I have that same exact problem. I had no clue what it was. I figured by changing my U-Joints the noise would go away. (Which i changed after watching your videos, took me about 3 hours to do) but now i know its the transfer case. Man you are the best! Going to order my belt online tonight and wait for the video. 👍👍👍👍🙌
Well dang! I’ve got a high mileage 2000 with auto 4x4 that’s been doing this while going strait, any time I’m going up an on-ramp or giving it signal of a heavier throttle while contending highway speeds the 4wd auto engages with this exact symptom. I’ve been chasing components thinking there was an exterior culprit causing the system to think it’s slipping. Now I’m thinking it’s the transfer chain fanning out at higher output rpm’s, giving it less grip on the teeth, skipping a tooth, then sensing that internal slip & engaging itself thinking it was loss of traction… Dude, you’re the man!
Success you and this video are a great help. So a friends mom has an 04 explorer with this exact problem. After disconnecting the front drive shaft hoping it would go away, i am going to drain and check this chain for looseness. Will update.
Wow I think you helped me finally figure my problem out I have a 2004 f150 that makes the same noice only on 4x4 only when turning left or right, and my mechanic has had me change almost everything on it I just about given up on the thing I wonder if changing the chain is something easy enough maybe I can do I’m tired of mechanics just ripping me off 😩😩
you should do a video on the brown wire mod. the mod that cuts the signal to the front transfer case. just look it up. 2004 ford explorer brown wire mod
Hi, I have a very strange situation where only when I slow right down to crawl speed like when stopping at a toll booth I get a very heavy clunking sound and I can feel it through the truck but once I start to move again there is no noise or vibration. It is a 2001 Ford explorer Sport Trac 4x4, do you have any ideas on this problem.
Sounds like what my Jeep does but only does it when I start the car and take off but stop's after a couple of meters but it drive's good been like that since Christmas last year haven't fixed yet can't afford repairs
My FWD 4 cylinder van got stuck in deep sand last month. Trying to get out it made some nasty popping noises. A few weeks later I noticed it makes a single popping noise now sometimes reversing or driving out when parked for a while. it does not make the noise when the van has been driving for a while. What's the best way to diagnose this?
I have a 2003 expedition, and after things warm up, like 5 miles or more, esoecially going up hill, it intermittently makes a buzzing light rattling, then sometimes a light crunching/banging. In 2 wheel drive. Faur weather. The shifting is not slipping or anything similar to a trans problem. So im not sure what it is. Any ideas? Thank you
EUREKA!!!!! I have that same issue with my 2004 Jeep Rubicon w/ 105k !! So the clunking is definitely the same (in 4x4 only) ,but yes it seems to be worse when turning. It has a NP 421 if I'm not mistaken. So this should apply to any t-case with a chain. Or do they all have chains? Great vid! Thx for sharing🙂
Nathan Rohrbough right, chains. My '04 Rubicon only has 105k on the clock but the torquey 4.0 L and the low 4:11 gears are going to find the weak link in the drive train. I guess the chain is designed to be the weakest link. At least I hope that's my problem. But my symptoms are IDENTICAL to the ones in the vid.
I have a similar issue except If i unplug the 4x4 control module it stops and theres no problems at all. I have a 2002 ford explorer v8 4.6 eddy bauer edition. Can anyone tell me if the chain could be the same problem here
Its possible, but from my appearance...it could be anything. First check the Diameter of the tires...not the size! They have to be within 1/4" to be good for the AWD system to work right. Go from there.

does a loose chain cause the explorer to have a slight jerky feel when starting off at regular speed? Will this prevent 4x4 low from operating?

If the rear tires are worn more than the fronts it will do that. Also, if the ABS sensor is broken on a front wheel it will do that.

Mine is doing the same thing an I unplugged the transfer case wire till I get the time to fix it its in 2 wheel drive till then no more noise.

Is there gasket on transfer case or you used gasket maker?

They all have chains. I got most of my noise to go away. But with drive trains with high miles, it almost impossible to get all of it to go away.

That's definitely your chain jumping a tooth in the transfer case. It has a loose chain or really worn sprocket teeth.
