in the late 70s I used a "spark eroder" mounted in a drill to eat through broken 1/2" taps in cast iron axle bodies. hmm looks like we were doing a few things wrong. We used tap water to cool the hollow electrode, which didn't rotate but bounced up and down. The trick was getting the electrode arcing and bouncing to maintain the arc. . similar to arc welding.
With such precision it wouldn't surprise me that with this method a ready to use thick gear can be cut, teeth, finished arbor hole and key way in just one operation.

What's the longest 4 mm OD electrode you can offer? in other words, what's the best ratio you can do with small hole EDM?
Here the big question would be how you make the holes in that electrode
It gets intresting when you try and burn a small hole in a sinker edm. Not the same as useing a small hole edm. Now that would be a good video.
