Saving A Cosmo - Making & Joining The Quarter Together Plus Starting The Nose Cone

- Another progressive week on Bardan's L10a.
Stepping further into the deep end with larger and more complex panels -
I got the light bucket, lower and upper quarter panel sections made and joined together then also got more than half the nose cone made.
Using the good Cosmo to reference from has revealed how out of shape this one is and the damage that needs to be rectified before continuing the passenger side.
It's starting to look like a car again with nearly one side of the car remade/roughed out, ready to add more and more detail to each panel.
I'm gaining much more of an understanding of certain shapes by attempting these panels and can't wait to look back in a years' time to see how much I've learned and improved.
As someone who started metalshaping a few years ago I can only applaud you for showing all the pains and struggles there are to it without hiding any part of the process. Keep it up! Great content as always

Thanks mate, im still very average but slowly improving in skill level, I find being fussier as each day goes on really helps you do better work, i like those little moments while struggling and self teaching yourself to do something that it finally starts to make sense and you understand it more,
I absolutely agree. This day and age everyone is so accustomed to everything being instant that they are uninterested in hard work or are so used to seeing 10 years of a build in a 30 second video/TV clip in which they will never understand the actual effort involved.
God's Teeth .... bodyfiller must have been cheap when this beastie was bogged up. Filler 1/2" thick. Looks loke dental plaster. A job for the brave .... i initially thought you'd found repair panels commercially pressed. What a hero making them from scratch! Bravo, three cheers etc. A true Michael Angelo in sheet metal.
Thanks mate. Insane how thick it is on old mazdas. I've lost a 5" cutting disc in an rx3 quarter panel before🤣. I wish there was reproduction panels available, unfortunately the hard way is the only option.
Your skills are amazing. Especially if you have no formal training. In contrast - I hung a picture for my wife tonight. It took just under an hour to get it straight and I made 7 holes in the wall for two nails .

Your channel popped up on my recommended after watching the Yorkshire Car Restoration’s Cosmo project. Just binging all your videos now, amazing panel fabrication skills. And me being from Argentina, have never seen a Cosmo in real life

Once again, 10/10. My only gripe is I wish I could watch more of this lol. This is extremely high skill compared to almost everyone I've worked with in NA, especially since you've said you're self-taught.
There were so many stages in your work where most people would just stop, grind, fill. The fact that you carry on and get it that much closer to 100% makes this much more enjoyable to watch.
Personally, I'd love to watch as you go through the final dressing process of your welds. After fitting the patch, where I struggle most as getting the transition between patches to be seamless, without the little dimples that you pointed out around your quarter's bodyline.

Thanks mate, yeah its way too dangerous with only 1 person, I did end up running the through the wheel myself to really finish it off and it went well, albeit I was sweating bullets thinking I was going to ruin it after days of work making it haha. Hopefully back on the car this week.

Wow, I only just found this project, but this looks amazing so far. The Cosmo is one of my favorite 60s designs, so im really happy to see one being saved and restored. Out of curiosity, evem though this is way ahead, have you considered using one of Mazda's modern colors for this car's paint? I'd imagine Mazda's Soul Red (or Crystal) would look amazing on their classic body...
I actually have no idea for a color ,I am the most indecisive person when it comes to choosing a cars color, it's easier for me if the cars already a color haha.

try wheeling the top area/ Have a look at Bespoke on slightly cross wheeling lightly across the panel rather than length wise it will help with blending the lumps and bumps. Amazingly good job and a huge challenge your killing it dude
Thanks mate yeah I don't trust the panel size in the wheel at all. If I had someone here to help hold it I'd try wheel those blends but no chance I'm risking it solo haha.

@@notevn I personally would be interested in seeing the process of your metal working, im not familiar with some of the terms you use? 🤷♂️ maybe you can do a vid on a panel and explain what your doing ? So that i can understand more. Im a mechanical engineer and have always loved and respected this trade, metal shaping. I wouldnt know where to start. Find it so complicated like art. Heaps of patience- which i dont have haha.

the difference in the front end is early cars had a bolt on lower fascia and the newer ones were welded/brazed on.
I did think that but my one is 3 numbers earlier than the black one which is bolt on. And the green epoxy one is 120 numbers after. So In that theory mine should be bolt on. I did assume it's had a series 2 front put on but there is only factory welds up front. Probably just one that was missed as they are all series 1.

Won't the panels be larger coz your making them overtop the old ones? Never the less your doing a great job l know it's f@*king hard to do👍
Yeah 0.9mm larger overall if overlapped on an opening, but can tighten the openings once old panels are removed out of the way.
amazing progress. do you know, how many hours are you putting into the individual panels?
I do have it all written down but they are all only roughed out at the moment. There is many more hours adding details and finalising.
Does it ever get disheartening knowing once you've made and "finished" one panel that you have to make doubles again?
Also... Would you think back stepping your welds help with lowering the amount of distortion you get? Or just because its such thin material its going to move and cup either way?
Haha not only doubles sometimes 3 of the part if the 3rd one needs it, but atleast it's easier the next time round and you know what you're in for instead of going in blind.
As for the welding , I have no idea, I'm still learning 🤣
I may have missed it, are these series 1 or 2 cars? Enjoying the build, fascinating to see the complexity in the body panels and how you go about creating the shapes.😊

@@notevn If so, I'd guess one of them is either one of the early cars, (preproduction) or a changeover car, that had some parts from the series 2. It's bonkers to see 3 of them in one place! You'll turn into some sort of Cosmo expert by the time you're done with them!
While I like the look of the Cosmo, the wheelbase is too short in my opinion. If this were one of my project cars, i'd cut it in half and weld in another three or four inches of metal to extend the wheelbase.
These are series 1.
the series 2 are longer wheelbase.
@@notevn I wasn't aware there was a series II. Now that i've seen it, it looks much better with the longer wheelbase.
I sort of agree, I like the look of the s2 rear arch being the same thickness mimicking the pillar above it. But I only think it looks good in a model/pictures and side on.
I actually don't like them in person or from any other angles haha. If these weren't so rare I would have left left wheelbase unmodified on mine with the mx5 floorpan and remade the quarters to suit. But kinda defeats the purpose of restoring a series 1 when there was only 343 s1 and like 833 s2 cars. Which are more common
i have a stupid question
i see you place every reproduction panel on top of the car, i guess that would be fine if you making simple patches, but with the whole fender overlaping from more than 2 sides wouldn't that make a new panel like a glove , one size bigger than the oryginal car?
how do you fight that?
Not stupid it gets asked all the time, it's overlapped yes, so will be 0.9mm larger than the original, and to correct this once the original is removed all the edges/openings (door,wheelarch, taillight etc) have to be tightened up a thickness. Which imo is easier to make smaller, than the other way around of making it larger if you were to place the panel on the inside of the other. But 0.9mm larger overall is nothing to fuss about considering just how different all these hand built cars of this era were from the factory. When you are making the entire body from scratch, it all fits eachother.
The only other way would be to get a buck made of the car and even then the bucks are never the same as eachother and would vary way more than overlapping an original car with 0.9mm, people cake their cars in much thicker body filler than that 😅

This black one is all standard and complete, hence why going to the effort of making the replacement panels identical to high detail even including factory flawed design as to keep it looking exactly like factory when restored. The other two Cosmos will have modern running gear and an improved floorpan design for a nicer look ,but still retain identical exterior bodies with as little body filler as possible, a massive difference between just migging on a patch panel and using body filler to blend it all in (something i have zero interest in as it's the easy/bodgy way out)
