When you were cutting the layout sheets, the aluminum sheet looked still damp in some areas 0:57 - 1:14 I believe that sheet wasn't totally dry where the toner didn't stick. I learned a few things here, you gave very good detail information in the comments area with references. Making your own T-track and screws was perfect for this. Saved money, and showed you don't need aluminum tracks. I'm 70, retired mechanical/electronic technician 40 years, I learned a great deal

One quick Tip for you. Put your Hacksaw Blades in Backwards (Teeth pointing rearwards). Works the same as the Japanese Pull-Saws for Wood, you get a cleaner, straighter cut. The Blades will never kink if they snag or jam, and they'll last longer.
It is amazing and genius what one can do to with a bare minimum of tools to create another tool with such precision and utility. Many of us with a complete machine shop can take away the craftsmanship produced here as a lesson in modest ingenuity.

Thank you for your ideas. I already printed on alu, but not further that using printing ink. But it does not resist to water, so I abandonned. It is evident, but you could tell people that they must invert images before paper-printing, first mistake to avoid ! Most drawing softs can do that... What do you use for electro-erosion : fluid, position of the positive pole, timing, still some trials to do !
I use thermal transfer to make circuit boards. Although i use a Muriatic Acid and Hydrogen Peroxide bath with a fish tank air pump and stones to agiate the liquid with lots of bubbles. I would not recommend that mixture for aluminium though. The liquid gets really hot. It might work alright but keep a very close watch on it. I would however recommend that you cut the aluminium closer to its finished size before you try the transfer. All that extra aluminum acts as a heat sink and makes transfering more difficult. Glossy photo paper works best. The lightest (thinnest) is what i go for. Glossy Presentation paper works great as well and its about 1/4 the price of Photo paper. Also, printer choice is very important. A printer that let's you adjust toner density is important. I've had good luck with Canon laser printers.
