That is a great question. You can use any staple gun but we use a fine wire staple gun 23 gauge 3/8 crown and leg length. You can glue to the board using a contact adhesive. 3M makes one you can get at most stores, though you can staple the edges as well and that works perfectly well too. As far as 2" vs 1" that depends on how dense your foam is, how high of a seat you want, etc. But 19-20" is the most common seat height for a dining chair and 2" foam is generally a good thickness of foam.
You should measure to make sure but most dining chairs are between 18” to 22” wide and deep. The amount of foam you’ll need depends on the width of your foam. If you have 22” and your foam is 45” you can cut it in half and only need 2 yards or 72” of length. You can always use excess widths (30” wide) and glue two pieces together to make a whole. great question, you would make two pleats to go around both sides of the leg. you would need to make a cut on the fabric under the chair going almost to the wood but not quite. that should be at a 45 degree angle away from the corner.
