If you ask me, Darth Sion had the worst injuries in Star Wars. He was a sith lord around 4000 bby who was injured so badly that he harnessed the pain he felt to fuel his powers. He held his body together with the force such that he was virtually unkillable. Also his moniker was the Lord of Pain so that might bias me a little.
Well lots of injuries are to be expected considering that no one in the Star Wars universe can read. Can't even put up signs saying "don't stand near the lava" cos no one can read that shit

In one of the new novels, it's mentioned that Darth Vader is in constant pain, and while he can use the Dark Side of the Force to mask the pain, the sense of relief he feels causes him to lose his anger, sending the pain flooding back.
I remember the red letter media guys reading about Darth Vaders suit and how the surgeons decided to cheap out on the parts ahah. They like made it shiny to distract from the fact it was cheap. I don't know how cannon that was but I love it.
The Hoth Yetti (to lazy to google) Robot chicken had a great sketch of it adjusting to life and struggling at a petrol station while Luke awkwardly tries to get past unnoticed. Great gag and serious physical and emotional trauma to be found in abundance 😂

My favorite theory is that Good Ol’ Palpy was draining her life force and feeding it into Vader to save him through the force. Because he no longer needed her around because he had already gained his prize apprentice, and she could be seen as a threat to maybe saving Anakin. How else would he know that she was in fact dead prior to her funeral. Obiwan and Palme were long gone before palpy showed up

Grievous' origin story is actually a lot more tragic. If I remember correctly, he was fighting to keep his planet free from Speratist control, so the Separatists shot down his ship, forcing him to crash and nearly die. Then, they took what was left of him, put it in a cyborg body, and wiped his memories. Also, after Grievous was part of the Separatist army, he demanded that they not alter him any further, but they did anyway.

He was struck down by a lightsaber but was so hateful and angry he held his decaying body together through The Force for years.
