you thought about making the taller so you can get more extreme angles from side to side? Or thought about making a rotating platform to get another axis out of this setup?

    i like this design better than using timing belts, Im building a full scale ultralight aircraft with foam core carbon fiber wings and really like your design, I need to have at least 4.5 to 5ft wing chord length to cut out full scale airfoil profile, Im sure I can take your design and make it 4.5 to 5ft travel in one axis and only need maybe 1.5 to 2ft in up down axis, is that the Z axis?

    Excelent project, well done. I only have a question about the LCD panel. I think it adjusts the volts to the wire. Can you please confirm and sujest a site for buying it? I tried but couldnt find :). Also i admire you disposing the Step files, not may people do it and so i may remix with a threaded rod i have here and change the tubes to metric. Thank you .

    Very nice and would love to replicate your build but your software configuration is confusing. Links to other links and some do not work. It would be very helpful if you make a better video explanation on how you managed the electronics to talk to the software you used.

    Is it really considered 4 axis though? I can only see 2, x an y axis

      Yes, it is 4-axis. Each of the carriages and towers move independently. You have x-y on one side and u-z on the other (typical axis lettering, may be different depending upon the driver software). That's 4 motors driving 4 axes independent movement.

      Try this. Hold 1 end of the wire stationary and rotate the other end in a circle. (It takes 2 axis to draw a circle). At the SAME TIME one end is rotating, start the stationary end rotating in a bigger or smaller circle. 2 + 2 = 4 🙂@a3d277

    Good work. What software are you using to generate the gcode. I did mine with Arduino uno, I am using Devfoam software to operate it.

      I use adrifoam but you have to have motors wired in that configuration.

    Can a foam cutter like this cut foam board or foam core board with paper on both sides like used in school projects?

      Unfortunately no. The wire won’t be able to melt through the paper sides.

    Did you use any bearings on the steel horizontal rods or just let the PLA rub on the guide rods?

      It is just PLA. They act sort of like bushings. There are slots in them so that they retain some lubricant that I put onto the rails.

      @@michaelrechtin Thanks. I''ll be hooking up some motors to arduino this week to learn how to do it. I want to build a similar foam cutter. Starting from scratch is a little over whelming trying to wrap my head around all the parts and pieces.

    Hey mikey. I'm running GRBL 0.8c as well from that rcgroups thing but the grblHotWireController crashes very occasionally for me. Does this happen to you at all?

      No I don’t think it has. Sometimes it will act weird if I leave it open in the background for too long but just restarting it usually fixes that.

    Michael, any plans or implementation of a turntable for this? One controlled not one you manually move parts.

      NFO Sec No plans as of now. I have seen examples of people doing it and they are pretty cool. However, since most of what I use it for is cutting wings I’m not sure a turntable would add much functionality

This might work out for wings and good stationary items (signage), but I'm still in need of some 3D-based things like creating oversized chess pieces, pedestals, etc. so I'll need to consider that. It's just none of the ones I've found allow independent controls of the wire ends like yours for doing tapered wings, etc.

      Each side has 2 degrees of freedom, so 4 axes in total

      STL files are in the description. Other parts are just basic threaded rods, nuts, and bearings from Home Depot and Amazon.

    Worst of the worst. Holy cow, those cuts are not acceptable at all for any purpose, and that is the trouble with CNC wire cutters; they are the equivalent to killing a fly with a shotgun. Gravity systems account for the wire temperature, and are far less expensive. Evidence is right in the film. That wire is far too hot.
