- In this week's video, I finally get to install Athena's (38 ft sailboat) new rudder. I build the new rudder last year by making a mold from the old rudder and used vacuum infusion to form the new shells. The rudder was then filled with an expanding epoxy foam.

A massive undertaking by a guy that doesn't know the meaning of "I don't know how to do that". Little by little, bit by bit, with a grin and bear it attitude, Mads continues to inspire.
I think that oversized bottom rudder shaft bushing was a BRILLIANT idea ! I hope you made a spare. Any part custom made like that that could wear, deserves to have a spare.

Great job Mads. With that rain you may not have to move Athena to the water, the water may just come to you. Are you feeling a little like Noah yet? That rudder installation is a huge leap towards getting launched. Take care, stay well and give yourself a pat on the back for the great work you have accomplished.

The bolt boxes are a good idea, a helpful hint is to leave the nuts and bolts inside their polythene bags (not necessarily snap top bags) in the individual compartments, and write on the lid the size of what is in the compartment below.
This sounds a bit rediculous and a little time consuming when recovering a bolt or nut, but after the first time you drop the box and have to pick up between one and two hundred individual items which have scattered rather than eighteen packets, you will understand why I have suggested it.!

planning to replace the rudder by yourself, using levers, ramps and extra straps , digging holes and making pieces to work as a second pair of hands doing what I call "thinking like an ancient Egyptian" and how they got the pyramids built. Great work.
Hey Mads! I just binge watched all your videos! Fantastic! Loved every one of them. I gave them all a thumbs up, commented on several, and subscribed to your channel. If I were richer, I would become a patron. Athena is really starting to look beautiful again. She should be ready to splash any day now! I can't wait to see you living aboard and fixing her up. Don't usually comment but watch all the episodes. Looks like you used a stainless key. Most are brass or softer metal. So you don't brake stock or rudder if you back into something. Boats looking epic in all regards! Great job!!!

Ok, now that you have reached close to 50% (excluding the rib, stringers re-epoxy) take a deep breath & continue on...
BTW, the 'to do' list never, ever ends on a yacht, as you well know. Even the nice coppercoat will have to checked on from time to time, as maintenance-repairs-replacement will always continue, too.

I understand it is an expensive option but you may want to look at the idea of getting a Max-Prop for Athena. Not only does it give you half a knot under sail but you get excellent propulsion when you want to stop the boat, e.g. docking. That is what I have and I highly recommend it. Cheers, Richard

Great! Please note that you need to use plenty of marine grease around the rudder chain (it may not be stainless chain) and silicon grease for all rubber parts as grease eats up rubber (while oil expands it).

Great episode and a big fan of your channel and efforts. I'm not an engineer but at 8:54 , don't you want more than a couple mm's clearance between the rudder and skeg, given the stress over time in a constantly moving ocean environment? The gap at the top of the skeg is far greater than the lower section. Thanks for all your videos

The only thing I added to your nut & bolt, is I cut out the label & sit it in or tape it in the slot. 1 of em i have it taped to the lid, one is on the back wall, and 1 it just sits in there. Have not figured out which works best for me.

Hi Mat. You should ding into the passivation. It's quite an easy and cheap process that only involes nitric acid. It gives SS a really different kind of shine.

Use a nyloc nut for your lower skeg zinc. Or tighten lots. Also have a few lengths of threaded rod aboard to make custom bolts when your standard ones are too short. Finally Flexofold has a very good reputation and is Danish.
That rain almost qualified for getting Athena back in the water! She is looking great!
I would be putting a wire around all nuts joining them all together.
Or rounding over the blot as it comes out of the nuts.
That’s a massive milestone achieved with the steering system and the culmination of a humongous amount of work.😀👍⛵️

All that and I’m most Impressed that the holes your drilled through the skeg came out the other side in the correct place. Would never have happened to me... well done as always!
Funny you should mention it :) I was actually kind of nervous about drilling those holes but the threaded rod helped a lot :)
Only just 2 hours ago i drilled two holes and they came out in almost perfect parallel paths of each other. Frigg my life, that was a DOH moment.
I question the nutheads and extended bolts on the skegshoe?. You've spent a lot of time sanding and smoothing the underwater areas to make it slippery.
@@aserta also a good method to drill only half way, then drilling the other half from the other side.
@@frankcromer6945 I was also surprised. They will be difficult to keep from fouling also, I would have expected flat head machine screws and the other side tapped for the thread. At least that is how my rudder shoe is done. Also I would think that the spacers should have been singular, totally filling the space.

You have a great location out of the water. Get Everything completed that you can while on the hard, it's Soo much easier than on the water. I really enjoy Sunday afternoon because of the videos.
I'd be interested in your thinking. I'm with Mads, it's so much easier when the boat is alongside on a pontoon. You don't have those pesky ladders to deal with for starters!
Agree. Especially the new toe rail. Way easier to work on that while standing on scaffolding, than at a dock. Personal experience...

There are nautical terms like grudgeon and pintles for those type of parts if you are interested!
Mads is lubing shafts and filling holes.

Before you go back in the water, take a piece of vinyl boot stripe tape and run it vertically amidships. Then take a sharpie and mark 1cm marks on the tape so that you can easily see how Athena is riding port/starboard. The tape should just peel off easily when you're done (you might want to test if on a small piece somewhere rather than risk your new topsides paint).
Obviously you only need to do this for a few cm above/below the waterline.
Mads. I refurbished my windows on my Warrior 40 using butyl tape. My boat is presently in Greece and the problem I have found is that although the boat is presently ashore, the butyl tape has melted in the heat and I have had three occasion of cleaning up and tidying with white spirit. Suggest staying in Denmark Haha.

Dude, i have not seen you once use cooper or nickle anti-seize on the SS Fasteners. I've worked with SS for over 30 years and used it ever since i first had a thread gall and seize. It's a must and dont let anyone tell you otherwise..
Learned that one the hard way, sadly more than once!
And cut off the excess threads - it will make it easier to clean and remove the small but unnecessary resistance when the boat is in the in the water
Well, he has mentioned Tef-gel once or twice, which is an anti-seize, amongst other things. Hopefully Mads has been making more liberal use of it than it appears.

the scissor type car jack is perfect to assist in these type of works, a good third hand and good size and weight. Keep this in mind for future lifts.
