I think the only way to manage that many colonists is set up zones for everyone and basically set up multiple villages on the same map with multiple kitchens, crafting areas and everything.
if theres any other types of fun random runs to go through, maybe a neat 'challenge' idea would be to have one colonist for one skill, meaning in order to craft you need a colonist who can ONLY craft, needing a cook just to cook and only cook, shooter to ONLY shoot and never melee, melee pawn to only melee and nothing else, you can have more than one colonist doing said single skill, so 2 shooters are possible other than that loved the video, it was really interesting seeing so many pawns on screen, if you ever do something similar to this challenge ever again maybe getting the vanilla outposts expanded mod would help, basically allows you to send off bunches of people into much smaller colonies that don't take up visual space so you can modify them easier while they go get materials or actively reduce the threats approaching the main colony

On optimization, always consider taking *bills* of any kind and reducing their radii from unlimited to around where you expect your resources to be or at least to something like 30-50 and not the whole map. Similar pathfinding occurs with characters assigned to that job checking if there is steel or rice or whatever goes into fulfilling those bills.
I spend hours on the creation of the world I play, adjusting this and that, generating a world, changing population density of ai, looking for the perfect pawn for my plan. I can't imagine creating 500 characters.
A useful thing for kill boxes is some spare artwork if you have it to help with modd and hilariously in the late game chairs/stools and an attached rec room (sticked with emergency drugs) so you can cycle or refuel people near breaking quickly and get them back in the fight.
I saw my colonist for a brief moment and realized they were incapable of caring, incapable of social, and were bad at literally everything. Never before have I resonated so strongly with a pawn.

Wow, I wasn't one of the folks who invested in your channel but I admire your dedication, hope your wrists are ok
The presence of Rocketman and the job disabling gave me flashbacks to my pre-Biotech clone colony. I like my colonies big and old, but had to transplant it to a new save after a while. I just have to farm a few more skilltrainers for a max colonist, though I think I’ll leave it after Factorio: Space Age.
I saw my pawn a couple of times! What a fun idea :)
it's rare that a power point presentation makes me wanna play a game
That electricity bill will be... Magnificent
huh I didn't expect my pawn to survive lol. I guess that's neat
The fact the first mental breaker you mentioned by name was a hungarian was really fitting
500!? I saw a 100 colonist video and that was crazy, this is going to be nuts
