    Matt, I learned a trick for checking tanks for leaks. Put a few drops of red food coloring into a small bottle of alcohol. Pour a few oz's into the tank and swirl around all the welds. If there is any porosity the red will show up! Empty the tank back into the bottle for future use. Beautiful little tank you have there. Wish I had a plasma table 😂

      We call that "dye penetrant testing" and it is pretty standard for any pressure bearing vessel.

      Aluminum is the least polite metal to weld; it doesn't even have the decency to glow before melting!
      Anybody who can run a bead like that on their first try is a great welder in my book.

    Just a note on rivnuts from someone who has spec'ed them in high volumn production: The way you have fitted that tank with clearance holes you run the risk of spinning the rivnuts. Probably not a concern in this case as the torque for the fittings is low. They are designed so the part that bolts on contacts on the head of the rivnut so as you then tighten the bolt the rivnut reacts again the fitting and tightens. To stop the rocking use 3 fixings.

    Cracking video as always your welding and fabrication skills are brilliant 40 years ago we used to use a dye and spray combination to check for leaks on dry cleaning fluid tanks which were 20 gauge stainless the welder Mick insisted that they guillotine the sheet metal with a shimmed gap between the blades so it left a burr so that he needed no filler rod and all welded with a scratch start welder.

    The old one was a swirl pot, it's good for getting air out of the system. The immediate example that comes to mind is on the old Lotus Europa.

      CAM called it. Its a swirl pot. Inlet is tangent to round body making the water swirl or cyclone air is able to easily escape. Handy if your race car has crazy amount of external water plumping and a mystery air leak causing air pockets, hot spots air locks etc. Not from personal experience 😉

    Love the tip about using a bigger hole with a rivnut 👍 Countersunk rivnuts are available but I've never been able to get them. I'm doing an aluminium Tig course next week, can't wait 🙂

    Looks like what was replaced was a swirl pot set up for eliminating air from the cooling system. The previous set up must of had issues with air getting into the system. The height of your tank should be good enough to keep air out of the cooling system and you've probably got a better system than what was originally with the engine. Love watching your vids!

    Good tip about the inserts, I've tried to make them flush by countersinking the holes but that doesn't leave much for them to grip on..

    Aluminium hates vibration. It also reacts with steel creating an electric couple. Liquid tanks are normally held by bands, bcz welded brackets tend to rip off. Pressurized tanks are round, to even out the pressure throughout the material. Where are you going to mount the expansion tank?

    Maybe from the shape of the other tank they were trying for a swirl pot of some description? from the angle of the inlet and outlet they would promote a vortex on entry/exit??

    Beautiful work as always Matt, What thickness was the Ali and what were your Tig settings? The welding looks outstanding.
    It might be worth making a gasket to go under it to prevent galvanic corrosion?

    Started tig welding at home , got the basics on stainless and mild but have yet to venture into aluminium but need to , any pointers ?

      Aluminum melts before it glows, so you can't gauge your temperature based on color.
      You just have to know how fast to move and how much filler to add to manage your temp.
      I learned to TIG aluminum first, so I got the muscle memory before I learned to tell temperature by color.
