  • Replacing a Clutch and DMF on a 2002 Peugeot 406 2.0 HDi 110.
    With 406 HDi's the main difference in the 90 and 110 is the DMF (Dual Mass Flywheel) there is also the BE gearboxes mated to the 90, and the ML gearbox with the reverse up to the left of first fitted to the 110.
    The car seems to have been driving with its original clutch and DMF, ive had it since 88,000 miles and the DMF has on some occasions made the odd noise, but more recently after some towing the car started to make a high pitched squealing noise the release bearing started to fail and the clutch was slipping. The car kept going but then one day the clutch pedal jammed and would not press down. 149,000 miles on a clutch is not bad. There isnt a huge difference in price between a DMF and conversion kit to a solid flywheel so a DMF was refitted.
    It should be the same process on 90bhp 406's but possibly they should be a bit cheaper to get the parts for and the push type cluch would be easier to release.
    Im not sure weather id call this an easy DIY job, i did it over the weekend. The lift and transmission jack makes it a lot easier.
    This should apply to 406 coupes aswell fitted with the 2.2 HDi, most other cars in the PSA range with the 2.0 engine or older XUD are most likely similar to this.

    One of the last of a generation of cars built to last, modern cars are built to fail and cost owners dear. I've had my 406 for 7 years and have been tempted to buy newer but when i read the diagnostic horrors of later cars I shudder and think myself lucky to have a simple older car that drives superbly even after 145,000 miles, though I'm dreading the bill for a new clutch which will no doubt come pretty soon as its still on its original clutch. Great video..!

      Ive got a 407 in at the moment, cheap at £900 it does have a fair amount of niggly issues which videos will be coming out for. The owners club now has catalogued most items and like the 406 they are not beyond the realms of most DIYers but at the same time some jobs take more time for no good reason. Had to drop the fuel tank to access the rear ABS sensor connectors, the hassle of fixing broken heater flaps. The 406 was just a great all round car.

    Excellent video! No wonder it's expensive to get it replaced; half the car has to be disassembled just to get ACCESS to the clutch. changing the clutch itself is not a big deal but getting there and putting it back together properly ^^ :)

      Its a fair bit of work, but not bad for a front wheel drive car, most require a similar amount of work to get to the gearbox.

    Thanks a million for the video as I was on the verge of buying a 406 but now I don't think I'll bother. I've changed numerous clutches over the years including the clutch on a friend's Renault 21 which was relatively easy when compared with this heap of junk. OK the 21 needed levers to spring the A frames down whilst the drive shafts were pulled but the rest was as easy as on a car with a north-south engine. The passenger side inner wing had got a hollow bulge pressed into it and this allowed the gearbox to be pulled back and rotated through 90 degrees. The box could then be picked up and lifted out.
    The Rover 800 with the VM engine is easier to work on than a Peugeot as swapping the water pump is a 15 minute job, and NOT a cam-belt job. There is no cam-belt either as the cam is driven by gears and there is no DMF. The gearbox can also be pulled out from the top.
    With all this so called "progress" I prefer retro cars which very seldom go wrong although I have rebuilt a few noisy gearboxes which used to sound like there was a man with a buzz saw on the back seat. My Vauxhall Victor box was hard to dismantle owing to the cases being tightly plugged together but this is far better than having transmissions that fall apart on the road (f'rinstance a well to do funeral director has had his £50.000 shiny black German car, spew all its cogs out over the road, not once but TWICE!) Twice in less than two years from new. I know that the gears can be changed with paddles on the steering wheel so I suspect that it has a dual-clutch semi-auto Formula One style of transmission. Unfortunately this type of stuff needs a Formula One pit crew to maintain it! Allegedly the man was extremely bitter about his bad purchase and said "Fifty thousand pounds-worth of crap, that's what I've bought, fifty thousand pounds-worth of crap!"

      If the thought of the DMF bothers you just get a HDi 90 or one of the XUD ones, I've just got used to working on 406s this clutch doesn't seem too bad, there are easier and worse ones to do, but change a clutch and DMF on one of these and it will do the life of the car. water pump access isn't really an issue since a good gates pump will last as long as the timing belt and the both get done at the same time.
      But yes the older stuff definatley has advantages from a maintenance perspective, dodgy carbs and points aside fuel injection is a big plus on an older car. Its why i have 5 305's about the place older motors is an obsession of mine.
      I like the 406 it was in my opinion the last decent Peugeot good strong proven mechanical. To drive its the main reason i stick with it, very comfortable yet still involving to drive, modern cars with their firm suspension and electric steering just dont do it for me.

      Its a bit involved but thankfully no real headaches to speak of with this job, i have had the subframe nut issue on a few 406es that ive stripped for parts in the past that can be tricky to sort.
      It should be a fairly similar job for a 307

      They are just standard single use items, cant mind what material or brand. It just saves getting my hands plastered in oil, which is handy when going to the inside of the car take them off and it doesnt leave any oily mess inside

      +peugeotCitroen2CV I use gloves by myself for the same reason. Only issue is - they tear apart easily. I saw special gloves for a job, just wondering are they really worth the money.

      +SPQR yes these ones here are just ones my uncle uses on the farm for mushrooms, oil seems to break them apart, the ones in the motor factors seem to be more resistant to breaking apart

    Love this video, we are using this as our only guide to replacing the clutch, still find the whole idea of a pull clutch that clicks into place a bit strange. So good you explained that as we were clueless, as we just got the gearbox off and I was thinking how do I reassemble this ?, does the thrust bearing somehow to stay on the clutch plate when you assemble it. Any cheers, tomorrow night and friday night I put the thing back together.

      Best of luck with the repair, yes it took a bit of time to try and understand how that bearing went back on its a slight oddity and something to understand before putting it back together

      I put the gearbox on, pushed the Arm connected to the thrust bearing hard to the right so the thrust bearing clicked into the clutch plate, and tested the clutch by pressing the clutch pedal. Also I can see with a that it is in position with a torch. All good.
      I’ve reassembled the car the testing again and pressed the clutch a few times and POP !!!
      The trust bearing is popping off the clutch plate.
      Any thoughts ???
      To be honest I don’t think I can face taking it apart again.

      I thought I would make the effort and come back and answer my own question in case anyone else googles for it, this issue nearly scrapped my car and caused the clutch mechanism to rip the trust bearing out the clutch plate. And the issue was so simple and cost about 5p to fix. ( but was hard to diagnose ) . When we got the gear box out a second time we noticed that when we tried out the trust bearing on the gear box spine it was sticky, in fact the closer the trust bearing was pushed towards the gear box the tougher it was. We cleaned the sleeve that the trust bearing slides up and down on covered it in copper slip, put the gear box back on, problem gone. Car saved.

    Hi there! Nice video with a lot of information and nice focused shots. Thumbs up! Thanks for the effort!
    I would like to ask you something regarding my Peugeot 407 with 1.6 hdi (110 FAP) engine, as I see that you've had a lot to do with french cars. When I release the clutch on first gear I hear some kind of short squeeky sound at position of about 50%. I can also feel some strange "vibration" on the clutch pedal itself. It doesn't happen every time (maybe 1 out of 20), but mostly when starting uphill. The car has 135k km and the clutch is still engaging ok. Its not perfekt but deffinetly far from slipping.
    What could cause that noise? The clutch release bering maybe?
    I would also have one more question. When I turn off the engine (and sometimes when I start it), there is also a shoort squeeky noise similar to belt squeek, bus somehow I dont hear it coming from the belts. I've heard it on other cars, so I gues its common. Do you have an idea what that could be?

      Its either a release bearing or dual mass flywheel, either one will require the gearbox to come out to inspect further. I am not 100% sure if the 1.6s got a dual mass flywheel
      It is an engine i have not been drawn towards and only do occasional servicing for friends with them, they were prone to turbo failure compared with the old 2.0 and i got stung one time buying a 307 with that engine. I think now they are ok if maintained frequenlty with the correct oil.
      Regarding the squeaky noise, if you hear it happening try spraying some wd40 or silicone spray around the belt area, if the noise goes away then it may be worth replacing the belt or inspecting the pulleys.

    24:20 - What if release fork has "clicked back" while driving and pedal went to the bottom? I can't change the gear now and pedal is stopping at 2/3 way (then it's hard). I've checked gearbox and saw that it's like at 24:20 now (I can pull it in and back using finger). Do you think it's a good idea to pull it/pry back like you did and it will work or I need to replace the clutch?

      Not too sure about the Petrol V6, only had a couple in Automatic flavour, would have loved a manual that engine really sings as it should with a manual. Dont know though if the manual versions used a DMF, i would have thought no but you might need to ask on the owners club to find out what it uses.
      Motor factors will be able to look up the part numbers to suit the car itself.

    The great channel. The best master ever I saw. I ave own my P 406 1.8 more than 3 year and unfortunately almost everything was changed and replaced to new ones at this car. This is great car but the qulity of part - worsest ever!!!!!! Really want to sell the car asap and buy something new. Anyway thatnks for your videos it was hepl a lot of time to me to make replacments of parts.

      +Lokky55 Thanks for the comment, strange that i think the 406 is a fairly durable car, front droplinks are the only real issue. Anything else has been age related, same problems would affect any other car of a similar age. I Cant really complain about the quality of the 406 to be honest, cant really speak much for the petrol engines but the HDi's and older XUD's are very reliable.

      1)steering rack 2) radiator 3) All wheel bearings 4) antenna 5) driver seat (welded) 6) ignition coil 7) fuel pump 8) front lamps (because old were bad to see the road) 9) brake disks 10) 2 sensors 11) silencer (2 parts) 12) cables transmission (repaired) 13) back brake support kit used 14) crankshaft oil seal (3 parts) 15) ABS sensor 16) ABS disk (1 part) 17) of course - clutch complect! This is only what I remember. More over worsest clerencу 130 mm - not for russian roads - I replaced bumper with unfog lamps twice!.And a lot of small things + all consumables (2 times). Total proce around 2500 $ maybe more only for 3 years that I own this car. This is unacceptable really. I hate this french concern and of course never buy somethig from PSA or Citroen

      +peugeotCitroen2CV I agree with u 100%. Since I have my peugeot 406 1.8 1999 I begun changing old rusted bad parts but my Peugeot never let me down on the road. Everybody says it is old and I should sell it but to tell u the truth I m in love with my Peugeot 406. It is very stable on the road and I love driving it. I can not get rid of this baby and I think I will never do it.

    I have a Citroen C4 140 hp 2007 and the previous owner had the clutch fixed/replaced I believe a few years before I bought it in 2015. Was the gearbox oil changed as well?

    Hi...need your help! I have a PUG 3008 from 2011 with 65000km. When I press the clutch pedal and then depress to start moving I can hear like metal scraping from the clutch area. You only hear it when the clutch "bites" and the car starts moving...everything is normal if I fully depress the clutch. The car pulls normally and you can shift gear normally without any problems.
    Do you think its only a matter of changing the clutch, or clutch and DMF?
    In Peugeot oficial dealer 1600€ for clutch and DMF replacement.
    Please help. Thanks.

      I have never worked on a 3008, but from your description it could be the DMF or the release bearing. As your car is now 5 years old and well out of its warranty period avoid going near the Peugeot dealer for such repairs they are just too expensive, find a good independent​ mechanics if you must go somewhere. I am not sure what is involved in doing the clutch on a 3008 but most transverse front wheel drive setups are similar to this.

      Hi...thank you very much for your help. Well I already consulted Peugeot and an independent mechanic both gave me a price for replacing clutch kit and DMF flywheel around 1.600€. The problem is that its hard to find someone who disassembles the clutch and sees really what its needed to repair or change. I am still trying to get a different mechanic or else I have to go with Peugeot ate least its safer.
      Just one more questions...If I dont repair what is the worst it can happen? Clutch pedal to the floor? Damage to other parts?

      I drove this 406 on until the release bearing started squealing, and because at the time i was in Uni i drove on for a while more, in the end the release bearing seized and the pedal stopped working. Other parts, apart from the bearing grinding itself into a fine dust in the bell housing area i didnt have anything else to change.

    13:47 Clutch was work in that position when "clutch fork" is out of position, or already didnt work on your 406? My slave cyclinder have broken, and clutch fork in same position as on yours... I'm think its because of some problems with bearing.

    Have also a 406 2.2 HDI. And a friend changed for me only the clutch disc, because it was very very used. The surface was flat/smooth. And the simmerring was changed because i lost much oil when accelerating the car. But next year i will change and put a new clutch kit with DMF or better a simple mass flywheel? I read that the simple resist more. And What do you think better change also the clutch? I have 248.000 km with this car and bought it 4 months ago from an old man. I love this car thats why i bought it. Greetings from România

      I went back to a dual mass flywheel as i felt it kept the car nice and smooth, having said that ive heard of 406 owners who have done the solid flywheel conversion and it has worked well.
      The 2.2 HDi is a good engine, they can be bought cheap because the particulate filter clogs up, that can be cleaned out, a solid flywheel conversion is good in the 2.2 especially if you remap it to the 180bhp map.

      Hi,
      I think the boxer 90bhp is a single mass flywheel. The 406 90 was a single mass only the 110 got a dual mass.
      One way to be 100% sure is register yourself on peugeot servicebox
      public.servicebox.peugeot.com
      make up a business name/details the dealers here dont mind as it saves them time when you go in for parts.
      Use your vin number and it will give the vehicle characteristics
      The job itself should be similar on a boxer, although be prepared for the odd difference in component locations such as air filter box, battery location or shape of the subframe. This video should give a good outline of the job you will do.

      Thanks, i only do these videos when i get the car to fix, mostly they are friends and relatives cars. I haven't done a TU3 but i have a video for the cambelt and water pump on a TU1 in a 106. Its an 8v single cam engine it should apply to most TU engines apart from twin cam ones, even still it should give an idea of whats involved the twin cam engines just take a bit more care to lock correctly before removing the belt

    recently did this job on a 2004 307 2.0 hdi (110), all looks mostly the same, had to drop the subframe to get the gearbox out etc, found the turbo a pain to get at also converted to a solid flywheel find the bite point a tad harsh now though
    wish i had all the funky gear to help me though, 2 trolley jacks and axle stands were my friends lol

      Did you need to remove the turbo? Funny ive never had any turbo problems with any 2.0 HDi's mainly because in standard form they are quite unstressed. The subframe definatley seems to make it a lot easier, ive heard some people mention just loosening the bolts but its very fiddly i just rather remove a part if it means better access.
      Ah 2 jacks and axle stands do most of the time, i only go the lend of this lift, it was just the effort required to do the 106 clutch that made me keen to use the lift

      While stripping down to get the gearbox out, i found more oil than expected in the turbo to cooler pipe, so had to check if there was anything failing in the turbo

      There usually is a bit of oil inside the pipework, but it shouldn't be excessive, did you need to do anything to the turbo?

    Thank's for uploading, I will be fitting a clutch on my 406 hdi 90 soon. Is there any way I can just move the gearbox 'to the side' so i can remove and replace the clutch? or do I need to completely remove the gearbox. thanks.

      Ive heard the gearbox can be slid to the side on the older gearboxes, it just made more sense to remove the box completley on this car as access was improved substantially.

      On the 90 bhp there is no DMF and the church job is much easier and I believe that you don't need to remove the gearbox completely

      @@Fiesta18d Unfortunately it is not something i ever videoed on the 406, if you take a look at recent videos i have one of the dashboard coming out of a berlingo, in that video the clutch master cylinder is removed. The 406 is not too different from that. Disconnect the pipes going to it, unclip it from the clutch pedal and then rotate the cylinder to release it from the bulkhead.

      It is an option, but the filler hole is placed at the right height to ensure the correct oil level inside the gearbox, filling from the breather pipe opens the possibility of overfilling the gearbox. It might be possible to find out the gearbox capacity but there is still a chance it could be wrong. If overfilled it may cause issues with oil seals leaking.

      @@peugeotCitroen2CV thanks for inform. At the moment Im replacing clutch on my 2.2 hdi 607. Need drive axles install, new struts. I watched your video how to so hope I didnt mess. But weird thing I cannot tighten the axle to hub. No matter what gear in the axles spinning. Any ideas?

      @@jdmcars-lt6499 Cant tighten the driveshaft nut? Stick a screwdriver into the slots on the disk which will stop it against the calliper allowing for the nut to be tightened.

      What is this cradle part? The subframe?
      The 90 is much handier in that regard, good simple solid flywheel

    I hawe how the problem with DMF on my Peugeot 406 2.0.2003 110HP, but i will ask you can i change the DMF with the classic and fixed? i will lose the comfort by fowrarding, but i get another problems becouse i dont change the DMF WITH DMF?

      You can refit another DMF, or buy a solid conversion kit. There are advantages and disadvantages with each setup but i chose to fit another DMF.

    Is it easier to replace it at Peugeot 307 .2.0 hdi 79 kw ? Is it the same Dmf ?

      The 90bhp 406 used a solid flywheel, whereas the 110 406 used a dual mass. I am not sure if the 90bhp 307 has a solid mass flywheel or not. The actual difficulty of the job is no worse for a dual mass it is just the added cost of the dual mass flywheel that is unpleasant.

    I will recently proceed to replace my Saschs complete kit and TRW main pump.
    I would like to know the tightening loads of the bimetal and clutch bolts.
    I will also change the valvoline of the gearbox, for valvolina original peugeot.
    I've heard people say that they did not advise the exchange of valvoline that afterwards the box can be noisy.
    And I have also seen people who when changing the clutch, when making clutch points of the impression it vibrates a bit. What is the reason?

      Hi the flywheel bolts are tightened at 21:57 in the video, at 50Nm.
      The pressure plate bolts are looked at 23:29 and are tightened to 20Nm
      I used a haynes manual which has all the important torque figures.
      I assume when you mention valvoline you mean gearbox oil.
      Just make sure its the correct oil for the gearbox, im not sure if the stuff the peugoet dealers sell is better than any other oil just ensure what you get is the correct grade and is compatible with the box.
      I am not sure about this vibration question, possibly if the old dual mass flywheel is kept and it has went bad then there may be a vibration even with a new clutch.
      Hope this helps, feel free to ask any other questions. I am by no means an expert, i just changed the clutch on this 406 which was my own car and it still works.

      +SzwarcuKX5 When it had the bad flywheel i was usually able to drive it so that it wouldnt vibrate but it really became noticeable when trying to give it a bootful of throttle for overtaking the juddering was most noticeable. Under normal driving the vibrations were not too bad
      Now though there is no juddering clutch slip under acceleration

      I have strong vibrations when 750-900rpm and 1100-1700rpm I dunno why actually. I changed engine mounts but it helped just a little.

      +SzwarcuKX5 I could never have called the vibration or juddering strong, certainly never affected the car while idling even when it got really bad and the clutch did not work.
      Is your car a 110 aswell? Has the clutch been changed, and is it showing any other problems, any exhaust leaks, is the engine itself running ok or perhaps running lumpily sometimes injector problems can introduce unusual vibrations.

      -30*C 3 turns and it's off (if you are curious, watch my vid on my channel). Working like a charm. Idle is always stable 750RPM. Injector correction is low, so they are in really good condition I guess. Clutch doesn't slide at all, but DMF is rattling a little bit when on neutral, pushing clutch to the floor, and suddenly rattle is gone.

      +SzwarcuKX5 From the video it sounds ok, the rattle in neutral, gone when the clutch is in sounds like the release bearing all of which are in there to be done when changing the clutch.

    Good afternoon, my friend, I would like to ask a question.
    I already changed my clutch, and by removing the plastic tube that goes through the engine crankcase that connects between the turbocharger and the intercooler, it had some oil inside.
    Telling it was never removed during 189,200Km and 19 years, will this situation be normal?

      +redmikekite Hi, no the 90 does not have a DMF it is a solid flywheel, flywheels do not typically give much bother on them so you will probably just get away with the clutch kit, should save £200

      +Peter Martin The clutch and DMF cost me £280, that was a bit of a special offer, normally the LUK kit costs £350. The oil was about £20, seals for the driveshaft about £15.
      As for how much it would cost in labour, this took me over the weekend to do, i was working during the day so only really got to work on the car in the evenings of friday, saturday, and sunday. About 10 hours in total over that period, setting up the camera takes the most time when im doing something like this.
      Im not a mechanic by trade so im not sure exactly on the cost, but A few mechanics i rang up were looking about £150 ish in labour to do this job. Obviously that may differ around the UK, especially if it was a main dealer.

      At the time i made this video i didnt have my own lift this was in a cousins shed, its possible on the ground but a tad too cramped. Still shouldnt be too expensive a job at independent mechanics rates

    My 406 HDi is the worst car I have ever owned and I'm a "Senior". You must have a LOT of patience but mine got used-up long ago. These Peugeots are terrible cars as a water-pump job which would be ten minutes on a proper car, involves axle stands, wheels off and burrowing-in through the wheel arch as its a cam belt job! I can guarantee that even with a new clutch my 406 won't spin its wheels as it has always had very poor tractive effort and there is absolutely no way that its making 110 HP. Possibilities are endless on these unfortunately as ECU, turbo, rusted stuck open wastegate, third piston problem are just the tip of the iceberg in the fault department and the EGR can clog things up.

      Not really i just maintain this car, it has the odd fault but nothing unexpected from a car as it passes the 10 year mark. I've had mine for 7 years, and i know a few other people with them driving with over 250,000 miles with no issues, taxi drivers still drive them here. They are a relatively simple car by modern standards. I personally find the 406 a doddle to work on, parts are cheap, and owners clubs have a wealth of helpful members with good knowledge.
      One of the main things I like its a nice comfortable car to drive. In 110bhp guise, I have found it to have adequate power it can spin the wheels if that is a requirement but then again so could most cars if you release the clutch quickly. It's a modest power output for a 2.0 litre but it's partially why these engines don't really have turbo problems to the same extent other diesel would.
      The water pump is done at the same time as the timing belt, generally not really a huge job a lot less involved than some other cars, yes one needs to work through the wheel arch but it's a front wheel drive car, an inevitable consequence of the transverse engine layout.
      The other issues mentioned can happen any car as it gets older at least with a 406 the PP2000 machines are easy to find to diagnose electrical issues.
