RSV4 engine tear down, Part 1

  • (NOTE: This is not my motorcycle. I am doing this work for a friend so he can find out exactly what went wrong inside this engine to cause it to explode while riding on Circuit of The Americas. I own a 2013 RSV4 identical to this one but mine has not yet exploded. However I have a log of 11 friends, acquaintances, customers and UA-cam subscribers who have suffered the exact same failures in their RSV4s.)
    Opening the engine of a 2,500 mile 2013 aprilia RSV4 Factory after it exploded while riding on Circuit of The Americas.
    I found a series of assembly errors including bolts coming loose, parts assembled upside down and damaged components
    Video #2 shows the root cause of the explosion.

    Addendum: This engine was approximately 6 months old when the explosion happened. Piaggio denied the warranty claim, even despite the fact that the owner was a former Piaggio employee.

    I have a 2014 Tuono and was having stalling and power issues. I bought the bike used with 6,262 miles on the clock. The bike just had a valve adjustment service almost 6,000 mile before factory recommended duration. It ran fine for about 1,000 miles and then the issues began. I stated to inquire on line what it could be. After seeing multiple videos with different possible issues/solutions. Then I realized the bad news. The valve guides from 2012-2015 seem to be an issue, at lease in the US using 10% ethanol fuel. I paid close attention to the portion of this video that focused on the valve shims. I thought I could find a repair that would not cost me a bunch of money. Mabey new shims and an adjustment could be the answer, about $1,000.00 at the dealer. I found a local So Cal Aprilia wizard to check it out. The valve guides were shot at 7,000+ miles. He sent me a video of the exhaust valves moving .15-.20 off center line just using his finger. He installed remanufactured head with custom machined hardened valve guides of his design. $3,400.00 later, I have had no issues in over 4,000 miles. We will see, he said he has done this on many 2012-2015 V4 1000 engines and has had no further problems. Finally to the end of this long ass post. If you are looking at buying an 2012-2015 Aprilia any model V4 1000 beware. Test ride it for completely, look at all maintenance records if available. If you see that it has had valve service done early run away. I have spent almost half as much fixing the bike as it cost used. The upside is now that it is fixed it is a bike on another planet. The power is stupid and the handling is awesome! The sheer fun this bike has to offer is off the map. I have been riding So Cal roads for 30+ years, and have owned 13 bikes. This thing is by far the best bike I have ever owned (except for the money it cost to fix it, but I can afford it). Oh ya save some money for tires.

      Thanks for sharing mike. Glad you were able to get the problems fixed. Sad to say I have been contacted by 12 other people with the same problems - or worse. One friend just had his replacement engine break in the same way in a 2010 RSV4. Aprilia has lost a huge number of potential buyers with their refusal to acknowledge this issue or fix it under warranty.

      @@ShaunNielsen Ya it is sad that Aprilia would not fix this issue. I know one rider who had his engine suck a valve while riding it. I destroyed the engine, very dangerous.

    I loved your method for prying the stuck rocker cover off, I wondered if any Trolls were going to stick an oar in 😂 Needs must and no harm. It’s hilarious how upset people can get sometimes. Very soon I’ll be pulling apart my old Honda VF750F engine, another V4, and needs a good scrub inside and out.

    Great video thanks. You have inspired me to do something similar when I tear down an engine I am doing shortly. The trouble is, it is harder to pretend you know what you are doing on Camera!

      We all have to start from the beginning. I started by rebuilding old junker car engines, then tractors, then 2-stroke race bikes. Each time I made a mistake - and I made many - I had to start over, and never made the same mistake again.

    Cool engine ! at 20:30 its a broken con rod, look at the valve pockets on the piston, they are not "in-line" with other piston or plane of the engine.

    Another source or possible engine failure concern is a seized FCV "pressure adjust piston" due to the silicon plugging up the oil inlets. So hard to tell though.

    in your description you say after (a piston) punched its way through i would have to say that from the outside it looks like its the rod that won (or maybe lost) the fight ...........anyway great video-thanks for the upload --- keep up the good work

      You're right . At first we thought it was a piston but after seeing that one for cap was missing it was obvious what happened.

    I was quite curious to see how these mega hp aprilia v engine would hold up. Not well by the looks of it. Both aprilia and and Ducati are pushing crazy horsepower out their v4s and I think they may have went a bit too far. In order to be emissions compliant engines now are running so lean and to keep weight down everything is made as light as possible. Anyway nice video man enjoyed it thoroughly

      Thanks for the feedback. Keep in mind that the later aprilia motors were more reliable. However their warranty policies have not improved.

      This is a scrap motor - the only reason for the teardown was finding the cause of the explosion.

    Hi Shaun, just a quick question. Is the engine rattling noise normal after valve clearance shim replacement. Or is it due to cam chain tensioner needing replacement? Cheers

      Remember, the cam chain tensioner gets its pressure not from a spring but from oil pressure. This means the chain is very loose for a few seconds after the engine starts up. This makes a lot of rattling noises, but its normal.

    how happy are you with this engine layout and are there any design flaws , whatsoever ? Would you advice anyone to buy a RSV4 ? I know some guys who owned the Aprilia super motard V2 engine ... 450 cc. or 550 cc... sooner or later they had some issues with the engine , I know .... I know ... it's not the same engine, but even if it less complicated, than the RSV4 engine, still ... they needed special factory tools to get the job done ... any special tools needed for this one ?

      I love this layout. Its compact, powerful, sounds great, and once certain mistakes from the factory are fixed - its very reliable. However its maintenance intensive if you want to use it on the track, and parts are expensive. Warranty support is non-existant and used parts are very rare. If someone wanted a bike to ride on occasional sunny weekends and had the skill to maintain it I couldnt think of a better bike. But if you want a commuter or track bike and dont have time/skill to do all the maintenance yourself, get a Japanese bike.
      Regarding tools, yes there are a few required but no more than any other motor.

    There should be no way a manufacturer can deny a warranty claim for catastrophic engine failure on a 6 month old bike that has it's service history current. BTW. Those are some cavernous intake ports on that V4.

      I agree. But aprilia/Piaggio seems to think this is justifiable. It's costing them many new bike sales though. I've switched to Ducati now and will always warn people about my experience. I'm just lucky that my hyper vigilant maintenance has prevented similar problems on my own RSV4.

    Did you take the bolts out in the specified order? If not, you should. They should be numbered. Check the service manual.

      2) is it possible for you to measure the base circle on bothe cams? Just the base circle not lift its really easy.

      There were no recalls on this engine. The previous model had issues with the rods but this one was supposed to be safe.

    Shaun, I've a '16 RF and need to replace the head gasket (front) so am deciding to replace both. I have a question about installing a thinner gasket and squish. Can you assist? I'm on AF1 same profile name.

      I would always use the stock gasket size. aprilia engineers spent a lot of time designing that engine - changing just one aspect will have a follow on effect you dont expect.

      kar tol hi, not sure if you mean the interval between valve clearance checks- for 2012 i would check every 5,000kms for street use, 2500 for track use.

    Im going to get myself first liter bike, once i consider this rsv4. Couldnt afford the 2018/2019, does the 2016/17 still have any issues of the engine exploded if riden hard? Very hard to find one here, didnt know how much it cost for maintenance

      The RSV4 wont be as reliable as a suzuki or Honda. If you ride it on the track you will need to check valve clearances every 1000 - 2000 miles. The engine will likely perform well, but aprilia recommend a total rebuild every 5,000 miles.

      I'm planning to install PAIR valve blockoffs eventually. The engine has to be dropped a little to do this so I'll be sure to get another video of this.

    Hello! Did you notice a plastic case from the 996 bike in your garage? I have ducati st4s, is it possible to install from 996 ??

      Not sure what you mean by plastic case, but if you mean swapping the engine, keep in mind the ST4 engine has a swingarm pivot in the crankcase. The 996 is very different.

    I like the RSV4 and hear KTM and Norton are developing V4 engines for their new 4 cylinder bikes. As far as the RSV4 you are working on, the engine is very similar to the VFR750, much more compact. I might pick me up a used RSV4 and rebuild it. I just rebuilt the engine on my VFR and I think I got the timing reversed, possibly the damaged head gasket I reused; a new one is in the mail. What I did was resurfaced the shim bucket head with wet sand to smooth it out, a 25 year old motorcycle. The RSV4 you have is newer. That said, I have to redo my camshafts and as you can see, the V4 is confusing. I think mine is firing when the exhaust is opening, revolution #2 instead of revolution #1; I'll redo the camshafts and install the new head gasket. It looks like the heads are "burning" or damaging the buckets, similar to the old VF750, VF500, and the VF1000 Interceptor. To alleviate this Honda resorted to gear driven cams.

      I like your taste in engines. Check out my videos on my VFR750R. The standard VFR has a 180 degree crank like the RSV4 but mine has the 360 degree crank. The differences are huge. Be careful with the damaged bucket. Did you double check valve clearance after you fixed the bucket?

      I used new valves, oil seals, lapped them, and new springs. This made the clearance check two additional days. When I installed the camshalfts and did the first 360 spin, #2 cylinder binded while opening. I took out both the shim and bucket and it spun fine, so I knew I had to lower the clearance, I ordered a 1.20mm shim to measure them and let it spin. Now I had the intake on 15mm and the exhaust on 20mm, all of them. Before I put the camshafts back on, I did a compression test and measured 150lbs. after the head rebuild. With all the clearances now good, I reinstalled all parts and the engine refused to start. I eliminated the spark and fuel problem by replacing the coils and a 100% rebuilt carb which ran perfect on my other VFR. So I am down to this; bad head gasket or improper timing. Also, I used a newer rear upper head and the front upper head is the original one, two separate serial numbers but same year models. I know it is not compression, fuel, air, or spark. I did not detect any leaks but a small amount of coolant is present in the upper head due to the bad head gasket I reused. Any ideas... T2 has two settings, thus the arrow and a dash mark; both lined up but there is no guarantee they should be the other way.

      what year is your RSV4? You should ask on the AF1 forums and you will likely get an answer there.

      @@ShaunNielsen I own a 2012 RSV4 R APRC. I have recently remedied the needle issues by opening up the dashboard carefully and managed to repositioned the needle to where it was suppose to be at.
      Reassembled the dashboard plug it back in and thank goodness, the RPM needle is working properly since.

      Port matching might give a few percent improvement in flow, but barely enough to warrant the work. Modern engines are so well designed and manufactured there is rarely any performance to be gained by modification. The most likely result is moving the torque peak from one point in the RPM range to another.
      Race specific cams will give more power at a higher rpm, but will remove it from lower in the rev range.

    Hey shaun, amazing how efficient you are at doing this. I think im being ripped off by my local aprilai dealer. The front rocker cover is removed ( motor in situe) to remove a valve ( which is the problem) they said it would take 6 hours.. If your video is not skipped then removing the cylinder head took what 18 minutes ( giving you some lee way) wow 5hr 40 to remove the valve.. must be one hell of a job! lol

      Thanks. Keep in mind though that this is a scrap engine. This teardown is not a rebuild so the same level of care is not needed. As a result the process is much faster. When I did a recent teardown of an MV Agusta motor prior to rebuilding it I took a lot more time to prevent damage, label and organize parts and assemblies and document issues.
      Regarding a valve swap, thats a big job. I'll be installing new heads on my motor soon (quicker/cheaper than replacing valves, guides and springs) and i can imagine it will take the better part of 2 days (16 hrs)

      dont forget they have to remov eth ehwole harness and engine fully from the chasis to do that work. Getting to, then finding all the wiring plugs and unhooking/rehooking them and getting them out of the way is an EASY 2 hours alone

    Hi there Shaun. I have my 2018 rsv4 rf at home. I noticed an odd knocking when releasing the clutch lever. Not when downshifting, when upshifting gears. Sometimes it does, sometimes not. Is it the slippery clutch?. I have seen some people talking about the cluth bearing to be correctly seated a normal behaviour on the slippery. Can you help me?.

    Hi Shaun Im back again to your video... Im assembling my RSV4 engine and when it comes to load the cam chain tensioner with the special tool, I found that after turning the engine I hear a little slap and noticed the cam chain tensioner goes in and out a bit, like is not engaged at all. Is this normal?

      remember that the tensioner is not like other bikes that use a spring - the RSV4 tensioner uses oil pressure to tighten the chain. Without that oil pressure the chain will stay loose.

      And thats the biggest problem piaggio doesnt seem to understand. Every manufacturer has issues - just look at the R1M transmission problem. But Yamaha stepped up and took care of their customers. Aprilia is paying for a lot more than a single new engine in lost sales. The RSV4 is an amazing machine and its a shame more people dont get a chance to find that out.

      I own a 2005 rsvr (vtwin) and it's been pretty much bulletproof. Then again the motor in mine is a rotax unit. I had a tuono v4 1100 for 2 weeks as a loaner and it was amazing. They really are great bikes. Don't write them off that easily

    I'm finding some oil leaking from the what looks like the forward head gasket of my 15 tuono. only the left side. I'm going to replace the head gasket and hope that fixes it. What are things I should be looking for?

      Have a close look at the valves and retainers. They are a known weak spot - 2 bikes i know of had valves let go in the last month. if you can, measure the valve stems and make sure all dimensions are within spec. And of course make sure the valve clearances are correct. What year is your bike? How many kilometers? Has it had a valve adjust already?

      Shaun Nielsen I had a shop look at the valves at 12k miles, they said they needed to adjust 1 but I didn't hear which one. I'll have to do some research in the areas you are telling to to look. im not sure where the valve retainers are or what the measurments are supposed to be. I have the service station manual so I will look in there. The bike is a 2015 with 16k miles on it now.

      Shaun Nielsen no track days. just twisty roads with my friends. I just put in motul 5w40 300v full synthetic and it's still leaking. I came back from my ride today to find a drop on the ground. I can hear the valves pretty loud and it always worried me but I think that's all aprilias.

    Just bought rsv4 2011 only road bike 20 miles oil leaks and timing chain tensioner rattles on start up when warm sick of it all ready shite

      Unfortunately, yes. This motor exploded due to incorrect assembly at the factory.

      It had expired shortly before the incident. And the bikes owner used to work for Piaggio and knows people who still work for the company. They offered no help.

      The superbikes use chains for cam drive now. Maintenance intervals are much longer as a result.

      Dave , the Ducati belts are a major problem ! They sag after only 2-3 years and that throws the timing off. Biggest issue is you can find a low mile bike, even the old 916 / 996 / 998's , and they look great. But if there is no proof of belt changes and valve adjustments - RUN!!

      @@captainamerica9353 I had the first desmo service performed on my 848evo @ 7500 miles. I’m not sure what the old belts looked like, but all the valves were within factory specs. I guess a lot of it has to do with how hard the bike is ridden. The biggest shocker for me was when I went to pick the bike up from Ducati and they told me my Bill was almost 2k. I wish I had the time and knowledge to do this work my self.

      @@Messier87_M87 , I feel for you! Way back around 2001, a friend bought a new 996S at 18 Grand, and had so many issues he forced the dealer into a trade for a Triumph Speed Triple! The Duc had chrome in the oil, the rear wheel bearings went, a tune up was over a Grand way back then . . . looked great, though!

      This motor was trash. No need to reassemble. The good bits were sold off, the rest was used for training on how motors work and what not to do when rebuilding...

      The first gen had a batch of bad conrods but they were covered under warranty. These days it seems to be random issues that happen for no predictable reason. A track only RSV4 would be an awesome choice but it will need a lot more maintenance than a Japanese bike. But it will also be easy to ride fast and have great feel in the corners.

      My RSV$ is track only. I change the oil and filter every event (usually 2 days on the track). I check the valve clearances every 2000 miles and strip the bike after every event to check for issues. So far this has prevented any major issues but I've been lucky. Many (most) friends with aprilias have had serious problems but none of them have been as aggressive with their maintenance.

      Be really careful with that bike. They dont seem to like heavy track use - another three friends of mine had their RSV4s explode in the last 2 months. They all spent time at the track and while 1 is still waiting for a diagnosis the other 2 had valve springs break. Dont skimp on oil changes - treat it like a princess and you might be safe. I personally am looking to trade mine for another brand soon. (I know 8 people who've had their RSV4s explode now.)

      I'd not abuse it hard but I'd push it for the track. That's the problem. I thought it was designed for hard use
