Your other option (rather inexpensive) is to remove the ash pan altogether and drop a metal bucket underneath to catch the ash. Works just fine as long as you're not using the 545 out in strong winds (otherwise lots of ash will blow around). Slightly more ash will escape with the bucket underneath but it still works fine even with the additional airflow. When using lump vs briquettes the smaller (OEM) ash pan is sufficient even for a 4-6 hour or longer cook.

Since the top of the charcoal basket doesn’t seal tight I was didn’t want to go that route since it would allow to much air flow especially on the the low and slow aspect of cooking. Also without the attached ash bin it’s just not just ash it’s also hot embers that could pose a fire hazard. Thanks for giving that a try, but I wouldn’t recommend it

Not related but have you tried B&B Char-logs cut to size for a longer cook time in that thing? Just an idea.

Great idea as usual. I've read the small ash pan as a common complaint on that grill. If you are buying a lot of restaurant type supplies they are much cheaper at an online restaurant supply store. The shipping is high though so it only pays off if you buy a fair amount of items at once. As a side note, I was between the auto ignite and Tahoma 900 and bought the Tahoma and it's been a disaster.

If i dont add a 1/2 in sheet metal like you did, do you think the winco pan will slip off the carriers if it is full of ash? Im asking because i don't have the tools to add a 1/2 in metal sheet with a few screws in it
