Nice, yesterday I went to a fiat/ferrari track day and I rode in my friends fiat, it was awesome! Over taking new ferrari's and leaving them behind was awesome!
Years ago I had a Citroen GSA, air cooled 4 cylinder boxer engine... It had an oil leak just on this point. It had new pistons, rings and cylinders, rebuilt heads... Tried to resurface the block like you, but it was a groove where cylinders were fitted. I tried then abrasives like the ones used in valve seat resurfacing... no success. I loved that car, but the oil leak was going directly to the brake rotors, attached to the gearbox, not to the wheels. I miss that car... :(
did u have to countersink all your inserts?,or is the flycutter blade able to cut thru the top of the steel inserts?.(for any that were not flush with case)..
Just curious...but does it cost extra for a job that requires a custom made tool? In other words, do you factor in the cost of making the tool for the customer's bill?
the "extra shiny" metal on the edge of the cylinder instert bores (?) what is that? inconel? could it perhaps be an idea to weld in some inconel there to get a real good and hard sealing surface?
@dawg1157 - I make custom tools to make my job easier and to do jobs that I would normally have to pass up. It's like going to the store and buying a wrench so you can do a job - with it, you are successful - with out it, you have to call someone else. The tools I make are an investment into my business.

@MrGuvEuroman - The short answer is yes, but the piston to cylinder head clearance is adjusted so the piston does not collide with the head.

@mrjdeee - Yes I did it on my Korg Kaossilator. Cool little tool, I must admit.
@mckinzi1 - I use 1/2-20 or 14x2mm case savers.
@vkorinfsky - I think I have another case coming in this week, I'll try and get video of the process.
@regjoe30 - I go off the case halves, that's where everything else locates.
It would be nice to see how you set up the head on the machine.

john, what's the dimension of the steel inserts for the head studs? by machining each bore you get a nice consistent mounting for the cylinders???

Inconel will not lend itself to welding to magnesium.

I never knew the case took so much abuse as it's such a low compression and revving engine
