We teamed up with former factory Kawasaki race team mechanic Jonny Weisman, who now owns The Ride Shop in Arizona, to build a modern Husqvarna TC500CR two-stroke of our own.ome builds go from concept to completion very quickly without any issues at all. This was not one such project! This build was a long, slow grind with tons of fabrication on just about every aspect of the build. After all, a 2001 Honda CR500 engine doesn’t just drop right into a new-generation Husqvarna FC450 chassis. If it did, we would see them all over the place. Like we just mentioned, the chassis started off as an FC450, but it wasn’t bought all at one time. First, the main steel frame was purchased on eBay, and the entire lower engine cradle was removed. A new cradle was fabricated by Weisman that would later house the new 500cc Honda powerplant.Surprisingly, once the main frame was modified, everything else was kind of straightforward on the chassis. The FC450 four-stroke air boot was removed and replaced with a unit off a TC300 two-stroke, but it didn’t just bolt right in place. Heat was applied, and the rubber was massaged into the correct form. Besides drilling some vent holes on the air-filter cover, the FC450 airbox was left unchanged. With all the major cutting, welding and sculpting done, Weisman focused his attention on some of the finer details relating to the chassis. The stock Brembo braking master cylinders and calipers got a brown Cerakote finish. A Fasst Company rear-brake spring system was also added, replacing the OEM Husqvarna system that always seems to break. We also used Fasst Co. Flexx handlebars in hopes of reducing overall vibration, and added impact absorption is never a bad thing in our book. What would a big-bore 500+cc modern-day Husqvarna two-stroke look and run like? If it was like our TC500CR project, we guarantee they would have no problem selling every one produced. From start to finish this project took Jonny Weisman at The Ride Shop just over two years to complete, spending what some would consider a small fortune. The finished product is impressive on paper, but to really appreciate his work, you have to see it in person. Here at the magazine we love these types of builds because it takes vision, skill and creativity to make it happen. Sometimes they are all show and no go, and that’s kind of a bummer. The TC500CR is show with go that will make just about any big-bore two-stroke lover smile. It has tons of bottom-end grunt and loves to be short-shifted. Starting is a breeze, as you can imagine, and even kick-starting the TC500CR is fairly easy. We wouldn’t do it without a boot on that’s for sure.

Had a 86 XC500 back when I was a teenager.I used to bump start it when I first got it cause my 14 year old lil leg couldn't kick it for the first couple weeks. Then a random rider in the woods taught me what TDC was and I fell in love with it. No clue back then the impact that bike would have on my riding..Hahahaha Miss that bike

2 strokes SCARE the shht out of you and FORCE you to pay attention and be on your game or it will spit you on your head.

Later generations of cr500’s had little dimples just below the exhaust port to make starting easier. After a couple rebuilds when it’s time for a bore, starts get a little harder, but noticeable more power.

I was thinking this the other day only no electric start, 85 or 86 motor and an eye on weight. 60+ hp and a sub 200 lbs. A handful to be sure. 😛

How fast does it climb the big hills of Glenn Helen Raceway, or your usual test track, compared to a modern day 450 4 stroke? BTW, I used to ride the 1990's versions of CR500 and they were beasts! At the time, I preferred the CR250's. However, a modern one might be tempting.

    > thnx daisy/hi torque; from the air cooled twin shock league...back in the day special coating(s) were liberally applied '@ the track' using the 'this old maico' formula - ride the motor bike till its warm enough to 'ping' as it cools, scrap off any glop best you can with whatever shop oil clothes you got and then douse it with wd-40 from a hand pumped insect sprayer; results in the slickest husky youll ever own. pressure wash (only) your riding duds (preferably with 'soap' on the cement pad back @ the homestead), good to go, i'd fix only the 'powerband' the 2020 offering.

you gonna next snivel about fast cars using a LS-1 engine? 30 years ago engineers knew how to do their jobs and the only thing a CR500 engine could use is a counter balancer for vibration

Would have been good to see a BRP engine build in this bike, since he’s an ex Factory mechanic, why wouldn’t you go with a BRP setup.

@@maverick2242 The BRP kit's cost if you do not already own a KTM 2 stroke puts it well into the $15,000 range if you have to buy a new KTM 250 and the kit on top of that. Finding a blown up KTM fourstroke and a used 500cc engine is much more realistic and just as fast or faster.

Sleepy .Time dude, I realise that, did you watch the vid? it’s a 2016 TC 450 which is a white KTM, he’s a Factory mechanic, they said in the vid the engine had all the bells and whistles (though they didn’t tell us other than superficial stuff like pipe etc) so from that I deduce money is no object, be more expensive to cut a frame fit a Cr500 engine, get the geo right and then add all the bells and whistles to the engine, that’s not cheap or easy, it’s already a donor bike ready hence why I replied to the original comment it would have been good to see a BRP kit, why I also didn’t comment on the main section as no disrespect to the build, but if you have a TC 450 already why wouldn’t you go that way, though they are hard to get, understand they’re is a long waiting list to meet demand.
This market never went away the Japanese turned there backs on us, they wanted us to buy into there 4t bs, I have owned and raced both, like bith for different reasons, but the BS around 2 stroke by 4t media and manufactures is just that BS. demand is still there. I’m loving the content, though don’t get this name or renaming seems a bit indulgent.
