A better intercooler gives your available horsepower more longevity (i.e., more similiar throttle response at each pull because they're more effective at keeping your IAT to a minimum). An upgraded exhaust on the other hand, for instance, can relieve a significant enough amount of backpressure such that the added horsepower it offers is fairly constant throughout the drive. It's not like the diameter of the exhaust pipe changes...whereas heat soak variability (which is what intercoolers fight) is quite real.

What about the extra pressure drop that you get with a larger cooler? They fit smaller intercoolers because they have a lower pressure drop, which means more boost reaches engine...

Yeah, I'm asking the SAME question about my 2019 MAZDA CX 5 2.5 L. turbo . The only really good "drop-in" intercooler and pipe kit is from CORK SPORT. Spendy but excellent quality - EXCEPT the Cork Sport intercooler is PPWDER COATED black. That's proven to actually reduce the intercooler's heat exchange efficiency. And Cork Sport won't sell me an intercooler without the black powder coat! So do I buy it and then try to remove the coating?
I used to think that FMIC was not entirely necessary, but after my stock turbo failed and I was forced to go PS2, I think it is very necessary for anything above Stage 1 OTS tunes. Not running an FMIC, the intake temperature rises significantly pre-turbo, which will cause the turbo to heat up quicker, get out of efficiency, and wear bearings.
So my radiator cracked and since it cracked, I thought I might as well upgrade my radiator to (CSF Aluminum Radiator) and upgrade the intercooler too. Radiator upgrade video would be phenomenal.
Your intercooler is only as good as the max velocity of charged air it can handle , at which point the air flow equals rpm speed and creates no more torque. Hence a better intercooler can handle more flow rate while still providing torque gains i.e more power.
I think it comes down to how you look at it. I personally agree with what someone else here said, that it moreso helps to maintain your horsepwer more consistently throughout your drive cycles. The longer and harder you push your car on any given drive cycle, the hotter everything gets - an intercooler helps keep the air as cool as possible despite the heat. The better it is at cooling the air, then the more enriched your air-fuel combustion is going to be towards the end of a drive almost just as much as it was towards the start of a drive. Upgrading isn't going to magically grant you more power from the start necessarily, it's just going to mitigate the fall off.
I have a BMW F30 from Japan with a B48 Engine. I was looking to move to a bootmod3 stage 2, but I noticed my car got no factory intercooler. How can I can diy kit for this car?
I’m not Brian but I have 4 years of experience modding my E90 335i and F22 M235i. You do not need to tune the car after upgrading your intercooler (assuming you’re only upgrading the intercooler). The DME will automatically adjust. All you have to do is install the intercooler. Make 100% sure every connection is sealed. Check the intercooler to charge pipe connections (both the hot and cold side). If your cold side charge pipe is 2 pieces, double check they’re still properly connected and there’s no leak, as well as where the charge pipe connects to the throttle body. Double check your hot side charge pipe (boost pipe) to turbo connection. Lastly, I would double check there are no leaks in the intake. You don’t HAVE to do all these leak checks, but I definitely would since you’re already in there and have it taken apart. It also gives peace of mind knowing they’re not leaking. If you REALLY want to check for boost leaks you could do a smoke test. TLDR: You do not have to tune after the install.
I have a 2015 335i and I originally ran the BM3 stage 1 tune and had about 360 hp, but then upgraded the FMIC, Charge pipe, and got catted Downpipes all from evolution racewerks, and then got the stage 2 tune, but I'm still getting 360 hp and I feel no power increase and I don't know what's wrong.

Black intercoolers are less effective than bare ones. It’s thermodynamics. Any paint will impede the ability shed its heat. That’s why they’re always silver from factory across all brands.

I went with wagner tuning for my n54 intercooler.
I would not say you gain power, it's more about not loose power under heavy loads.

m4's don't need an upgraded intercooler, go with intakes and you'll see a good 30 or so hp :)

There is a rubber o ring that seals the air inside the chargepipe :) the C Clamp, just holds the charge pipe on

The high temperature is from the compressor or boost, so you will always get a higher density, lower temperature intake with an intercooler.

There are power differences on very hot vs very cold days though. Turbo engines get heat-soaked -- this is widely known.
