I don't want to be one of those bores but... hope you cleaned up the aluminium grindings before you made all those sparks! Finely ground aluminium can catch fire rather nastily.

I use glue for windshield cars to eurethane the belt remains soft

I don't understand the purpose of the Denin fabric on all the surface ?
Only some fabric on the joint area wouldn't do well enough ?
Have you ever made a sanding belt?
Every time when i made it without fabric, it was a little thicker in the gluing place, even when i removed sand from that surface. So i decided to glue fabric to all surface which gived me a no beating sanding belt with the same thickness in each place

Interesting idea that appears to work very well, but very labor intensive.
I'm hoping the belt grinder I build will accomplish the same thing by having all rubber wheels.

I think the belts you can buy are better and cheaper tham what you are doing
