    That steel putty is amazing! IT has saved me more times than I would like to admit. I even made a gear shifter for a dirt-bike to get back from a long trail.

    You are a rare breed. Mechanics usually replace instead of repair. I had a friend who came in to a shop for an oil change and they ended charging him $500! They told him the drain plug was stripped so they had to replace the oil pan. I told him to just retap the thread himself for $30 for the cost of the tool and get a new drain plug for about $10. But it was too late, they already started the work when I told him.

    1st option: tig weld
    2nd option: Jb weld
    3rd option: gasket maker/sealer
    4th option: buy a new transfer case

      and he should've put silicone on the threads... and the steel was way to bulky a little jb weld to actually get in the crack and some silicone prolly would work for a couple yrs depending where you live.

    Peter I admire the quality of work you do your integrity and skills are #1 you do it carefully professionally and properly hopefully the repair will hold. thanks for sharing and you just got a new customer for life have a great weekend stay safe. I like a those gxs but the maintenance is a little high with doing the timing belt water pump and tensioner but those v8 are legendary Toyota is phasing them out the gxs 2003 2004 and 2005 run on regular fuel ⛽️

    Here's something I learned the hard way, when dealing with a transmission, transfer case, etc. Always remove the fill plug first! That way, you KNOW you can fill it again! If you can't get the fill plug out, then don't even touch the drain plug, and you're no worse off. Come up with a Plan B, or don't bother with it.
    I drained a differential once, put the cover back on, and I couldn't get the fill plug out... Oh, crap!

    Even though the crack was at the level of the fill plug, there was very little oil in the case. Gotta wonder if that crack extends lower than we see, though I suppose with active splashing it could leak out even if the crack is above the fluid level. It would be interesting to see how this happened. Maybe power tools, a slight leak, more power tools and out the door.

    You could have repaired this correctly without putty or taking it all apart. By utilizing aluminum stick welding with a map gas torch as well. Use the torch to heat the plug hole and glide the stick across the crack to fill and repair the crack. And just like that its done, obviously prepping and cleaning the area first like you did. But the repair will last as well. And bond with the aluminum already there.

    I would have put the epoxy on with the plug in so that the crack was in compression when the plug was removed.

      I agree with you putting the plug in after it has cured is going to put the "repair" under stress from the get go.

      If you install the plug with an empty TC and add the epoxy, it should be fine. It’s not like you are getting any epoxy into the treads of the plug and the plug will not be glued to the threads of the TC. In this scenario, you have nothing to loose. I am in the same position with all three orings leaking on the actuator and I have a crack around pad the drain plug. Some idiot over torqued the plug and probably because they didn’t install a new washer.

    Hopefully the transfer case will last since there was very little oil in it for an undetermined amount of time. If it does need a major overhaul then it will be Relatively easy to replace the cracked component with an Undamaged one. Thank you for this wonderful training. I’m feeling a bit more confident with each of your videos that I watch. I’m going to be changing my PCV valve really soon in my Tacoma.
    Just an FYI it’s my iPhone that randomly capitalizing words in my sentences... Wish it would be as dependable as a Toyota, Especially for what it costs to buy one, but no such luck.

    I had a crack on my Honda scooter next to the motor oil drain plug. I think from too much dirt road riding. I cleaned it up and lightly sanded it and used a marine grade epoxy and it worked.

    Saved the customer a very expensive repair. I might have run a 1/16 bit into the end of the crack and used a dremel to make a shallow channel for the length of the crack. Fill it as you did or TIG weld the crack. Then I would violate my warranty by using a hard rubber washer and medium strength locktite on the plug and tighten it less vigorously to reduce stress. Since it is in an easy to view location it can be checked frequently.

    I love those trucks they are quality vehicles, had an 03 Land Cruiser had 300k miles when I sold it, only leaky CV shaft boots and hole in muffler otherwise it was solid. Though we did maintain it frequently.

    I would press the epoxy into the crack first, including on the top surface of the where the plug touches, and then add more epoxy around the crack area.

      You will ever get that epoxy into that crack. Maybe some thin epoxy with some solvent could wick into the crack. Maybe some methyl methacrylate could wick into the crack and the when cured come back with the epoxy putty.
      Hopefully this putty will hold or at least slow the leak down even more. At 300k mile it's not worth replacing the case and at that age, you will have a tuff time finding a TCase where the inside was cared for as much as this vehicle's was cared for.
      The welding idea maybe something to look into if the leak isn't stopped.

    This is why I change my own oil. Crazy. I also pump a few pumps of fresh oil in the fill to get all the old oil out before I replace the drain plug.

    If that doesn't work, take the plug out, drill and thread a smaller plug in the center of the larger plug, put strong thread sealer on the large plug threads and turn it in, use the smaller center plug for filling and checking fill level.

    Nice job but you should have gotten it TIG welded..or at least purchase some of those aluminum solder rod from ebay or amazon..

      Solder requires so much heat. It is more likely to warp the the case. TIG is stronger and it can be done so fast that the total heat delivered to the case is less. Or you can do the TIG in short sections and wipe the area with a wet rag to cool it after each section is welded.

      Shops won't touch this little tig weld job. Not worth the liabilities if things go south. Too many other ways to make money in auto repairs. This fix in this video hopefully get the leak stopped enough to ditch the auto and move on...

    Looks like they used a crescent adjustable wrench first , after they screwed it up , then they went on to vice grips....Really it looks like they used an impact with wrong socket , then when tightening , they didn't know about letting off the trigger....1000 ft. lbs will do that crack , just the way they planned it.....People suck....Luckily people have you to fix other peoples major mistakes....Troubleshooting is a gift....Nothing ever goes as planned , or how its supposed to. I wish that our paths had crossed decades ago , I would most definitely share a business with you. Ive never said that about anyone before. I bet I could learn a few things from your vast Toyota/Lexus /automotive experience.

    Years ago my dirt bike chain broke, piled up around the front sprocket, and cracked the case. I JB welded it and rode it for years like that.

    I commented on your oilstop tundra video, I was the one that used to work there and had some inside info on what they do, this transfer case being cracked from someone over tightening it is another thing that would happen at oilstop, they hire people that literally no nothing about the automotive industry and their first job and expect them to be able to be a mechanic from their training, I bet this guy gets his oil changed at oilstop and it's oilstops fault this happened, even if he only went there once that's all it takes because they check the level and get a sample for every vehicle everytime where applicable

    As I said in your oilstop Toyota vid, they are to cheap to buy the right 6 point sockets so eventually we wouldn't even try with the regular socket we would go straight for the extractor and sometimes we wouldn't have a new plug to replace it so we would just put the old one back on

      Toyota Maintenance : epoxy is amazing stuff. I use a brand called Marine Tex. Plugged a hole in the oil pan of a 1965 Plymouth Belvedere with it, and It held without loosing a single drop of oil for 5 years until the car was sold. Have also used it to fix a crack in a fiberglass filter tank for my pool. It’s hard to believe, but it’s held fine for three years now.

    Bet you that it was leaking and some other workshop tightened the filler plug extremely tight, way too tight hoping that will fix the leak.

    I believe a better way to do that job is to find a scrap piece of tubing say 3/4 in copper water pipe like 1/2 in long.and if the pipe is a TIGHT FIT !!! tap it over the filler neck shoulder then use Loc-tite wicking compound in the crack.I've done before it works perfect.think of it like a repair sleeve for crankshafts where you put on a ss sleeve over the grove in your crank.in this case the sleeve actually closes the crack,enough for the Loc-tite to work.

    How did the fix hold up in the long run? I did a similar fix and some people say it will last forever as there is no pressure in the tcase whatsoever. Others claim it will blow... i am not sure what to do and expect

    I am sorry Piotr, you did not "repair" it this time. The crack will propagate. Need to drill arresting holes on both ends of the crack, then, preferably have it welded or use Devcon putty.
    Again, depends upon on the age of the vehicle and how much the owner wants to spend.

    All the differential and transfer cases are anywhere between 26 ft-lbs to 46 ft-lbs of torque to tightened which isn't much tightening force. They amount of pressure to break that bolt loose...who ever work on it last is so clueless.

      Apparently the last person to service it tightened until they heard a crack and then backed it off a quarter turn. That noise wasnt from a torque wrench that's for sure.

    I own a 2003 Toyota 4Runner. You referred to the black electronic 4wd lo unit next to the transfer case fill hole, mentioning that it commonly leaks at the seal. My 4Runner has 211,000 miles and it is leaking at this seal. A few years ago, I paid an independent Toyota repair shop to repair this seal; after the standard 90-day warranty (of course) it began leaking again. My solution so far has been to crawl underneath and top off the transfer case lubricant. I'm sure you know that the 4wd lo unit isn't simple removable, but requires disassembly of the case. However, maybe you have a simple solution?

      there is a chain running right at the opening, I couldn't get inside even with oil filler tube

    You post great videos. They are very informative. By chance can you post a video on how to program a new key and transmitter on a 2017 Toyota Tundra. My extra set. I purchased a new key that I had cut and transmitter. Now I need to program them. If your shop is close I would love to come to you for any maintenance or repairs i need that I can’t do. I live in Vacaville California. What is the name of your shop? And what city are you located.

    Another reason to use hand tools, not impact wrench. The plug holds back the oil, not holding on the propeller of the Queen Elizabeth......

      My guess would be about $800 in labor and $1,500-$2,500 on a "used" transfer case. Just shooting from the hip on that one.

    Extremely negligent prior service, product of rush job(s) and probably no proper tool. It's not hard to get a proper crush washer and use a torque wrench. Someone kept wailing on same washer over and over.

    This has been an issue with FJ's too....usually the result of know nothing's working on your rig.

    The guy who worked on this truck before should have torqued it according to the book. Sloppy work by a sloppy mechanic caused the problem. Always use a torque wrench when tightening bolts, or plugs on aluminum casings.

    P.S mainly gonna use as a beater and also what would be normal maintainence charges approx.👍

      Before you purchase have a trusted mechanic do a thorough inspection, also do not trust carfax alone. Check VIN # on google and on toyota website for service maintenance records! Also use nada or KBB or truecar or edmunds with gas mileage and year of vehicle to get value of the car. Also drive vehicle to 70 mph on highway and feel steering, check brakes, tires and also look for accident damage. How many owners is important too. Check the check engine light and maintenance light and also if air bag light comes on with ignition key in on position and when you start the car it should go off. Also scan engine computer with scanner. I hope this helps.

      Before you purchase have a trusted mechanic do a thorough inspection, also do not trust carfax alone. Check VIN # on google and on toyota website for service maintenance records! Also use nada or KBB or truecar or edmunds with gas mileage and year of vehicle to get value of the car. Also drive vehicle to 70 mph on highway and feel steering, check brakes, tires and also look for accident damage. How many owners is important too.     The idiot mechanic in Nicaragua cracked the transfer case on my toyota hilux 3 years ago. I filled the transfer case and parked it on a hill so it would not leak cleaned the surface and ruffed it up then applied epoxy over the whole plug been good ever since. I did replace the plug and washer with new.

    Why couldn’t you just take the transfer case to have it welded and grind off the excess to allow the bolt to sit level ?

      Erik Cox this slight crack wont cost much just take the vehicle to whoever drain the fluid, wipe around the place that needs to be repaired and it can be welded right on the vehicle. Idk for you guys but i would rather do it that way to make sure customer doesn’t come back to me or say i did a cheap fix

      @@jasterable what happens if the TIG welder applies too much heat and blows apart the welded area? I agree if it was feasible I would have it TIG welded by a competent welder. But this epoxy may be a cheap quick fix.
      I wonder what the normal operating temperature and pressure of that transfer case is. If this epoxy does not work then an experienced welder can drill into the end of the crack and TIG weld it as necessary.

      I have a couple tig weld jobs I need done. Can't find a shop that will tackle this small tig job. It's not worth the liability if things go south.

      you really can’t weld transfer cases because they are made of magnesium

    Hey friend ...... I sure do appreciate your approach to properly servicing these Toyota vehicles. Your methodical approach will yield dividends to the customers! Well done!! However, I implore you to seek the manual to ensure you are using the correct oil. Toyota requires a very unique “GL5” oil, and I suspect your Shell barrel of gear oil doesn’t meet the correct specifications, including the correct viscosity. Please Check Toyota and if need be, you can come back to me for clarification. I do like your channel!!

    Looks like the last person probably didn't use a metric socket and therefore stripped and destroyed the bolt.
