I drove my Discovery 1, R380 gearbox, with no clutch for about 5 days in and out to work, doing over 200 Kilometres every day and I never ground a ger-shift. Once you know the sound of your engine you can easily know exactly when to change gears only by the sound. That was the first time the clutch fork was perforated and I had to get into work with a clutchless truck.

I have a feeling It could be a clutch problem, spigot bush, warped flywheel or even a bent crank....................I've been there with Easy Start, check the first motion shaft for straightness.............. Good Luck
The engine is not here so difficult for me to inspect. All shafts are good
Inside the synchro there is groves that grip the shiny part of the gear,sometimes they are worn and can't grip the gear to stop it. Saying that if the gap is ok they should be fine.
Everything looks fine but I suspect the selector shaft - quite a bit of wear now it is cleaned up
Wonder what the temps are in Winnipeg today? Some viewers in the UK may not be aware that Winnipeg has connections to Winnie the Pooh. I still have a sleeping bag I bought in Winnipeg on a cross-Canada trip in 1980. It was still below freezing at night in early May.

It's only -22c at the moment - quite mild..
The balk ring didn't seem to be grabbing the cone on the primary gear, when you were spinning it.
Perhaps a new ring and some 1500 grit paper on the cone. Just a thought.
I didn't have the bearing in there to get the right distance - was just too explain
Maybe play in a bearing or wear that isn't noticeable when not moving,could try using a drill to spin the gears?

The clutch master went in my disco back in October, spent a week driving to and from work changing without a clutch. Traffic lights were a b**ch though
did you check the teeth on the inside of the 3-4 slider for wear? should be pointed not rolled over
Just a thought Mike. Is the third/ second synchro dragging preventing the fourth gear to slip in?? Winnipeg eh.. stopped over there once, for about an hour on my to LA. Must be the coldest place I've ever been!!
I am going to look at that selector shaft - something is not right
Is there a way to fabricate an electric motor and clutch for gear box testing.. 🙃 some mechanics have an injector pressure/spray testers why not a mock drive line.
Can picture it now.. Charles with a electric drill on the input shaft while your going through the gears 😄
You could do using a foot switch and an electro magnetic clutch - lot of work..
Brilliant description, I have been very keen to see how the selection was done (I've rebuilt S3 boxes but never LT77s), The issues i've had with mine on gear selection (not liking going into 2nd) only show up when driving (an ashcroft box but sadly out of warranty) and has done it from day one.
Second has always been bad for some reason on Defenders - maybe something to do with the change speed - has to be slow and even like a big truck
@@BritannicaRestorations Thing is I've had this landy for 20yrs, and did 140k on the box that was in it. It had been a replacement fitted when I bought it (at 128k). Never had an issue with selecting any gear. When the clutch fork went and I dropped the oil (did so every yr) is was more like panning for silver and figured as it was coming out for the fork might as well replace the 77 and 230. It was only when I fitted the replacement with new turret and crucifix that I had problems, I had set up the bias springs but 1-2, 5 and reverse were a pain to find. It came from ashcrofts with 5th travel pin shimmed up, so I took it that they had set up the 5th and reverse. limits/gate. Wrong... Just typing this and thinking about your video... the feel of selecting second is as if it hasn't gone all the way in, like the dent spring isn't dropping in the selector shaft BUT it's fine for 4th. Is there anything that could be stopping 2nd traveling all the way? a miss set selector fork? I don't have the pullers to get into it or for piece of mind I would have it to bits before it goes in. BUT i will get a set if it means I could cure the issue. It not undrivable, BUT I have had to learn how to get it into gear.
when reassembled can you not bench check by connecting the drive shaft to an electric motor or drill and then select gears?
In theory but you disengage drive when you depress the clutch

you could use and electromagnetic clutch like an A/C compressor with a foot pedal
Mike what grade oil is he running the box as l had trouble with thick oil just a thought thanks
He said red when he drained it - all boxes have to be drained of oil for transport
So you asked if blocking or graunching. So if it’s blocking what would that suggest?
Could be primary motion shaft out of line ( bad crank bush) or I suspect there is wear in the selector shaft - I have never seen that before bu this has wear

I was thinking the same but from a picture sent it looked fine
It was what cause my fourth gear to jump out on my LT76. Different unit, but similar arrangement for 3rd and 4th, like most boxes. Radial movement from a wobbling main shaft is going to be most at the joint between main shaft and primary pinion. The angular displacement from that play is worst on the pinion as it’s shorter, and the main shaft has a few bearings holding it straight while the pinion doesn’t.
Get him to replace it anyway - they cost little, but a bad one causes a lot of trouble.
He is getting one of my clutch forks so I will include a pre soaked bush
