There's a trick I picked up that makes plaster alot less chippy. Spray the mould with watered down pva right before you pour in the plaster. Basicly you give it that same protective shell of a pva spray topcoat but inside the detail rather than on top of it.
Can't believe that Cat is starting his own channel and you didn't put a link to it in the description. Loved seeing the molding and casting. :) Would love to see more of that!
Mulched paper fibres can reinforce plaster... as can pushing in some fabric mesh. I usually add some PVA to plaster mix too. You can use a toothpick to push a little bit of the mix in to the details before pouring the rest in, which helps make sure all details come out. With the resin you could always just bulk it out with bits of spare plastic (clear plastic preferably to help the uv penetrate and cure everything).

I would definitely like more mold-y crafting projects in the future. If you can, try to get a hold of some dental plaster. Easy to work with and MUCH stronger than plaster of paris.
Hirst Arts sells silicon molds that could be useful in constructing all sorts of buildings. More importantly, they advocate use 'dental stone', and have very detailed instructions on how to use it in silicon molds, in written form and as a series of short UA-cam videos. Search for "Casting using dental stone" and "hirst arts".
That mold making process is really cool. Something new to try with the daughter child for our crafting time. We're always running out of bits anyway, so could be a cool way to make our own new ones.
You can add things in to the plaster to make it more "durable" or stronger.. White glue works wonders and doesn't reduce the detail to much. If you're making something larger with plaster you can add larger objects (sticks or similar) to function like rebar.
Back when I was interested in Hirst Arts molds for miniatures terrain (dungeon tiles & walls, architectural detail, etc), they recommended using dental plaster because it cured super hard...

The Ruster huts came out great! If you are willing to give the molds another go you can use cheap 3D printer resin and cure it under a cardboard box lined with a UV LED strip and foil. Cures quick and you can just throw everything in the box when you're done. Love the build and the lore! Thanks for sharing!

Instead of hot glue you could try Elmer’s glue. It’ll liquify together better than hot glue. And you can add paint in for base coat stuff. It’ll probably take awhile to dry but a hair dryer would speed that up!

You could try liquid clay and cure it with a heat tool or spackle that you use to fill holes on drywall, mix a little white glue into it to make it stronger

Isopon P38 or other branded car body filler would maybe an option for moulds casting., dries fast when mixed right with the hardener. also could be good for creating walls surfaces etc

I think some little Aframe huts would make a great next step! Some even so small as to only really cover one Ruster and their bedroll would probably be good. They'd happily prop two plates against eachother and slumber within. Maybe they'd make good "chest high wall" terrain!
This was really interesting I've never used that kind of light body silicone before and i think I'll have to try it. You might want to try sodium alginate as an impression material as well but thats for single use molds. However whoever told you how to mix plater for models is a monster. Admittedly I've been mixing it for about 20 years for medical models but every time you did it I helped in pain. You probably aren't interested but i can give you some pointers if you like. Plaster is actually quite a good material. Though it isn't dimensionality stable and will shift over time.
Sorry if I'm repeating anything someone else has said, but to get rid of the tackiness on your UV resin put the pieces under water and blast it with your torch again, hopefully that will do the trick. Great video as always, you crack me up every time 😂
You could have grabbed your older Milliput and/or Green Stuff (save your newer stuff for sculpting), mixed them together and then, with wet fingers (water, or use a tiny amount of Vaseline), press the material into the moulds. Or … if that particular silicone can tolerate temperatures slightly over 240F, you could have pushed polymer clay (like Super Sulpey, FEMO, etc) and baked it. Wait for it to cool completely, then de-mould (yes, that’s an actual term).
If you still have the curing light from the 3d printer you could use that for your resin. There's also non uv resins that are cheaper, but there are fume issues with resins.
The mould making process was really interesting to watch - such a shame that the first attempts broke, but it's all part of the learning process. I am thinking that soft polymer clay might be good for small parts too. The Ruster Huts turned out very good - the metal sheets/parts and rust textures work very well. I missed the longer 'drop-to-desk clip with music' of the old sketchbook! It would be good to see a robot build next, or soon. That sucks about the dog/picnic ruined incident. I wish Cat well on his new venture and I am looking forward to seeing Dog .. or perhaps Rat?? You must surely have a Loft Rat you can tame?
I use liquid latex in shallow moulds like that as it dries flexible, won't chip and can be shaped easily with scissors. You do get a little bit of shrinkage with latex but I hear you Brits a well familiar with shrinkage.

The superglue/PVA trick can be used to produce a very interesting bubbling effect if combined the right way: 1) Fill your puddle with PVA. 2) Stir in a few drops of superglue. More drops=More bubbling effect. The bubbling effect will be stronger around the drops of superglue. 3) Wait an hour. The "bubbling effect" looks just like the surface of a bubbling cauldron, with the bubbles looking both full and popped. I use it all the time for chemical vats or horrible puddles of biological nonsense for Chaos/Tyrannid terrain.

Hi Bill, if you blend up some loose fiber (like fiberglass or plastic hairs) into the plaster, the resulting molds will come out much sturdier.
