Has nought to do with skill-all about random skunk bumps midroad as you fly thru air with greatest of ease.

Hi Sarah, resonator build: make one from two. Cut the 58 out-pipe off the OE resonator. Cut the rear section of the 63 exhaust tube to the length required to bridge the gap from the resonator housing to the link-up. Weld the 63 tube piece to the end of the resonator. Done.
Any muffler shop will have a hydraulic pipe "Stretcher". It is for them to precision fit pipes. Most charge $5.00 for this service. Have them stretch your resonator. I have had many done, works well.
If your going to be doing a fair amount of exhaust work you can actually buy the inserts for different size pipe and then you just use the impact to flare it.
a) Shave job was adequate. b) Take the factory mid-pipe to a muffler shop and get them to expand the end that goes in the tailpipe. c) That music is FUN!!!
Of course, I wasn't standing there next to it when you were revving it up, but on camera it sounded fine to me. It will be for rallying, so I wouldn't bother installing a resonator.

A resonator will also help get rid of drone in the cabin. At certain RPMs it can drive you insane. Resonator is good for eliminating that whether it weighs more or robs power.
I had a straight through pipe on a Mini Cooper S JCW and it sounded great at idle but on the highway it was absolute torture... I utterly hated it and eventually gave in and had a centre section resonator fitted. It sounded 10x better...still loud but not obnoxious and more improtantly, no horrible drone when cruising or acclerating in a higher gear. Still loads of pops and bangs from the exhaust so all good. Get a resonator fitted, you won't regret it.
Went resonator delete on a 240, sounded good at idle and reving. Running at 3k would create an undesirable harmonic that gave my friends headaches. By that time I was deaf to that frequency, Harbor freight has some chinesium expanders that work 1 time but you have to take a torch to the pipe to get it to its white hotness.. Always entertaining!

I say add the stock resonator cut about 3 inches before and after. Then just cut slits in the aftermarket pipe so you can insert the old resonator in to the aftermarket pipe. And use clamps to be able to "shrink" the diameter to fit snugly over the resonator. Then either leave it clamped or weld it together. I only say go with the resonator since a rally event you may enter may have noise limits. It's a weird rule but some locations (events) actually enforce the noise ordnance.
Well you have the surplus piping to cut off and widen the diametre of the exhaust that goes into the resonator. I'm sure you can weld the new piping to the resonator.
dynomax bullet mufflers work well for resonators.. straight through, cheap, available in a few different lengths to choose from. Summit or Jegs will have them.

Since both are having different diameters you can weld a small piece together. One end will be the diameter of after market exhaust and the other will be the diameter of the factory exhaust. It works like a convertor / connector. I hope you got the idea.
Yes add resonator, magnaflow's sound good on these cars. You are gonna be spending hours in the car, no need getting fatigued from having to hear the exhaust in a fully stripped rally car

Cut the resonator a couple inches longer than needed then take it to a muffler shop to have the end of the tube expanded to slip inside the rear exhaust. Use some anti sieze on the slip fit joints to aid disassembly.
Take the old resonator to an exhaust shop and get the pipe end expanded so it will fit properly into the tail pipe section, or buy/build a 58 to 63 coupler. You could also weld a sleeve onto the end of the old resonator to fill the gap. Not he best suggestions compared to buying a new resonator, but certainly less expensive.

If you are set on a resonator, magnaflow makes universal ones that you could weld onto the midpipe. Easy to work with and might remove the rasp. Keep up the amazing work!

A resonator will be easier on your ears while your are driving. Almost eliminates the pops and crackels. By the by - I have a Borla Catback on my Explorer. Love Borla products. Great choice.

You could pick up a cheap exhaust flare tool and stretch out the stock mid pipe to match and see if you like the sound. And if you want to use the aftermarket pipe with a different resonator, you could always add that later.

I've always heard the phrase as "good enough for Government work." As a side note, when that phrase was coined, it was considered a compliment because the Government requirements were considered very stringent. Now people take it to mean sub-par quality.

Hey Sarah. A resonator with a couple of v-band quick release clamps. This way you have the option of swapping it back out with minimal work. You will already have the section of the mid pipe that you’ve removed that you can use as the swap piece. We did that on my friends exhaust on his Ram 1500 and it worked well. He wanted to try a couple of different mufflers, and the clamps just saved a bunch of work in the long run.
You can buy exhaust pipe expansion tools, maybe even at a parts store. Or cut the stock resonator to length and have an exhaust shop expand the pipe to fit :)

As a person who installed a cat back on my truck I did it partially because of the raspenus that it would sound like. Your Focus sounds great like it is and I don't see any reason to put all the effort into it just to eliminate the rasp not to mention that it'll just get damaged....it's a rally car for God's sake let the beast breath without a resonator. I took the resonator off of my car and replaced it with an X pipe (2015 Mustang GT)). Combined with the rest of the Roush exhaust system, you couldn't hold a conversation with the person sitting next to you at freeway speeds. I finally broke down and put the resonator back in. While I am sure I lost a couple of horsepower, at least I can hear the stereo. For racing it probably wouldn't make any difference, just wear earplugs under your helmet.

That’s what I tough a flange expander / bending machine.
A lot of parts stores have the expanders as part of their loaner tools. Seems kind of silly to go back to a smaller diameter pipe, though.
It's actually a pipe swager. Fits inside and as you apply pressure it expands the side wall.
No resonator. Sounds fine like it is. Less weight, maybe a tiny amount of hp added. I say delete.👍

Check and see if you can put the smaller pipe inside the bigger one to weld. You can also try compressing the outer pipe, or expanding the inner pipe.

Have fitted a few exhausts using a jack and axle stands. Usually end up with skinned knuckles and grazed arms and elbows.

I switched to the Dremel disc cutting set in the blue box. It comes with a clamp fitting and specific material discs. They don't explode.

Add a Vibrant bottle style resonator, Vibrant 1792! I had one on my Subaru sounds great and takes away that raspy tone. Highly recommend!

Band clamps won't distort the pipes like those saddle clamps. It will make it easier to disassemble and reassemble in the future.
Never cared for raspy exhaust, but I grew up with muscle cars, so I'm just not used to it. Really loving the Focus content.

Use a 2.5" to 2.25" band clamp to connect them together and see if you like the sound better.
