  • In this video i show how i cut and weld two Kawasaki Z1 900 cylinder heads into one Super Six head, showing some of the techniques and equipment i use. The vapour blasting was carried out at RD Cox & Son Reading. This cylinder head will be for my new 1522cc Super Six engine, my first Super Six engine was 1396cc.

    He is absolutely the best fabricator/builder/engineer/mechanic I have ever seen. No one just starts cutting up cams/blocks/heads and says this will work. Freaking incredible!

    Again, seemingly effortless, except a dollop of elbow grease, a hacksaw, a file and some machine cranking. And like that we have a complete extended cylinderhead with cover, completely straight and level. Looking like it came out of the Kawasaki foundries. I am astounded and awestruck Mr. Millyard, you are an absolute legend. Looking forward to the next chapter :)

    I restore old motorcycles and have all the equipment that Mr Millyard has. And yet I haven’t done anything close to what he’s done simply because I lack the imagination and confidence that he has. Hats off to a very, very talented and creative engineer. Joe

    Two things that tickled me in this. One, when he says "It's perfectly flat....that's a relief"....and, that telephone. It's the ONLY possible one that would fit in this genius's house!!!

    Every on else buys a BBQ to cook steaks, burgers and sausages. Allen uses his to cook cylinder heads and engine blocks.

    You need certain tools, but it's not really about the tools.
    It's all about the man using the tools, his skill and his knowledge.
    I'm just a woodworker so I don't know much about this kind of work, but I find it immensely impressive what he does.

      Actually, I was surprised he didn't use the mill for this. Stick a few sheets of foil to the face and when the mill rips it away it's time to stop. Just the thickness of the foil left to file.

    Those 24 screws for the camshaft mandrels took forever, the rest was done in a coffee break while hanging out laundry to dry at the same time... Outstanding as always!

    There is no way in this lifetime that I will be able to cut that straightly with a hacksaw! And that is not even the most technical part of this build, it’s not like there are instructions from the factory on how to do this. Much respect to you and the skills you’ve developed, Mr. Millyard!

    When I was an apprentice in the 80s an early training job was to cut and file a cube from mild steel, accurately, by hand. I think was was 50mm. If you think what Allen does is not such a big deal, try doing that to within say 5/100th of a millimetre or even a1/10th. Once you can do it with repeat accuracy then I'm sure you'll appreciate this man's huge skill and patience. What does with what he has is amazing. A natural engineer, with I assume a whole careers worth of experience. A joy to watch.

    I'm just back from two weeks out in the bush and I spent the whole time wondering if Allen would have new videos up when I got back. What a great series and what a great traditional engineer. I have never felt a desire to leave Australia, but I would seriously contemplate going to England to meet this bloke and see him in action. Just brilliant.

      I've just found this channel and feel the same. My gut instinct goes full Dunning-Kruger and wants to scream "That'll never work... He doesn't know what he's doing... What a bodge!". And then I think about it for a bit and all becomes clear. The results of course speak for themselves.

    I agree, hand machining is so much more ergonomic.
    I could spend days in the workshop making things, and often did when building specials for people.
    a shame I lost all my things when I moved back to france.
    it's a joy watching you work, Allen, and allways with ahandy biscuit or cake recipe to boot, wonderful!

    Simply unbelievable, cutting two cylinder heads with a hand hacksaw, welding them together, drive shaft, ignition point, carburetor synchronization and a thousand other things. Accomplished a masterpiece in a "simple" workshop. Allen, you are a genius.

    Obviously you need a milling machine to do this easily, something I now regret that I didn’t buy years ago. He makes this look easy and I must agree that sanding metal is strangely calming and satisfying. Can’t wait for the next one.

    A master craftsman makes everything seem so easy. That is exactly what I just saw in this video. A Master. It blew my mind watching you take a simple hack saw to convert two Kaw Z1 motors into one beautiful 6 cylinder motor. I can't even cut a 1/2inch pipe straight, let alone a full motor block. You've taken your mechanical craft and merged it into an artistic form where Museum's are honored and want to display your work. And what a wonderful life it is when there always seems to be fresh baked cookies or cupcakes in the kitchen.
    PS: Watching you Tig weld the parts together I'm surprised to see you use flat butt joints instead of groove or "V" joints. I can understand not being able to construct "V" joint in the complex side and fin sections, but wouldn't it give you far more durability building the "V" joints in the Top and Bottom surfaces? Just wondering if it makes a difference in such a high stress condition as your 9,000rpm revving Kaw surely produces.

    I find it amazing how it seems to be sufficient to only weld around the perimeter of the joints, without actually joining the entire surfaces of the separate parts
