Rotary Dumper Crushes Coal Car - Caught on Camera

  • With new designs and customized models, it's not uncommon to find bugs and issues along the way. In this case, we found one! The IR detectors did not sense the coal car, which was incorrectly positioned prior to the dump (my fault). Thanks to Grayson, a new version of the software controlling the dumper has been installed and this will no longer happen. And thankfully, no major damage was done to the coal car or to the rotary dumper.

    This is great! I worked unoading coal with a rotary. The real one also uses sensors and logic to make sure this doesn't happen, but i assure you, it does. I had to clean up a few messes from the logic getting confused or dirty sensors causing issues.

    So I'm guessing a kill switch or E stop will be an addition to revision 3 firmware?
    Funny story about finding software glitches... we set a 1000hp 4160V motor controller on fire we were designing once, when we discovered we didn't have a 'latch' for the main contactor in the software while the unit was running. Once we started putting the unit under load, the system saw the bus voltage drop which was normal, but instead of staying in, it reverted back to the precharging mode thinking it wasn't fully charged anymore. with a 6200V DC bus, your contactor options are limited so we used an AC vacuum contactor... for those of you with electrical knowledge, I'll remind you that you cannot break a DC circuit with an AC device... so when it tried to open the circuit that was under full load, it opened the contacts, but the DC jumped the gap, kicking off a ton of x-Rays, and heat, and in a few seconds time, turned the metal and ceramic vacuum containment bottles red hot. The plastic didn't like that and so it caught fire. Extra bonus the unit is air cooled. so it's sucking 15,000 CFM of cooling air, and now smoke through it, filling the lab area with beautiful white smoke. This catches the attention of building manager, and he comes running in with a 20 pound dry chemical fire extinguisher... 3 engineers tackle him before he squeezes the trigger, which would have destroyed 3 years and about $90,000 worth of equipment! Once the main power was shut off, which it was seconds after this was recognized, the heat went away, and everything settled down.
    Funny how one little glitch can cause so much havoc.
    For reference, you NEVER want to shoot dry chemical at any electrical equipment that's on fire unless there's a life safety issue involved. Use CO2, Nitrogen, or Halon (the best actually, but expensive). Dry chemical will absolutely destroy anything electrical once the slightest amount of moisture gets to the powder sitting in the equipment. You may as well throw it out at that point. That's why computer rooms, and other sensitive electronics have Halon flood, or N2/CO2 systems. It puts the fire out, but doesn't destroy everything else in the room with it.

    That is a realistic accident. We have actually been called to pull a car that was caught by the rotary mechanism. Wish I could have taken a picture but on Power Plant property we were being watched very closely.

      @@jwalker7567 It would be similar to taking a soda can and holding each end and twisting. We moved the car off to the side and it was later scrapped onsite.

    The prototypes have wrought similar damage on hopper cars, and even locomotives that were incorrectly coupled to non-rotating couplers, the result being they were spun right off the rails.

    As an engineer that delivers to a plant with a rotary dumper, you should have left all that coal where it landed. The insides of a shed like that is black with dust and spilled coal. Sweet model though. Good work

    Josh Sorry that you had an accident at the Dumper. I think that the Crew of that train that was on that shift that day should get 30 days off Pending an Investigation. Well that is what the Real NS would probably do to the poor crew......... But as we say stuff happens...... :)

    Josh, I can relate, back in the late 80s early 90s at the Ohio State Fairgrounds large NMRA Division 6 layout a buddy of mine had 80-90 unit train of Wisconsin Electric high side gondolas and was running live loads and helpers. Now remember this was prior to DCC with just powered blocks. The layout would support 2-3 long trains in each direction on the doubletrack. The dispatcher accidently killed power to a block that the head end power had gone through and forgot about the helpers, well it pulled the entire train over on its side spilling coal everywhere on both mains, during the State fair none the less. We must have looked like real professionals out there with a shop vac cleaning up coal and rerailing a unit train. LOL

    At least there was no major or unrepairable damage to either piece of equipment. Have given any thought to using a basic sound decoder and using real rotary dumper, just coal pouring sounds or even industrial warning sirens?

      Great idea. Since this is a on going engineering project, we (obviously) have a few things a bit up the list from that, ... but at least it is now on the list! 🥴

      The software at first just sensed the car going by but if, as I did, go by and bounce back out it wasn't programed for that because we never considered that possibility. Now it senses clear or in position before the rotating motor is allowed to start it turning. Live and learn. Live and learn!

    Love the working dumper. Have you guys considered a "kickback trestle" after the dumper? That would remove the need to pull the empty cars back though the rotary dumper, and should streamline unloading trains. They existed to fulfill the same issue on the prototype that you guys have in your layout, not enough space for unloaded cars directly after the dumper.

    I hope your RR is investigating the engineering failure that led to this disaster. Hopefully, no scale people were injured in the mishap. As my uncle used to tell my (Purdue-educated) father "They oughtta fire half the engineers and send the rest back to Purdue! At least your cleanup was much easier than the prototype effort.
    Seriously, nice video, and nice job on the dumper scene and mechanism. What does the IR scanner detect when determining that a car is present in the dumper? Does a car in the dumper present a different heat signature than when the dumper is empty?

      The I.R. sensor only senses if a beam is interrupted. Originally it just looked to be blocked and then clear. The new program now won't allow any rotation if the sensor is blocked at all. Much better because really light cars might bounce back out partially, which I believe is what happened.

    Please! Can you explain how you do your photography? I have been into model railroading for more time than I care to admit but watching your channel I sometimes have a very hard time figuring out is it the prototype or is it model railroading as your images look so real, so close to the real thing.

      Everything is filmed with my Iphone 10. I like filming with a phone, because it allows you to get close to (model) ground level, which makes the shots looks more realistic!

    Sorry to hear about the misfortune of what happened. Out of curiosity, what change does the new program put in place? Is there a way to set a force limit on the dumper similar to how a garage door operates, so that it returns to 0 position should it encounter an unexpected force, be it a car not fully in the dumper, a misplaced finger while it is running, a pet, or coal jammed in the gear set? Additionally, what about an emergency stop button on the fascia that aborts the process and shuts down the dumper for a set timeout, call it 2 - 5 minutes, gives crew time to remove and reset car if need be, and sweep up. Recess the button in the fascia so there aren't accidental stoppages. Keep up the excellent work on both the layout and your video content!
    I am a big fan, your layout is amazing, museum quality. Do you have a track plan drawing? I'd love to see the whole layout!

      The updated program monitors the IR beam sensors throughout the entirety of the cycle. If any of them are broken the dumper immediately stops rotating. It also won't even start a cycle if one of the sensors is blocked.

    This reminds me of Thomas and freinds. Because one time in the older shows Percy number 6 green engine was lifted into the coal hopper loader and got his coal drop out. Oh the memories. XD

      By chance do you remember what episode it was? It'd be interesting to see that scene. In real life such a mistake would be a very serious accident, with a risk of severely damaging the boiler from the hot fire as well as the grate bars being dumped from their normal position onto the arch and crown sheet. Plus all the appliances would be slugged with water instead of steam, injuring them too. Poor Percy would be in the workshop for a month getting a full inspection with repairs.

    "This" is why Rotary-Couplers were invented. Keep your unit-trains whole and dump at the same time. You just need one per car.

    many machines such as lathes have sacrificial gears that will break so nothing else gets damaged - they are an engineered “weak link” for when the software/sensors/control fail.
