    I hope when it blows up its you that’s riding it & not some poor sod that bought a “fully rebuilt engine” zzr1100. You don’t have a clue, u didn’t even clean it properly.

      So yes, if it blows up im going to be the one riding it. I'd have thought if that was going to happen it would have happened I did the top end, but we'll wait and see hey.. 🤔

      He's is not have to CLEAN everything, it's not a trailer queen. People clean their bike with to much water. These days I mostly using microfiber and wet wax, works great! And stuff like wheels, suspension and shite I clean when doing service

      That poor sod is buying at his own risk. No sertification or guarantee on work or parts, from any authorized mechanic. It's just another bike, from the hands of an amateur mechanic. One, like the rest of us!
      And BTW! I hope, that it is a child molester or a terrorist, that sits on the bike when it "blows up", and not Quickie, who put all this effort into making this beautiful bike, roadworthy, reliable and safe as possible again. I don't know why You didn't mention those people, to be sitting up on the bike? Maybe You have special interests? Or hobbies?

      I had a YZ 250 twenty years ago that the gears jumped out of, I think it was only the 5th gear. Had no experience just like Quicky, but found the error and solved it for free. Some previous person had forgotten a washer so that one of the shafts moved sideways. These gearboxes are not particularly complicated.

    My guess is, those marks on the basket are casting marks, or cut marks from cleaning up the casting.
    Have a nice holiday, a well earned one too, I'd say! 🤩

      Once the new gaskets etc turn up I can finish assembling it and give it a go hey. I'm much happier now it all rotated as it should 😁👍

    I've really enjoyed this series of videos on the gearbox. This is "real world" experience, where the fix takes more than one attempt. Who'd have expected the output shaft to be bent? Perhaps the input shaft is also a little bent as well (with the gears having pushed against each other in some weird way?). But not bent enough to cause you any issues, hopefully. Really appreciate the time you take to film your experiences. It makes me more comfortable about stripping down my Blackbird over the winter.

    Great series, I had exactly the same problem a few years back on an old cb550, as soon as i started to tighten the case bolts the output shaft started binding, only slightly though, but enough to bother me !, came to the same conclusion as you, put the origonal shaft on and it was fine.All good fun !!

    I own a ZZR 1100 D and have learned a lot from these videos. I think you are doing a great job and most of all you seem to be having fun. You have lots of patience. I would have had a serious loss of humour episode if this was me. After all the work put into putting tnis bike back together.
    One other thing to be aware of is the clutch starter tensioner is a weak spot on these engines. If it fails the damage caused is serious. I learned this on a ZZR forum I am a member of.
    You will have lots of pleasure riding it, trust me. I have owned mine since 1999 and have done 50000 miles on it. I service it myself with regular fully synthetic oil changes along with filters and valve clearance checks every 10000 miles.

      A few people have told me about the chain tensioner and I'm probably going to be making one on the mill at some point, but for now the stock.one seems to be ok. That said, I will be keeping an eye on it 😁👍

    Mornin' Mr quickly, I'm really surprised at that, I don't think the input shaft bearing could have been mis-aligned or there would have been some sort of witness mark on the cap. The clutch basket looks fairly normal, I think they just linish casting flash off in the factory. Personally, I don't like to mix and match gear sets, as the gears wear in as a pair, however, you have found a solution that works and it's gonna be fine. I suspect it's one of the output shaft ear bushings at fault possibly a bearing, it would be interesting if at some future point you strip the shaft down for a look see!
    Anyway, enjoy your break and don't do anything e wouldn't do 🙄see you on the other side 👍

      I think you're right about the scuff marks as that's what a mate suggested as well. I stripped the input shaft and put it in the lathe and dialed it in. The shaft is definitely bent.... that'll be why it binds up then...

    the gauling is manufacturing… also next time fit the clutch after the cases are back together (and vice versa) take the load off the primary shaft

    The marks on the drum are the metal injection points from casting. They are rough cut off when the part is ejected from the die.

    Fantastic result, enjoy the well deserved holiday. The galling on the clutch is on the joint line for the casting die. I suspect they just press it through a die to remove the casting flashing.

    I use Loctite non-hardening sealant it goes off in the absence of air ,,,, then pop down pub, but more beers , for fella next door whose helping u lift the engine in and out. Enjoy Holidays ! .. old Red lobster ...you might even meet Craig

      I'd love to know as the input.shaft and gears are fine... I dialled in the output shaft after pulling it all apart and at its worst its 1.1mm out...

    Wow, so there you go. Output shaft bent? If very slightly. In open air the bearings have wiggle room, button it up then they don't, and it goes tight. I'm just guessing. Be interesting to try rotating the shaft and see if there's run-out. But excellent result, really pleased for you. 👍😁❤

    The galling on the clutch basket.
    Has a previous owner held it with a chain wrench because they could'nt be bothered making up the tool you made.

      I had t thought of that, but the scuff marks are at 90 degrees to rotation and it looks like grind marks. Some folks have suggested it could be just dressing g up the casting marks which kinda makes sense to me. They did a rubbish job though if it is 🤣😂

    At 7 minutes in, the only good use or the Haynes book of lies :-)
    You could stick the output shaft on the lathe and check for out-of-round... anyway, enjoy your holidays!

      That's what I did and its definitely bent... The old one seems absolutely fine though which is handy 😁

      @@QuickBikes did you swap the gears over or is that not possible? They are pairs as somebody else said. It's strange the gears look that good if the shaft was bent when they worked together...

      I put the entire shaft with gears from the old engine in and it worked fine, but swapped them all over from the new output shaft

    That is from the casting when they made it . And had to grind some material off. I seen that before on that drum and other things.

    Maybe the clutch basket wasn’t in far enough because the gear on the back wasn’t properly engaged in its slots that way keeping the basket too far out and one of the crank webs as hitting the clutch basket ? ! 😳👍

      Thank you matey, it all looks good now and definitely worth doing again. I think the marksmon the clutch hub are just where they dressed up the casting line. They did a rubbish job though 🤣😂

    6:15 - those scuff patterns are weird because they're not in the direction you would expect. Okay wait - question: I am assuming that clutch drum thing spins. Now that I think about it, it might simply go in and out. If the latter, those scuff marks are "correct." If the former, they are weird.

      A mate said it could just be where the casting was dressed up as there's absolutely nothing on the casings... it could be that dimple, but it round be nice to know 😁

    10:23 - ish: Are there some marks on the raised section of casting on the upper / top right hand side? That edge looks very slightly marked.

      Nope, nothing at all. A mate suggested it could be where they dressed up the parting line in the casting... I'm not sure... 🤔

    Three Bond 1184 / Yamabond / Hondabond is supposed to be better than silicone for crankcases, because "1184 Liquid Gasket features semi hardening gasket elastomer sealer which unlike silicon based gasket sealants will to not come off inside the engine and cause blockages or oil circulation problems". Unlike silicone, you can rub 1184 away between your fingers. Silicone stays together and blocks up screens and galleries.

    Guessing those scuffing marks must be from manufacturing. I think I have seen it before on mine. But I dont like that you have the clutch basket in place when put the casing together. Thats just asking for trouble.

      I think those marks are from manufacturing. If the clutch was rubbing on something while turning the marks would be the other way and there would be witness marks on other components. Have a stress free holiday and enjoy your sun and beer!

    marks on the clutch basket are from the alternator chain tensioner,zzr zrx can all suffer the same, problem there is a fix available,
    ,if they let go they can wreck your motor at worst,they are a few quid but worth the peace of mind or you can mod the standard tensioner,instructions are online,good luck with the rebuild

    you didnt start it after rebuild, so those scuffs would only happen by you hand spinning the wheel? not likely. And the orientation of those witness marks isn't condusive to it binding whilst spinning.

    First off I was gutted for you at the start of the previous episode . The marks on the clutch basket are not rotational scuffing because they are at 90 degrees to the direction of rotation. I suspect there are shims on the shafts between the cogs, but then I am the idiot who, many years ago, reassembled a two stroke engine and gearbox with the selectors reversed. When I started the engine it was ok until I selected third gear and it had not let go of second. So i would now always check whole range of gear selection up and down the box before actually running the engine. I Hope you can go on a super family holiday and forget UA-cam for a while.

      It's curious about the scuff marks init, but a few people have suggested it could be where the casting was cleaned up which makes sense. Badly done, but makes sense 🤣
      I'm really looking forward to holiday now and just a week of chilling out 👍

    Sounds like u have bent out put shaft. Oh bugger contact flea bay for s refund I stripped my complete gearbox and dti the shafts which were great
