- Cutting out the rust holes and replacing them with new sheet metal, seems this campervan was worked on a bunch of times which makes sense since its from 1977... I am doing this type of repairs for the first time so bare with me as I attempt to make this thick boy beautiful again.
You are really going to hurt yourself with that grinder one day!
No one uses the shield. I have been not using the shield for 30 plus years. Safety glasses and be careful.
Because you haven’t used it for 30 years it doesn’t mean that nobody got hurt because he removed it
Consider coating the backside of the patches before welding them in, usually not accessible from the inside/backside. Zinc better than nothing, cleaning and epoxy better but will deteriorate when you weld. Weld-through primer best when there's much welding on the outside, but the primer should be welded before it is completely dry and then it may burn (and stink) a little so make sure there's no wires or insulation and stuff inside.

Curious if you considered creating a single larger patch instead of the multiple smaller patches?
i figured larger patches demand longer welds so i went with as less welding as possible.

Weld those outside corners from the inside then when you grind you won't leave them thin.
Polyethylene isnt the best for template, i use thin cardboard some use paper which can be held in place by rare earth magnets.
That is the part I like most: 14:04 A large heap, say a mountain of scrap metal cut-offs that always contains the part that you just had in mind.
Without such a heap? Then stay behind the computer.
I rely on that mountain every day :D

i you cant do the job with the guard on the grinder , your using the wrong tool .

It is clear to see that you are not a sheet metal smith. Patches like this. Now change to whole pieces. And using 90 degree corners on your new plates will not last. Any sheet metal worker knows that inside and outside corners must be with a circle. Otherwise the joints will crack.
And remember that all plates that are changed MUST have the same design and be welded as from the factory. That is, a plate that is cut and a new one inserted MUST be fully welded, and joints from the outside side MUST be inserted and welded into the inner post, it has something with safety in the event of an accident.

This is what we laugh at when they come to the shop. "body fully restored recently" and then we cut. Even if he doesn't buy the panels, he could've done so much better in the same timeframe.
Replacing two panels with one ? Jikes….. just get the patch panel

Can I suggest something like zipwheels to get you back to decent shinning steel far more harder wearing and won't clog as much as them disc's
