    I did that , thanks. Best thing I've fixed my loose fuel line clamp without dropping tank and ready to replace pump when needed. I used a recuperating tool. Dimensions were right on the money. Thanks Dude!

    Being a firefighter we cut the access hole in my YJ at the fire station. We employed the positive pressure ventilation fan and three dry chemical extinguishers. Cut the access panel with a Harbor Freight angle cutter. Cut very carefully not allowing the cut off disk to drop into the abyss below. Everything went fine took only 5 minutes.

    Just finished this up and the measurements were perfect. This will be the second fuel pump that I've had to replace and this is going to save me a ton of time in the future. Really appreciate all your videos.

    I just bought a '93 YJ. Frame rusted, drove it 5 miles, started all day long until the evening.....lol. I gotta drop my tank, put in a new fuel pump, weld up the frame on the rear driverside, and I'm doing this when the tanks out. Very helpful channel. New subscriber here!

    Thanks for the measurements.
    I just cut a "just in case" hole in the floor, it came out perfect using your guidelines.I swapped the pump when I bought the Jeep and still have the old (still good) pump. I'll find a place to stash it and hopefully never use it.

    Stuff a welding blanket over the top of the tank for insurance. Use a jigsaw to cut out the opening. No sparks and cuts like butter through that sheet metal.

      Due to the lip on the body that is at the edge of the tank, there is no room to cram a blanket in there. Especially one that has no body lift. A jigsaw, if not held back at an angle will surely cut right into the tank. There is very little room between the surface of the tank and the tub floor.

    In my last post I forgot to add that I added two pigtails after cutting the three wires. I soldered the pigtails one to the fuel pump wires and the other to the lead-in wires. Then I soldered a set of insulated spade tips. I heat shrunk all solder joints and then heat shrunk the three wires on each pigtail together. I coiled the excess wire around the top of the fuel tank and held in place with a few cable ties. Now I can disconnect the wires and remove the pump with ease.

    awsome,,,,,thanx for posting this, i needed to change my pump, i ended up drilling 4 holes and used tin snips to cut it, the thick channel i cut by drilling a series of holes in a row and bending it till it broke out, i didnt want to remove the tank as mine is crazy rusted, i changed the pump and shes back running and didnt blow up,,,, whoohooo, thanx again for posting this

      I wish you would’ve done a video on that because I’m trying not to remove my tank because it’s so rusty I’m scared I’ll end up breaking the tank straps.

    just did it without gas tank out, no body lift. just be careful and keep your hand steady with the grinder :)

    I DID THAT ON A 1986 JEEP CHEROKEE FOR THE CRANK SHAFT POSITIONONG SENSOR CUT INTO THE DRIVE SHAFT HUMP COULD SEE EVERTHING THEN SEALED BACK WITH SHEET METAL PATCH

      Cherokees are a bit harder than YJs to change that sensor. So I understand why you would do that.

    Access panel cut today using your vid/dimensions. You will definitely cut into the c-channel brace that runs horizontal from side to side near the back of the jeep. I just call it a learning experience. First time using a cutting wheel so a little sloppy but hey, next time I shouldn't have to drop the tank to fix leaking fuel lines😁 THANKS

    I've watched this video before wanted to do but never needed to and ofcourse it was just after i filled the tank😂😂😂 but i got a 2 inch body lift and i have a sheet metal nibbler so no sparks at all so should be a easy job thanks for the measurements it helps more then you know best part is i have the perfect panel peace the floor pan i cut out of the jeep bar in my basemen that my old lady tried to get me to haul off for scrap 😂😂😂😂😂😂

    I did the same thing to my 91 firebird. It was alot easier than dealing with rusty straps and lines.

    Nice!, was thinking about doing this so did a search and boom!...well not literally anyway. Did this mod on my Avalanche a few years back ..that required dropping the driveline to get out.

      I'm doing this mod tomorrow on my 2003 TJ when replacing my pump, and yes the tank will be removed prior to plasma cutting. I retrieved a section of wiring harness off another TJ that has the pump connection, and will connect it to my old pump's harness to make an extension, so that my pump plug will be located behind the panel as well.
      Someone asked me why go to the trouble of doing all this when the tank is easy to drop? I've grown tired of crawling under my Jeep in snow and mud just to work on something that engineers should have avoided by better design.

      I personally think its smart thinking! Why crawl under it again when you can remove a few screws and there it is. I agree the engineers should have done it to begin with. I've pulled mine a couple of times since adding that plate. I had the pump out in less than 10 minutes. You could change the pump on the side of the highway with a full tank of gas if needed. I haven't done that mod to a TJ yet. I assume the dimensions should be really close. If you don't mind, after you make the access plate. Compare the dimensions to see if they are close. I would appreciate it. Oh yea, a couple of pointers in case you dont know. Dont use Airtex pumps. My dads S10 went through 3 of them in a couple of months. He finally bought a Bosch pump like I mentioned to him to begin with, been flawless since. The Jeep pump comes with a short section of hose to join the pump to the sending unit pick up. Don't use it. I've seen use that little hose has pop off the sending unit nipple many times. I get a small piece of fuel hose that is about 3/8" - 1/2" longer and install it. You may have to do little trimming to get it to sit on without binding against the pump and sending unit. Then use the worm style clamps instead of the squeeze style. I have had my Bosch pump installed like that for 5 years and its been perfect. Good luck! Have a great day!

    Thank you sir! Nice modification, I wonder if any military type vehicles had a removable panel. Unless the tank was rusty, the only reason to remove it would be fuel pump related repairs...

    Thanks for the information and great idea while I have my tank out to replace fuel line and vent line even though i never had issue yet with fuel pump this fuel tank is being a pain to get out with the exhaust running between the tank and rear leaf so great idea ..

      Yes the tank was a major pain to drop. Gas tank catches on the driver side, skid plate catches on the passenger side. Would be good to get the exhaust out of the way.

    What if I'm stuck in a old creek bed with 4 feet of snow and don't want to drop the tank? Believe I have a bad ground and want to do this to check pump. How likely are you to really blow yourself up? Lol

    Just cut the hole today... had to replace the pump and dry rotted lines so I dropped the tank. Also did the vent tube insert mod to get more gallons per fill....

    I want to adjust my rear seat all the way back on my 93 yj using the same stock brackets … wanted to know if it’s safe drilling new hole without the tank being in the way????????

      You will have to drop the tank to do that. You really need to install weld plated to reinforce where the seat mounts bolt to the floor. If there was ever an accident the seat brackets will rip out of the floor if they aren't properly bolted in.

    is it possible to put thin ply wood up in there? (did that for my bronco) Dropping the tank is major pain in YJ

      I'm sure you could, I treat mine like a truck so I'd break plywood after a while. It really depends on if the bolts are rusted or not how difficult it is. Make sure the tank is empty helps a lot as well. For me the access plate is more if I needed to change the pump on the side of the road or on the trail. Thank for being part of the channel.

    I wonder using a jigsaw with a high powered fan blowing between the tank and body away from the filler neck, and a little water while cutting would be safe, I have a 3 inch body lift and I could set the depth of the jigsaw to 1 quarter or half inch. If you do not hear back from me you will know how it turned out.

    Are these dimensions the same for the 2000 TJ model 4.0.
    I'd like to do this at the time I need to replace the fuel. pump. (tank removed of course)

      You are welcome. I can't say for sure. But I pretty much doubt it being the same dimensions due to there are lots of differences between the TJ and YJ.

    So I've got a fuel pump question for you. When it's hot out, or the jeep is hot from running from an extended period of time. I used to have to swap the relay out to get the fuel pump to kick on. Now, when it gets hot, like California summer hot, the fuel pump no longer kicks on at all. So here it is in November, it's been sitting for 3 to 4 months and I have not even turned the key in that time. I randomly went out and it being cold out, fuel pump kicked right on and had no issues starting and running. I have a 91 yj. I'm not mechanically versed just learning as I go. I have not replaced the pump. Have any idea what it could be?

      Either relay, bad connection or fuel pump on its way out. When the fuel pump stops working, test the voltage going back to the pump.       It can be done. What I can think of right off is the transfer case would need to be re-clocked and you would need the computer and wiring harness for the transmission. I've never done it so I'm sure I'm missing some other things that would be needed.

    Has anyone ever tried using a nibbler to cut this hole?? Seems that it would eliminate the spark issue.
    I need to do this on my rust trap and I think I can rent a nibbler.

      Thanks!! Glad you enjoy the channel! I haven't tried it. Typically nibblers cut metal a bit thinner than this but if you go slow it may work.

    I don’t have a body lift so I'm sure there's hardly any room between the top of the fuel tank and the body. I was wondering could you widen the inspection hole (left and right) enough to get to the vapor valves? I would need 1-1/2” flat lip all the way around to install Rivnuts. Is it possible to get those plate hole dimensions? It drives me nuts not knowing if I pinching my hoses when I install the fuel tank. After my tank had a split I bought a aftermarket fuel tank. The new tank measured the same but not satisfied with the fit. Couldn’t hardly get the tank straps to connect to the skid plate, I had to go and buy longer bolts. Then when fitting into the frame I had a gape of 2” between the frame mount and the skid plate. If I forced the skid plate/tank assembly up to the frame I noticed the strap bolts were loose, so I tighten them up. Which kind of tells me I’m crushing the tank? I called the tank manufacture and he suggested to buy a new skid plate, so I did, no changes. What’s your take? Thanks

    Everyone does this Chevy trucks etc with tank in- no big deal.. just put a barrier between tank and bed

      I have done this same hack on my Chevy...had the stealer ship charge me $500 for replacement ...I was stuck out of town and had it towed..never again! 95 Chevy has 250k miles ..I have replaced two fuel pumps ...I have cut the SERVICE hole in my 2004 chevy silverado...I will do my 95 jeep ..

    Warning, For anyone changing the fuel pump on a 1995 wrangler,,or a close year to that. The new assembly has a single ground wire tacked to the top of it. And it is NOT connected very well from the factory. I suggest fixing this ground before you install it or you will be taking it back out again very soon. It is junk right from the dealer or auto parts store.

      Yep,I have been trying to post this anywhere I see a video about this years wrangler. My 1995 wrangler quit because of fuel pump ,just a few months after I replaced it. Cost me towing and when I took it out ,that ground was not connected to the base any longer.
      By the time I realized it I had already bought another new pump assembly. And the new one was going to do the same thing in no time. I wiggled the ground wire ,on new pump,,and it fell off!!!
      It is amazing to me how horrible this ground is connected.
      Im not sure what years use this same assembly,,but if you look you cant mis it ,,if you have the same one.

      Only issues I had after intalling the new pump was the little hose that connects the fuel pump to the pickup tube popped off. I replaced it with a slightly longer hose and it been perfect since. I've seen this ground issue on cheaper pumps. I run nothing but Bosch pumps, I didnt have any issues with the ground wire on it. I checked it before I installed it.

      As far as I know the braces are located in the same place. I've never cut one that year so I cant promise that to be true.

    Hello sir, pulled my tank today with your vid instructions. I had to force the tank out and I warped the plastic filler and vent kicked on the the tank. What do you think my chances are of a good seal with hose clamps. ? Btw, goons do your floor cut out mod too so thanks for that.

    Gas gage still 1/4 tank full ,but it's empty.
    Do I take down tank & replacement float.??

      There is a little white plastic bowl in the bottom of the tank. After several years the bowl gets warped. The the float gets at the bottom of the tank it sits on top of that white bowl making the gauge read 1/4 tank. Rip that white bowl out and will be good to go.       No, I cut right along the edge where it touches the floor. I'm not going to cut any structural braces out.

      I've never checked, to be honest. I would guess to say its close, but I can't confirm that. My dad has an 06 TJ and my buddy has a 2000 TJ. Neither of them had had an issue with the fuel pumps so, therefore, havent gotten the opportunity to document it in any way.
      The way I located the cut points from the bottom was using the holes that the gas tank bolts to the tub as reference points. Then transferring those measurements to the Jeep bottom to find the cut lines.
      Get a piece of paper to sketch out the fuel tank, bolt holes included. Take measurements noting the locating the fuel sending unit mount plate in relation to the bolt holes in the tank. Then draw it out on the Jeep floor from the bottom. Once you feel like you have got the location correct. Measure again to be sure. Draw your rectangle that will be your cut lines. From the bottom up, drill holes in each corner. Then from the top play connect the dots and cut it out. Once you get it cut out, loosely mount your tank to check if the sending unit will come out through that hole. If yes, drop the tank again, make your cover plate, drill the pilot holes, use very short screws not to hit the tank. .. put her back together. If you are off a little, no big deal. Take a marker and sketch out where the hole needs to be opened up. Remove the tank completely. Trim the hole where needed. Test fit again if you want. After its the size you want it, make you cover plate as noted above. It is a bit of a headache in the beginning to make it. But it is a huge time saver later down the road! I have pulled the sending unit a couple of times. I can have a pump changed inside 30 minutes .. EASY!

    How often does your fuel pump goes out? In my 93 YJ, I have replaced 3 fuel pumps in the last two years. Only have 2500mi on the jeep. Replaced all electrical modules associated with the fuel system. I am about to replace the wiring harness when I can. Any all all help would be appreciated.

      I've only put 1 in mine and I've had it for many years. It's my daily driver. I used to put 70+ miles a day for my work commute. I only buy Bosch pumps. The lesser cost pumps fail often. I know of someone who put 3 pumps in a year in his. I kept telling him to buy a real pump and not those cheap ones. He finally bought a Bosch, now many years later still running fine.

    Got my YJ tank down today and traced the cutout dimensions onto my deck. As I was cutting, I noticed that the line which is 7-3/4” from the back of the tub will have me cutting approx. 1/2 way into a welded u-shaped deck support, under the deck metal. By doing this, won’t I weaken the deck? I am using the exact same dimensions you provided and used on your YJ

      The factory may have moved that brace. I didnt cut the brace.

    I am wondering if you could tell me why after I changed my fuel pump in a 1995 jeep YJ,,wrangler. That the fuel gauge only goes to 3/4 when full. I even had to change it a 2nd time because the ground came undone,,and put another new one in, And both did same thing with gauge. Only 3/4 when full.
    I wondering if I bought wrong fuel pump and sending unit both times. I thought I have a 20 gallon tank,,but maybe it is the 16 gallon?? Either way,,I told them what jeep I had when getting my parts.

      And BTW it looks very similar to original and fits into tank perfectly. Should I have put my original float on new unit??

      If you have a 20 gallon tank, then Its going to be either the wrong sending unit or the float arm needs adjusting. I have seen new sending units have bent arms and be inaccurate. Hope that helps. Have a great day!

    what year is this yj? Mine is an 87 and I believe the pump is up where the engine is at. Just making sure what U see is right.

      Your 87 is carburated, so yes yours is on the engine. Mine is a 1991 fuel injected, so I have an electric pump in the tank.

      Once I change out the steering parts that needed replacing. I take it to the alignment shop and let them do it. Then I know its correct. My tires are too expensive to chance having excessive tire wear.

    Seven bolts, six lines and a plug. Not a big deal if you had the tank out, replaced the skid plate, spray nined the tank and replaced the hardware.

      Yep, its not bad at all to drop the tank in your driveway. A buddy of mine had to replace his on the side of the highway with a full tank of gas. With the access plate, the pump can now be swapped anywhere in minutes, full tank or not. Have a good day.

      Where I live, we call a (friend) to come get us--OR, we call a tow truck. I lived in Brunswick Georgia in the early ninety's, out there, yeah, I would cut that hole, maybe 🤔. I had friends that would help but no cell phone back then and roads were long.

    Hey man, any idea how to replace the fuel lines that connect to the sending unit? On my YJ they're pinned between the frame and the body.

      Gotta drop the tank and run new ones. Drain all the fuel out to make the tank lighter and easier to handle. How did the lines get pinned between the body and frame to begin with?

      Power Addicts - FixJeeps.com - Jeep, car and motorcycle tips ended up having to loosen the bolts that hold the tub to the frame and jacking it up about half an inch. The fuel tank vent valve lines and the fuel pump lines fed through a rubber block that was held in place between the frame and tub. It was a right pain in the ass.

    So frustrating; I literally took the gas tank and the skid plate out this last weekend to go and replace the fuel pump in the ancient fuel lines up in the crevices and I ended up not doing this mud and putting back the gas tank and gas tank cover only for me to go and start it and see a bunch of gas start leaking from the top of the tank where it’s inaccessible FML I have to now drop the gas tank AGAIN 🤦🏽‍♂️ and I’m going to take that time to cut out this access door mod. If you have to drop your gas tank just cut this fucking door into the truck bed it’s going to save you so much headache

    So I have a 95 YJ, there is a frame piece towards the rear of vehicle, did you cut that as well?

      I didn't have to cut any frame pieces. The hole situates between the body braces. You basically want the hole to be over the fuel pump plate. Don't try cutting it with the tank installed .. sparks and gas fumes make boom. Thanks for checking out the video! Have a great day!

      I measured according to the numbers he gives out and at the bottom, towards the rear, it falls on the body brace half way. Just an FYI I put the Warn skid plate on and it brings it( pump hose) up to just below floor and I have a lift on mine. Also, I am far from being mechanically inclined, but I would recommend putting everything new, ie, hoses clamps etc... to filter and be done with it. I ended up dropping tank 5 times messing around. Live and learn. But this access is awesome!

      @@bizzarrogeorge I have a '95 Yj as well. What modifications to Chuck's dimensions did YOU come up with. If the dimension from the back of the tub hits in the middle of a support rail underneath, did you add a couple of inches to that dimension for cutting clearance? Like say 9-3/4" for the back to the edge of the cut? Thanks.
