They werent built to last long, each suit he called in was designed for specific singular purpose, as Tony said, each time he thought of possible problem/scenario, he made new one to fix that one, and did it again and again, but never clearly combined the designs, leaving bunch of suits that were being used for problems they werent built to handle. Mark 42 for example, clearly wasnt built to be incredibly defense heavy, but instead mobile one that he could leave behind and call in when trouble arrives, so he gets suit and has chance to do something and removing the need to carry and try and get to suitcase or have someone deliver suitcase into the middle of fight like in the second movie. So yeah, how likely is it that he would have bothered to but bunch of armor on each suit, especially when he made getting into new one much easier, when you have like 50 and can get new one in seconds, there really isnt that much need to try making them massively tanky. Also recall in the first movie, how after his first combat with proper suit, not the cave suit, his suit was full of bullet holes, not dings, holes, meaning the material he used wasnt very good at protecting from that stuff, so him using it for most of his suits isnt that hard to imagine, meaning none of them would be very durable, and the people destroying them were all extra strong and durable themselves

Doubt it, most likely instead of suddenly changing drastically like that, what he most likely did was run tests on dummies before testing on himself, i mean the whole mark 42 was experimental and clearly the first time he even tested its ability to put itself together, considering he was suprised and taken back by the speed at which they were coming, so much so that its clear he had just finished building it and had done any testing of it before jumping straight to putting it on himself

1 thing that annoyed me about iron man 3 is how easily the suits got destroyed
The suits were mostly failed suits…
They werent built to last long, each suit he called in was designed for specific singular purpose, as Tony said, each time he thought of possible problem/scenario, he made new one to fix that one, and did it again and again, but never clearly combined the designs, leaving bunch of suits that were being used for problems they werent built to handle.
