Hi ray, didn’t the customer say that the fault was “after refuelling”. Could it be as simple as them over filling the tank right up to the neck and then the purge is pulling out liquid instead of vapour??
@@remargreg Car Care Nut did a whole video on what can happen if you overfill your tank and showed how the fuel gets forced into those lines and what happens when that occurs.

Ray, noticed this on the web. "the problem has now been resolved and it was insanely ridiculous as to what was causing the problem. Of all the replacing and trial and error, it turns out it was the fuses that needed to be changed out (the black cubes in the trunk fuse box)! I was able to speak at length with our master mechanic at my former job and he explained that inside of the fuses there are connectors that toggle internally when the cpu tells it to. Internally, these fuses build up carbon on the connectors and tend to not produce the charge needed to make the car function properly, CAUSING STALL OUTS. I replaced all the black cubes and black rectangle fuses in the box and now it runs great, no stalling! I would strongly advise trying this approach versus the replacements I made throughout the last two plus years"

@@RainmanRaysRepairs not exactly related .. not even very close really but similar .. older Nissan that stumped multiple dealers ... same symptom you are looking at ... ended up being a mass air , so ignition issue ... not certain the Charger even has one but oddly similar.
Somehow, I think those "black cube fuses" are actually relays.
And, yes, the contacts can get carbon buildup exactly as described.
@@litz13 They could be solid state relays. Those use small switching transistors or Mosfets to switch in place of mechanical relays but they still can randomly fail from the high current they have to switch. I've seen them fail before in other vehicles and all they are is a transistor potted in epoxy with tabs for connections poking out the bottom. No way to service them, just replace.
Nissans and Datsuns had similar issues with "half blown" fuses.

Owner may be overfilling the tank past the point where the baffle usually stops the filling. The baffle is in there to keep some air space for gas expansion. If they fill up the baffled space then when the Florida sun heats up the gasoline it pushes back through the vent line and saturates the charcoal canister. Then when the computer starts a purge cycle the engine sucks in pure gasoline. User error.
Over filling will cause this problem stop filling when pump kicks off the first time 👍🏻🇺🇸
I was thinking that too. Ray didn't over fill the tank, still had something happen. Simple fix : don't fill the gas tank all the way . Haha
That would exactly be my guess also. Return the car to the customer and ask him to not fill up the tank all the way when refuelling. Just leave a gallon of space to be sure while testing. There is a muffler right below the tank. That would correlate to the car stalling on highways at higher speeds because the fuel would be heated by the muffler.
I can see this, especially after a full fill in the early morning when the ground tanks at the petrol station are at their coolest so the fuel is at its most dense. It is the best time to fill up in terms of value for money too, just not all the way.
@@davesouthword1298 gas station pumps are temperature compensated. at least the ones at the stations i used to work as a pump jockey filling cars at all day were stenciled as such. i don't remember the exact verbiage but they said something like "gallons at 60 degrees F"

My final thought relates to my first thought about this problem and am Sorry to say but, anything related to mopar is best avoided.
Ray, I don't know if this is a related issue, but my Chrysler 200 had the same issue and after many dollars, new tank and evap system replace, it turned out to be relays.
I know someone in the comments had mentioned that.

This is a daily occurrence for me in the uk, drivers have to get in front of you no matter what. 15 years ago I T-boned a car doing just this, luckily he was ok but his car was banana shaped.

Thank you for that driving lesson Ray!!! I drive transport for a living and you wouldn’t believe what people do and think it’s ok. Not only does it take longer to get back up to speed but also we can’t stop on a dime like these smaller vehicles can!!! It really irritates us transport drivers!!!
Used to be a bus driver for over 25 years (often articulated behemoths some 59 ft long) and I have not managed to stop in time, as the driver in front suddenly slammed the brakes when he found a free parking spot! No serious damages to anybody, nor the vehicles, but it is so dumb! My wife, who did this same for about 40 years, had some you kids doing just that in front of her, as they thought she was driving in the wrong lane, which she wasn't, so they gestured, said rude things, and enter the bus lane just to prove their point.
They shouldn't have done that as the car behind the bus was a police car! So their Friday fun was spent in the slammer!
Have the transport drivers thought about moving over when a vehicle is coming up the ramp and the lane next to them is free and clear but refuse move over
I loved working at a dealership and driving around without pay trying to duplicate a customer concern.

@tradde11 I'm generally a patient driver and I'm definitely aware of the travails of truck drivers, but I have thought of one justification to do that to non-heavy-trucks: what if the car ahead of you is driven by a tree sloth who is going to coast the entire off ramp and take forever? One less person ahead of you when you take the off-ramp is one less car that might do it to you.
I don't know that the people who do that have thought of it that way. Mostly they just drive like pissants and sugar-crazed impatient monkeys every mile of theri trip.

Dude its so wild seeing you drive my old stomping grounds. that little tiny store on the corner at one time had some really nice fried chicken. and that union thing across the street when i was a kid. The circular K for some reason they let you have hot cheese with your hotdog but the cheese is like super spicey maybe for the nachos i dunno.
Wonders if you ask him how he fill the car if he stops when the pump shuts off or if the keeps topping it off, like i have heard it will mess of the vapor control system
EricO mentioned this issue a while ago, I think the major issue with this is the evap canister becomes saturated, but it looks like there was no fuel in it.
I was doing this (topping off the tank on my Toyota 4-Runner. Caused a check engine light. Mechanic told me to stop topping off the tank. Problem went away.

Bad thing is, is its just common sense. Unfortunately alot of people do not have it. Ive always told people . Dont merge in front of a truck unless u r about twenty feet in front of it in the lane beside it. And when u do hit the gas not the brake. Ive never been a truck driver. But i have friends that are. Ive heard the stories of the horrible drivers.
The vapor canister was a recall on my 2015 charger... found out after i replaced it myself along with all the vapor lines 😮

Just a word to add to this, don't speed up and hit your brakes because that space the truck?bus/Large vehicle left was for a safe stopping distance for themselves, they do not stop like a car.
When someone pulls passes us (truck drivers) just to get in front of us to turn, it not only takes forever for us to get our momentum back but also it’s a lot for us to brake too. Thank you Ray for discussing that.

You can also disconnect the electrical connector for the purge and disable it, give it back to the customer and see if it clears up.
One way to guarantee a stall is to let the owner pick up car . My guess would be before he got home.

One of my service managers who had a desire to find fault or exonerate the manufacturer, would often ask, "How do you make it act up?"
Since several techs already tried and they're well versed with the manuals as well as the bulletins.
More investigation can find more to consider.
One customers driveway leans sharply or faces up or down.
That kind of thing
It's part of NPF procedure which limits time you're allowed.
And sometimes the new part is still the causal part and we had to wait.
This is when cars are relatively new still since the design changed to affect it.
Other times, you find something strange.
Like, everything's been replaced in the system by the dealer, and the OEM filter is still there.
The customer brings it to my house on the weekend and wants me to diagnose it.
I remove a filter packed solid with more dirt than any gas pump ever could dispense.
That's happened.
Nobody was allowed to sell them a retail part and labor.
The whole system had been done piece by piece blaming the manufacturer and partly right, they did change things for issues.

I Would check the relays in the rear, my buddy said this solved his stalling issue, even after a replaced faulty fuel tank. Great Video Ray!...Something about negative pressure, and when stuff "works" may suck in fuel? if I understood him correctly

Prayers won’t do much unfortunately. :/ Florida will be consumed by the ocean unless fossil fuels and deforestation is halted like today. ICE-engines need to be reduced to enthusiast vehicles only driven occasionally. E85 might help a bit, but there won’t be enough of that unless we all stop eating meat etc (too big of a project to even consider). E85 would though be enough if just for our hot rods & racers. Car culture will change for good and bad. Evolution I guess.. :/

It's nice having a car in Florida. Show the car a little love once in a while. And if you have a garage to put it in, you're in good shape. I can tell that guy that owns that car is not a fanatic. Look back in the video at the inside of the gas door. But it still looks good.
@@tywebb355 Don't need to be a fanatic to take good care of your vehicle... just a bit of good care can take a car a long way and will save lots of money. I'm also like that, although cosmetically my car could use some work because it's has parking damage all around... tnx everybody! But mechanically I take very good care of it, it's an '07 Civic with almost 250k on the odometer and never had a major repair, it never has left me stranded.

Hello Ray, I’m so glad you mentioned about not breaking hard in front of trucks are pulling out in front of them. I was grossing near 80,000 pounds when a woman in the left lane on the interstate realize she was about to miss her exit and pulled over in front of me and slammed on her brakes with four children in the van. It was so hot outside. My tires did not squeal. When I lock them up they just melted and it was like I was on ice. But when the whole family gets killed, it’s the tractor trailers fault! Thanks, Ray!

Ray, I have an 06 Magnum that had the same stalling issue. Just after completely refueling the tank, the vehicle would stall maybe 60 seconds later but after that would not stall again and would restart instantly. There was a recall on the fuel tank and they replaced the tank (not sure of any other parts replaced as part of the recall) and the issue never happened again.
My 06 Charger RT did the same thing at about 95k. Same thing, defective gas tank and my local Dodge dealer took it in at 10am, a little later once I got home from work to drop it back off. It's a extended gas tank warranty and they had the tank the next morning, replaced by 4pm and I picked it up about 5. No charge to me, 05 and 06 Magnum and Charger only. I had a gallon left when I picked it up and gas station fully toped it off, no stall now. The receipt says they replaced the tank, and gaskets for the fuel pumps. See X53 warranty for fuel tank replacement. It's a known problem and when your 05-06 does it they replace it free, as far as I know no limit on mileage.
Well now that I've seen the whole video now I want to see what you find seeing how the recall/extended warranty was done... 🤔

How much fuel are they putting in? Do they stop when the pump stops or do they try and squeeze in more after? That could explain the liquid fuel in the evap system.

Bet the owner is old school, and comes from the days of filling it to the brim...
My thought was also: Customer stated "it stalls when filled the tank", but it may actually have been "it stalls when the tank get overfilled"... And the time Ray was tinkering about it, the excess fuel just evaporated from the canister away, so it was not clogged anymore.
Or there were actually two problems: One with the overfilled tank, but not yet leading to stalling on its own but enough to mislead the diagnostic, and second (as someone else mentioned) with the contaminated relays/connectors, which could be actually the real cause of the stalling.
Guys their is a recall for these cars . " if after filling to full the car begins to stall the safety switch on the gas tank has activated " " the corrective action is to teplace the fuel tank with an updated tank"

If the tank is under warrantee, they need to give him a new one.
@@KentuckyRanger The thing is, what version of the tank was used, mainly in case it was not done at dealership. And still, it could be the switch gets tripped only when overfilled. Normally I would think that activation is not that easy, unless there is really a roll over or so. Or it could be the flaw causing that nuisance tripping is not just the fuel tank, but the general car design in that area, not allowing to make that cutout to be made much better...
ray i drive a 250 transit at work i can have some weight in there at times and the statement about pulling in front trucks is point on thank you.
The ESIM switch on the EVAP canister is known to go bad tricking the system and making it shut off after refueling. Better off the replace the canister. I saw this a lot on cop cars. It was saturated with fuel because they over fill their tank and liquid fuel goes into the canister
I used to have a 25' travel trailer and after pulling it around several states, I had a new understanding and sympathy for big truck drivers. A couple of times on the interstate a kid in a Honda switched lanes quickly in front of me and then jammed his brakes. They never knew just how close they came to being run over by over 10,000 lbs of truck and trailer.
additionally check the crankcase ventilation. Don't ask.
If the vehicle stalls intermittently, check the relay for the fuel pump (better. all relays) and ALL fuses.
Pull them out and plug them back in so that the current flows safely without being restricted by corrosion.
agree with the over fill of fuel !! Owner is one of those that round up to nearest dollars after pump handle kicks off. Had a friend in Sorysota that did that and engine stumbled after fill up. What makes it worse is the Florida heat and expanding fuel. As a boat mechanic up north we always tell our rack boats to NOT fill up before rack as the fuel expands and comes out the over-flow vent and onto the boat stored below !

Though I am not a super experienced mechanic, I have done enough wrench turning and been around others that are and learned a lot just by observing. Watching you and with all the troubleshooting you did, I’m inclined to go with the tank. It wouldn’t be the first time getting a brand new part that was bad or short lived.
I had a random stalling/power loss issue after they worked on my Grand Caravan last week. The issue was a loose connector on the battery. Sometimes it's the silliest things.

I have a 2006 Dodge Magnum 5.7L HEMI that had the same symptoms about a year ago. It was completely random. After stalling it threw the following codes: P0300, P0430, P0032, P0038, P0052, P0058. Mechanics I talked to said its possible bad gas, my issue was also on any day it was over 90 ambient air temp (fellow Floridian). I will keep you posted as well on what I see. looking forward to Part 2
Another thing to check would be the Torque Converter Clutch. If it is staying engaged it will cause stalling. May also stutter if it releases just before it stalls.

Good PLAN Ray I'd the orginal tank failed and pushed fuel into the charcoal canister but the charcoal canister wasn't ever replaced could cause the random stalling @Rainman Ray's Repairs

Some people click off the fuel pump nozzle a number of times to get as much fuel as possible in the tank filling up the fill tube. After the cars is driven for a while the level goes down in the fill tube and the purge valve starts working, but it has allowed liquid fuel into the system, choking the engine.
Just saying that's it may be the cause
I hate that sort of a problem it just takes time after time to try and find out ,that circle K they have taken over nearly all the fuel stations in Ireland and then put the price up . thanks for the video

If I saw a part with Dorman on it that could be a potential failure point, I'd know I found the problem.
I thought the same thing. As soon as he said Dorman, I thought yep, there's your problem.
I get the very distinct impression that this will not be the last video for this Charger. I think Ray is on to a very big clue in that liquid gasoline is in the evaprative system in a line it should not be present. All/most of the usual suspects have been checked, save for verifying the electrical signals are correct to each of the evap devices. The trick is each of those evap devices has an open and close command that has to occur **when** it should occur. I don't know if the scan tool will allow you to check each one of those open/close commands, but that would be my next step, along with what was already mentioned with the fuse/relay issue in the trunk. The good news is that a clear fault (gas in line where it should not be) has been detected and only through systematic fault diagnosis can that fault be resolved. I am glad you made it safely back and I look forward to the resolution video for the Charger.
There are few things in life more frustrating than intermittent fails.
Well Ray, all I can add is that I have a '10 Dodge Caliber and if I fill the tank completely I can sometimes experience a hard start issue, especially if I were to park on an incline after filling the tank. I figured it was some issue with the charcoal canister so I got into the habit of just filling the tank to 3/4-7/8ths full and never had the problem again. You could POTENTIALLY tell the customer to do the same and see if the problem recurs

overfilling or topping off your gas tank can cause pressure to build in the tank and flood the carbon filter vapor collection system, only meant for vapor. As a result, the overflow can affect your car's performance and could possibly damage the engine
I owned a very old 3000 GT with a fueling issue, apparently after some many years, the brain box would short out the relay for the fuel pump and run it at all times, until the car battery depletes. The short term fix was a relay between ignition, and fuel pump, the long term fix was to replace the ECU.
New parts aren't always good parts especially when they say Dorman.
Ray, thank you for your safety commentary about big trucks, as a truck driver that’s was always my biggest fear is not being able to stop in time for a small car. When I do get stopped the car is under my truck and all people inside are hosed out. ( no survivors)

I had two Magnums with Hemi’s that did it when I overfilled the tank. You have to stop when it clicks. Both tanks were replaced due to factory recall that stopped it from happening again. My brother had a same era 300 that did it as well. The dealer replaced that cars tank as well.

Ray, you mentioned the high price for fuel, 98 octane petrol is currently around $2.50 AU per litre in Sydney Australia which equates to $11.30 per gallon and diesel is about the same price at 42.45 per litre. The price went up around 60c per litre in the last few weeks. Crazy times.

I diagnosed the problem when I saw the image of this vehicle for the first time. "Baby Poo Yellow". !! :-) The motor just dies from embarrassment.
I've seen in other posts of yours related to this idea. The charcoal canister man be a problem. If it is saturated, it may allow too much fuel into the intake for a start.
I would imagine that a saturated canister would cause low fuel trim numbers. Trying to subtract fuel from an overly rich condition.

Another confirmation of over fueling would be to look at the o2's and fuel trims, the o2's will be rich and the fuel trims will be negative, try it with low fuel in the tank then put gas in it and notice if they change, at least you will know if you are on the right track.

Great advice from Ray that I wish everyone would take. THINK about what you are doing and what you are going to do. Don't force your way in front just to then immediately slam on the breaks and slow to a crawl to tiptoe around a corner or into a driveway.
Is it possible that topping off the tank could cause some fuel to get into the vapor lines even with a properly functioning check valve?
Hey Ray. If you happen to read this comment, I heard of a trick so you won't spill oil all over your arm's when taking off a oil filter. You probably heard this before,but use a clear plastic cup and sleeve it over the filter

It may be completely unlikely because I imagine it would be obvious to anyone who knows the ins and outs of those cars, but if the entire system has been disconnected and then reassembled, could a couple of lines have been crossed allowing fuel or vapour to flow to the wrong areas?
I thought of that myself as well up on the tank.. is it looks as though at least those top two lines will only Play down in One direction
It's a good theory, in practice it's been my observation that the lines are different sizes to prevent cross installation, like one is 1/4 and the other is 3/8 line

I had an issue where the truck would stall after fill up. When I checked my fuel trims, they would go full scale negative (rich) for a while and then would go back to normal after a bit of driving. Turned out to be a purge solenoid that was stuck open and would suck fuel into the intake when the tank was full.
I would be somewhat afraid to own a charger because I don’t want to find myself in a police chase..
Especially in Arkansas.
The last ticket I got was in 1972 lol that was 69 in a 35 in my 1970 roadrunner lol

I thought Dodge chargers were orange not yellow, had “01” painted on the side and the doors were welded shut.
I wonder if the fault might have manifested itself if Ray had jumped the car over a river.

The PSA on traffic safety is very needed. People don't realize that large commercial trucks don't accelerate or decelerate the same as consumer cars and trucks. I always find it interesting to see what causes random stalling in different vehicles. For me in my 5th gen Prelude after replacing my distributor, idle air control valve, the MAP sensor, and the alternator it went away for a bit. It came back several months later only worse it would start but then the idle would surge for a min and then stall. I found out it had a recall on the ignition switch which was the cause all along. Basically the ignition switch would short to ground and the car would think I turned the car off.
Purge valve randomly stuck open.
I have experienced this on a few dodge chargers that had the tanks replaced and still had to replace the tank because new old stock tank was faulty @Rainman Ray's Repairs
before I even watch, most the the time if I have something stall after fueling the evap system is the issue
